Book excerpt: An automatic seem tracking/adaptive control welding system, the M-1OOO, was evaluated by weld testing using the vertical position high heat input pulsed gas metal arc welding process. During the course of the evaluation period, numerous hardware and software modifications were made by the machine designer/builder, CRC Automatic Welding, in response to Electric Boat Division suggestions. Significant improvements were made in bead shape and size, and in the automatic selection of the type of bead required and the parameters to use as a function of the prevailing groove geometry. It was concluded that the thru-the-arc concept of seem tracking/adaptive control used by the M-1OOO was a viable technology and potential savings in welding time may be possible if the M-1OOO could be made competitive with current mechanized systems in terms of weld quality and bead size deposited. However, additional development work, on both hardware and software, is required to realize the potential of the M-1OOO.

Book excerpt: In Phase I of this project, an automatic seam tracking/adaptive control welding system, the M1000, was evaluated and weld-tested using the high heat, pulsed gas metal arc welding process. Phase I concluded with the finding that thru-the-arc seam tracking with computer control and adjustment of welding parameters was a viable technology. Potential savings in welding time would he possible if further development of hardware and computer software were achieved to more fully realize the potential of the system. Needed improvement in consistency of system response to changing conditions in the weld were recognized. It was determined that the most efficient utilization of available funds was support of development of weld head contact tips, which could function over longer periods of continuous welding without need for replacement due to wear. That objective became the primary focus of Phase II, the results of which are the subject of this report. The work reported involved the testing of the best identifiable candidate materials for improving contact-tip life. The material that provided the best results was the Series S, KWMA, Class 3 electrode material. It resulted in continuous running time of 99.8 minutes, significantly better than the 70 minutes minimum that was targeted. Another finding was that contact-tip life can he improved up to 77% by using an adaptive welding power supply which automatically compensates for varying contact-tip conditions.

Book excerpt: Through the two phases of this contract, sensors for welding applications and parameter extraction algorithms have been developed. These sensors form the foundation of a weld control system which can provide action weld control through the monitoring of the weld pool and keyhole in a VPPA welding process. Systems of this type offer the potential of quality enhancement and cost reduction (minimization of rework on faulty welds) for high-integrity welding applications. Sensors for preweld and postweld inspection, weld pool monitoring, keyhole/weld wire entry monitoring, and seam tracking were developed. Algorithms for signal extraction were also developed and analyzed to determine their application to an adaptive weld control system. The following sections discuss findings for each of the three sensors developed under this contract: (1) weld profiling sensor; (2) weld pool sensor; and (3) stereo seam tracker/keyhole imaging sensor. Hardened versions of these sensors were designed and built under this contract. A control system, described later, was developed on a multiprocessing/multitasking operating system for maximum power and flexibility. Book excerpt: This report discusses the history of requirement for and structure of the Integrated Flexible Welding System (LIFWS), one of the projects in the Naval Sea Systems Command's (NAVSEA) Integrated Robotics Program. This project sponsored by the Navy Manufacturing Technology (MT) Office, is intended to develop a flexible, adaptive gas metal arc welding (GMAW) capability for making high quality, cost effective welds on small batch or single workpiece items in a shipyard environment. The IFWS concept has resulted in the development of separately developed modules which could stand alone if necessary; however the intent is to integrate them into a system tailored to satisfy Navy unique manufacturing and repair needs. Modules discussed in the report include the Robotic Adaptive Welding System (RAWS) the 3D Weld Seam Tracking System (3D WSTS), and the Global Vision System (GVS). Typing all the components together is the Intelligent Communications Interface (ICI), a hierarchical control architecture linking knowledge-bas ed design, planning and control activities to the modules performing the work.
