First a corrosion-resistant, precise spindle with the high-electrical current capability for wire EDM truing of grinding wheel was fabricated. An arc profile was adopted in order to determine form tolerances capabilities of this process. Results show the wire EDM process can generate[micro]m-scale precision form on the diamond wheel efficiently. The wheel, after truing, was used to grind silicon nitride. Grinding forces, surface finish of ground components, and wheel wear were measured. The EDM trued wheel showed a reduction in grinding force from that of the stick dressed wheel. Surface finishes between the two truing methods were similar. In the beginning of the grinding, significant wheel wear rate was identified. The subsequent wheel wear rate stabilized and became considerably lower.

Book excerpt: The goal of this research was to use the wire Electrical Discharge Machining (EDM) to profile a metal bond diamond grinding wheel, and then study the wear and grinding performance of the EDM trued wheel. Diamond wheels are known to exhibit low wheel wear for precision grinding of ceramics but create difficulty in creating precision trued forms. With the increased use of hard engineering ceramics in mechanical design, new methods of truing these wheels had to be investigated. In profiling a vitrified bond diamond wheel, a Computer Numerically Controlled (CNC) single point diamond or a diamond crush roll is often used. However, due to the high strength of the metal bond matrix, these methods cannot be implemented with a metal bond diamond wheel. Instead of applying a mechanical force, Wire Electrical Discharge Truing (WEDT) process utilizes electrical sparks to erode the metal matrix, which allows the non-conductive diamonds to simply fall away. A precision spindle was first built to rotate the wheel inside a traditional wire EDM machine. Once the process proved feasible, grinding studies were developed to compare the performance of a WEDT wheel against a diamond rotary trued/stick dressed wheel. Grinding force, surface finish of the ground silicon nitride parts, and wheel wear were all examined. The surfaces of both truing methods were compared using Stereo-Scanning Electron Microscopy to measure the protruding diamonds' height and identify the wear mechanism. Result of the research shows promise for the future use of WEDT as a truing method for metal bond wheels.

Book excerpt: The use of stereo scanning Electron Microscopy (SEM) to investigate the wear mechanism of the wire EDM true metal bond diamond wheel for ceramic grinding is presented. On the grinding wheel, a wedge-shape removal part was machined to enable the examination and measurement of the worn wheel surfaces using the stereo SEM. The stereo SEM was calibrated by comparing results of depth profile of a wear groove with the profilometer measurements. On the surface of the grinding wheel after wire EDM truing and before grinding, the diamond protruding heights were measured in the level of 35[micro]m, comparing to the 54[micro]m average size of the diamond in the grinding wheel. The gap between the EDM wire and rotating grinding wheel is estimated to be about 35 to 40[micro]m. This observation indicates that, during the wire EDM, electrical sparks occur between the metal bond and EDM wire, which leaves the diamond protruding in the gap between the wire and wheel. The protruding diamond is immediately fractured at the start of the grinding process, even under a light grinding condition. After heavy grinding, the grinding wheel surface and the diamond protrusion heights are also investigated using the stereo SEM. The height of diamond protrusion was estimated in the 5 to 15[micro]m range. This study has demonstrated the use of stereo SEM as a metrology tool to study the grinding wheel surface.

Book excerpt: The goal of this research was to create models and guidelines for Wire Electrical Discharge Machining (WEDM) of new advanced engineering materials and for truing of metal bond diamond grinding wheels. The development of new advanced engineering materials and the need to meet demand for precise and flexible prototype and low-volume production of components has made WEDM an important manufacturing process. One goal of this research is to investigate the effect of spark on-time duration and spark on-time ratio, two critical WEDM process parameters, on truing of metal bond diamond grinding wheels and machining of three types of new advanced engineering materials; porous metal foams, sintered Nd-Fe-B magnets, and carbon-carbon composite fuel cell bipolar plates. An envelope of feasible process parameters for material removal rate is developed for each material, according to machine, tooling, and physical limitations. This envelope is then applied to cut sections of carbon-carbon bipolar plate and sintered Nd-Fe-B magnet to minimum thickness. Effect of process parameters on limit of thickness of the sintered Nd-Fe-B magnet is discussed. The surfaces machined by WEDM were qualitatively studied using Scanning Electron Microscopy to observe surface features and characteristics. Experiments were conducted to measure temperatures generated during the EDM process using infrared spectrometry on three different materials; 1. metal bond diamond grinding wheel, 2. WC-Co, and 3. copper.
