Book excerpt: Abstract: Reducing vehicle fuel consumption while maintaining same or better performance characteristics has been one of the main focuses of auto car manufacturers. In this sense, OEMs are introducing thermal management system (TMS) in modern vehicles that help attain rapid fluid warm-up during cold-start conditions. This leads to lower fluid viscosities early on in a drive cycle and hence reduced losses in the engine and powertrain components, resulting in lower fuel consumption. Rapid fluid warm-up also helps improve passenger comfort by providing necessary heating or cooling on demand. Through this work, a model characterizing the low frequency energy and power transfer in the engine and powertrain components is formulated. An advanced TMS consisting of components for waste heat energy recovery is proposed and its model is formulated. The combined set of these models is called the Vehicle Energy Simulator (VES). The model is thoroughly calibrated and validated using experimental data from steady state and transient testing; results are included in detail. The validated VES is then used to investigate control strategies for valves that are part of the TMS, used to control fluid flow to the various heat exchangers in order to attain rapid warm-up of coolant, engine oil and transmission fluid. It is seen that, the use of advanced TMS, over a conventional thermal management system, results in 3.4% reduction in fuel consumption. The investigation leads to recommendation of a reasonable first generation for a genetic algorithm optimization to be used to find the "optimal trajectory" for thermal-system-valve actuation during a drive cycle for reducing fuel consumption.

Book excerpt: This research effort focuses on thermal management system (TMS) design for a high-performance, Plug-in Hybrid Electric Vehicle (PHEV). The thermal performance for various components in an electrified powertrain is investigated using a 3D finite difference model for a complete vehicle system, including inherently temperature-sensitive components. The components include the electric motor (EM), power electronics, Energy Storage System (ESS), and Internal Combustion Engine (ICE). A model-based design approach is utilized, where a combination of experimental work and simulation are integrated. After defining heat sources and heat sinks within the power train system, temporal and spatial boundary conditions were extracted experimentally to facilitate the 3D simulation under different road-load scenarios. Material properties, surface conditions, and environmental factors were defined for the geometrical surface mesh representation of the system. Meanwhile the finite differencing code handles the heat transfer phenomena via conduction and radiation, all convective heat transfer mode within the powertrain are defined using fluid nodes and fluid streams within the powertrain. Conclusions are drawn through correlating experimental results to the outcome from the thermal model. The outcome from this research effort is a 3D thermal performance predictive tool that can be utilized in order to evaluate the design of advanced thermal management systems (TMSs) for alternative powertrains in early design/concept stages of the development process. For future work, it is recommended that a full validation of the 3D thermal model be completed. Subsequently, design improvements can be made to the TMS. Some possible improvements include analysis and evaluation of shielding of the catalytic converter, exhaust manifold, and power electronics, as well as substituting for material with better thermal performance in other temperature-sensitive components, where applicable. The result of this improvement in design would be achieving an effective TMS for a high-performance PHEV.

