Book excerpt: Six separate calibration techniques are applied to potential drop (PD) and crack length data from 23 experimental datasets. Five of the techniques use limited experimental input gained during precracking and after test completion to derive the coefficients associated with the calibrations. The datasets include SE(B) and M(T) specimens, fatigue crack growth (FCG) tests and foil analog simulations as well as various aluminum alloys and steel. A comparison of the calibration techniques is undertaken in terms of crack length and the subsequent effect on stress intensity factor errors. The best calibration techniques using two PD and crack length data pairs are the two-point modified and post-test corrected Johnson's equation. Using these methods, 21 of the 23 tests satisfy a criterion based on an acceptable ±2% mean variation in stress intensity factor. If a statistical assessment of the data is made, only 30 to 35% of the tests satisfy this criterion. Finally, the crack length prediction errors that result from the different calibrations can typically cause a 15 to 30% variation in FCG rate da/dN at a given ?K level. This difference is found to be primarily due to errors in the ?K calculation.

Two engineering metals are tested: A533B pressure vessel steel and A469 alloy rotor steel. In these high-toughness materials, the upper limit of data interpretation based on linear-elastic analysis appears to be controlled by fully plastic limit load behavior. This resulted in the largest specimens yielding data at higher stress intensities than can be investigated in the smaller specimens usually employed in fatigue-crack growth rate testing. Test methods and limitations relative to plasticity are discussed, and it is recommended that deflections be monitored during load controlled testing. Some observations also are made concerning the relevance of static fracture toughness to failure following fatigue-crack growth.

It begins with the initiation of cracks, and with continued cyclic loading the cracks propagate, finally leading to the rupture of a component or specimen. The demarcation between the above stages is not well-defined. Depending upon the scale of interest, the variation may span three orders of magnitude. For example, to a material scientist an initiated crack may be of the order of a micron, whereas for an engineer it can be of the order of a millimetre. It is not surprising therefore to see that investigation of the fatigue process has followed different paths depending upon the scale of phenomenon under investigation. Interest in the study of fatigue failure increased with the advent of industrial ization. Because of the urgent need to design against fatigue failure, early investiga tors focused on prototype testing and proposed failure criteria similar to design formulae. Thus, a methodology developed whereby the fatigue theories were proposed based on experimental observations, albeit at times with limited scope. This type of phenomenological approach progressed rapidly during the past four decades as closed-loop testing machines became available.

Book excerpt: Fatigue striation spacings have been measured on DTD 5050 test pieces that had been tested at stress ratios of 0.05 and 0.65. Crack growth rate curves were obtained from these measurements and compared with those produced by the direct measurement of crack length as seen on the specimen surface. The aim was to establish what errors in the general growth rate might be expected from the fractographic method. The use of cellulose-acetate-carbon two stage replication gave consistently low growth rates whereas the scanning electron microscope gave good agreement with the direct method up to rates of 0.6 micrometers/cycle. Above this rate striation measurements underestimate because of the contribution of local tensile tearing.

Book excerpt: The ASTM standard for fatigue crack growth, E 647, was co-developed by industry and government in the late 1970s to define a standard procedure for generating material crack growth behavior under a variety of loading conditions. The standard specifies tolerances on laboratory procedures, specimen configurations to generate material characterization information of a high integrity. Recent research developing fatigue crack growth rate data has uncovered significant issues with the standard test method and specimen configurations. The data generated has been largely dependent on specimen configuration, i.e., M(T) and C(T) specimens produce very different crack growth rate curves; C(T) specimens of different sizes do not generate the same material response; and finally, the development of steady-state, as defined using constant ?K testing, does not agree with the data generated with the standard ASTM test method. Therefore, in this paper the authors present data that does not lend confidence in the integrity of the standard C(T) specimen tested using the ASTM standard method and investigate causes for the observed anomalous crack growth rate behavior.
