Unfortunately, their application has been limited by the lack of a manufacturing-viable technology capable of meeting both the low cost and high volume production requirements. The principal manufacturing difficulty lies in the handling of millions of fine PZT fibers during their assembly into a typical composite transducer installation. In this program, Materials Systems Inc. (MSI) has demonstrated that ceramic injection molding is capable of meeting the stringent transducer cost and assembly needs of piezoelectric ceramic/polymer composites for Navy applications. The injection molding approach overcomes the difficulty of assembling oriented ceramic fibers into composite transducers by net-shape performing ceramic fiber arrays. Aside from this advantage, the process makes feasible the construction of composite transducers having more complex ceramic element geometries than those previously envisioned, leading to greater design flexibility for improved acoustic impedance matching, lateral mode cancellation and superior actuator performance.

Book excerpt: The need for improved acoustic sensing in adverse applications such as medical and underwater imaging has led to the research of acoustic sensor materials other than the traditional ceramic materials such as PZT and LiNiO3. Polymer composite materials offer a potential solution to this need by aiming to combine the desirable properties of ceramics, such as high transmission coefficient and high electro-mechanical coupling, with the preferable features of polymers, such as close acoustic matching to biological tissue and wide bandwidth. The present work investigates two polymer composite materials that seek to integrate the desirable qualities of ceramic and polymer materials. The first of the materials investigated, PIEZEL, is a composite material in which the ceramic PZT is embedded in a matrix formed by the polymer PVDF. The components of the other composite, PIEZOFLEX 1, are PZT and a proprietary epoxy. In order to assess the dynamic response of these composite materials, the electric, piezoelectric and elastic properties of the materials have been determined. The mechanical integrity of the materials have been evaluated using Dynamic Mechanical Thermal Analysis (DMTA) techniques and figures for frequency and temperature dependence of the elastic modulus and mechanical loss factor are presented. The electronic circuitry employed in ultrasonic systems is rarely described in the literature making the reproduction of experiments difficult. Detailed description of the development of the circuits necessary to make the transducers operative is given here. In order to evaluate the behaviour of the materials under varying transducer configurations, several linear transducer arrays with up to 32 elements have been designed and developed employing different architectures such as corona poled arrays, slotted arrays and monolithic PCB arrays. Results obtained with these transducers, in the form of back-scattered images from simple target objects, prove that these composite materials hold the potential to be successfully employed in more complex imaging applications.

In this program, the PZT ceramic preform manufacturing process was scaled up and fabrication processes for 1-3 PZT-polymer composites and transducers were established and optimized. Available in PDF, EPUB and Kindle. Book excerpt: In this program, new net-shape forming technologies were developed for producing fine scale 1-3 and 2-2 piezoelectric ceramic/polymer composites. Piezocomposite materials having extremely fine piezoceramic elements were fabricated using a modified ceramic injection molding process similar to that developed by MSI 1 for coarse scale piezocomposite manufacturing. The principal technical challenges were to make extremely fine PZT ceramic 1-3 and 2-2 preforms without defects or distortion, and use these to and produce piezocomposite samples having sufficient thickness to achieve lateral mode-free response. PZT rods and strips having width dimensions in the order of 25 to 60 micrometers and length-to-width aspect ratios in excess of ten were demonstrated on a research scale. These were used for experimental demonstration of high frequency acoustic imaging arrays for medical ultrasound and Navy mine hunting applications. The new piezocomposite fabrication technology is finding applications ranging from diver-held sonar to low frequency mine detection and classification to advanced net-shape piezoelectric actuators. The program has influenced development of net-shape formed accelerometers for active surface control, as well as coarse receive arrays for submarine use. Under separate SBIR funding (ONR Contract number N00014-95-C-0117), the fine scale molding technology has been scaled up to the point where large (150 x 50 mm) pieces having pitch dimensions below 200 micrometers can be produced every few minutes. Prior to this work, the only net-shape forming approach available for producing piezocomposite was one developed by Siemens 2 which utilized ceramic slip casting into fugitive molds produced by x-ray photolithography.
