The research tasks carried out in the project include modeling of (I) coupling of laser beam and metal powders, (2) Liquid phase sintering of two-component metal powders, (3) Liquid phase sintering and Selective Laser Powder Remelting (SLPR) of single-component metal powders, and (4) the post-processing of the sintered parts with infiltration of liquid metal. The developed models are capable to handle any material combination, and can handle selective placement of different materials prior to laser scanning.

Book excerpt: Selective Laser Sintering (SLS) is a rapid prototyping technology which enables freeform fabrication of complex-geometry components directly from three-dimensional CAD data and is widely applied to the processing of single-component metal powders in the past years in order to manufacture functional metal components layer by layer. Laser sintering of single-component metal powders is a process in which a high-energy laser beam scans, melts, shrinks and consolidates a metal powder. This complex process includes physical effects such as heat transfer into the powder articles, radiative and convective boundary conditions, shrinkage phenomena caused by the density change, moving boundary of the melt/solid interface with phase change, fluid flow caused by surface tension and buoyancy and mass transportation in the molten pool. The inherent complexity of this process requires the construction of increasingly sophisticated models to enable a fundamental understanding of the important physical parameters such as laser intensity, scanning velocity and spacing, subcooling parameter, initial porosity and so on. For better understanding physical mechanisms during laser sintering of single-component metal particles, this dissertation develop models to investigate the physical mechanisms of selective laser sintering of single-component powders under different conditions including rapid melting, partial melting, and complete melting processes and simulate the manufacturing processes during the laser sintering processes in single-line and multiple-line scanning manners. The parametric effects on the surface temperature distribution, various interfaces in the molten pool and mushy zone, velocity distribution in the molten pool and melt/solid fraction profiles in the mushy zone are extensively analyzed.

A one-dimensional analytical model of melting in a two-component powder layer with finite thickness subjected to a constant heat flux heating and a two-dimensional numerical model of SLS of a two-component powder layer with a moving laser beam scanning were developed consecutively. Three-dimensional modeling of laser sintering of a two-component metal powder mixture under a moving Gaussian laser beam was investigated numerically at last. The effects of the moving heat source intensity, the scanning velocity, the thickness of the powder layer and the number of existing sintered layers underneath on the sintering depth, the configuration of the heat affected zone (HAZ) and the temperature distribution are discussed.

This growth is attributed to several factors; i) an increased concern over energy utilization, ii) a desire to better control microstructure in engineermg materials, iii) the need for 1mproved material economy, iv) societal and economic pressures for higher productivity and quality, v) requirements for unique property combinations for high performance applica tions, and vi) a desire for net shape forming. Accordingly, liquid phase sintering has received increased attention as part of the growth in particulate materials processing. As a consequence, the commercial applications for liquid phase sintering are expanding rapidly. This active and expanding interest is not well served by available texts. For this reason I felt it was appropriate to write this book on liquid phase sintering. The technology of liquid phase sintering IS quite old and has been in use in the ceramics industry for many centuries. However, the general perception among materials and manufacturing engineers is that liquid phase sintering is still a novel technique. I believe the diverse technological appli cations outlined in this book will dispel I such impressions. Liquid phase. sintering has great value in fabricating several unique materials to near net shapes and will continue to expand in applications as the fundamental attrib utes are better appreciated. I am personally involved with several uses for liquid phase sintering.
