Book excerpt: This report presents a summary of the major results from a program to develop a manufacturable, high-efficiency silicon concentrator solar cell and a cost-effective manufacturing facility. The program was jointly funded by the Electric Power Research Institute, Sandia National Laboratories through the Concentrator Initiative, and SunPower Corporation. The key achievements of the program include the demonstration of 26%-efficient silicon concentrator solar cells with design-point (20 W/cm2) efficiencies over 25%. High-performance front-surface passivations; that were developed to achieve this result were verified to be absolutely stable against degradation by 475 days of field exposure at twice the design concentration. SunPower demonstrated pilot production of more than 1500 of these cells. This cell technology was also applied to pilot production to supply 7000 17.7-cm2 one-sun cells (3500 yielded wafers) that demonstrated exceptional quality control. The average efficiency of 21.3% for these cells approaches the peak efficiency ever demonstrated for a single small laboratory cell within 2% (absolute). Extensive cost models were developed through this program and calibrated by the pilot-production project. The production levels achieved indicate that SunPower could produce 7-10 MW of concentrator cells per year in the current facility based upon the cell performance demonstrated during the program.

Book excerpt: The present dissertation focuses on the development and characterization of industrially feasible, silicon-based low concentrator solar cells that can be manufactured on existing production lines. Both, theoretical and experimental approaches are introduced and discussed. Novel solar cell architectures such as metal-wrap-through as well as conventional designs are presented and specific advantages emphasized. The theoretical work is based on the extension of known expressions for the series resistance and its impact on the open-circuit-voltage. An experimental approach is introduced to extract the local recombination of the metal contacted emitter region. Furthermore, it is shown that the influence of the boron-oxygen complex, known to degrade p-type silicon is reduced for the concentrator application. The work concludes with the introduction of a novel unit cell design based on the metal-wrap-through architecture.

The period covered is between 1991 and 1993. The program was funded through Sandia National Laboratories through the DOE concentrator initiative and, was also cost shared by Spectrolab. As a result of this program, Spectrolab implemented solar cells achieving an efficiency of over 19% at 200 to 300X concentration. The cells are compatible with DOE guidelines for a cell price necessary to achieve a cost of electricity of 12 cents a kilowatthour.

Book excerpt: A limited pilot production run on PESC silicon solar cells for use at high concentrations (200 to 400 suns) is summarized. The front contact design of the cells was modified for operation without prismatic covers. The original objective of the contract was to systematically complete a process consolidation phase, in which all the, process improvements developed during the contract would be combined in a pilot production run. This pilot run was going to provide, a basis for estimating cell costs when produced at high throughput. Because of DOE funding limitations, the Photovoltaic Concentrator Initiative is on hold, and Applied Solar's contract was operated at a low level of effort for most of 1993. The results obtained from the reduced scope pilot run showed the effects of discontinuous process optimization and characterization. However, the run provided valuable insight into the technical areas that can be optimized to achieve the original goals of the contract.