Their flexibility of application, driving range, performance and sporty characteristics has resulted in several generations of this technology and has formed generations of engineers. Stricter legislation and increased environmental awareness have resulted in the development of new powertrain technologies in addition and parallel to the highly optimized internal combustion engine. Hybrid powertrains systems, pure battery electric systems and fuel cell systems, in conjunction with a diverse range of applications, have increased the spectrum of powertrain technologies. Furthermore, automated driving together with intelligent and highly connected systems are changing the way to get from A to B. Not only is the interaction of all these new technologies challenging, but also several different disciplines have to collaborate intensively in order for new powertrain systems to be successfully developed. These new technologies and the resulting challenges lead to an increase in system complexity. Approaches such as systems engineering are necessary to manage this complexity. To show how systems engineering manages the increasing complexity of modern powertrain systems, by providing processes, methods, organizational aspects and tools, this book has been structured into five parts. Starting with Challenges for Powertrain Development, which describes automotive-related challenges at different levels of the system hierarchy and from different point of views. The book then continues with the core part, Systems Engineering, in which all the basics of systems engineering, model-based systems engineering, and their related processes, methods, tools, and organizational matters are described. A special focus is placed on important standards and the human factor. The third part, Automotive Powertrain Systems Engineering Approach, puts the fundamentals of systems engineering into practice by adding the automotive context. This part focuses on system development and also considers the interactions to hardware and software development. Several approaches and methods are presented based on systems engineering philosophy. Part four, Powertrain Development Case Studies, adds the practical point of view by providing a range of case studies on powertrain system level and on powertrain element level and discusses the development of hybrid powertrain, internal combustion engines, e-drives, transmissions, batteries and fuel cell systems. The proliferation of connected vehicles and accompanying infrastructure in recent years provides additional motivation to explore opportunities in optimizing thermal energy management in EVs and HEVs with the help of this newly available connected vehicle data. This thesis aims to examine and analyze the potential to mitigate vehicle energy consumption and extend usable driving range through optimal control strategies which exploit physical system dynamics via controls integration of vehicle subsystems. In this study, data-driven and physics-based models for heating, ventilation and air-conditioning (HVAC) are developed and utilized along with the vehicle dynamics and powertrain (VD\&PT) models for a GM Chevrolet Volt hybrid electric vehicle to enable co-optimization of HVAC and VD\&PT systems of HEVs. The information available in connected vehicles like driver schedules, trip duration and ambient conditions is leveraged along with the vehicle system dynamics to predict operating conditions of the vehicle under study. All this information is utilized to optimize the operation of an integrated HVAC and VD\&PT system in a hybrid electric vehicle to achieve the goal of reduced energy consumption. For achieving the goals outlined for this thesis, an integrated HVAC and VD\&PT model is developed and the various components, sub-systems and systems are validated against real world test data. Then, integrated relationships relevant to the thermal dynamics of an HEV are established. These relationships comprise the combined operational characteristics of the internal combustion (IC) engine coolant and the cabin electric heater for cabin heating, coordinated controls of IC engine using engine coolant and catalyst temperatures for cabin thermal conditioning in cold ambient conditions and the combined operational characteristics of the air-conditioning compressor for conditioning both cabin and high-voltage battery in an HEV. Next, these sub-system and system relationships are used to evaluate potential energy savings in cabin heating and cooling when vehicle's operating schedule is known. Finally, an optimization study is conducted to establish an energy efficient control strategy which maximizes the HVAC energy efficiency whilst maintaining occupant comfort levels according to ASHRAE standards, all while improving the usable range of the vehicle relative to its baseline calibration. The mean energy savings in overall vehicle energy consumption using an integrated HVAC - Powertrain control strategy and a coordinated thermal management strategy proposed in this work are $3$\% and $14$\% respectively.

Book excerpt: This research investigates the design and implementation of a light-duty truck's thermal management system control strategy developed from model-based techniques. To give robust durability and improve fuel economy, the control strategy must stabilize the dynamics of the engine operating temperatures, while also minimizing the energy consumed by the system. First, a detailed plant model is obtained by applying first principle physics (conservation laws) to model the thermal management system from its key components. The component models are combined to accurately predict the flow rates and temperatures of the system. The thermal system model is fed by a vehicle drivetrain mechanical model that calculates the heat rejection to the thermal model through a backward-looking approach. The nonlinear model is calibrated on supplier data and validated using experimental data recorded by a vehicle data acquisition system. Information from the engine control unit, flow rates, and temperatures were previously recorded for various driving profiles while the vehicle operated on a chassis dynamometer according to standard test procedure. The model accurately predicts the temperature dynamics of the system during transient operations of fully-warm drive cycles. Specifically, the Environmental Protection Agency's Federal Test Procedure for a highway drive cycle was used to test the model validity. The validated model provides a benchmark for comparing new controllers to the baseline thermal management control.
