Book excerpt: Hybrid polymer composites have been used in various applications because of their superior characteristics. Conventional cutting techniques in these materials produce poor quality machining because of fiber delamination and surface damage. It is also challenging to produce shapes and cuts in polymer composite materials through conventional machining. Abrasive water jet machining (AWJM) may be suitable for producing quality cuts by controlled machining process. This article investigated the AWJM of red mud-filled sisal polyester hybrid composite. The second order regression model was developed for material removal rate (MRR) and kerf taper (KT) through the experimental data. The developed model predicted the MRR and KT with minimum error at 95 % confidence level. The MRR of the hybrid composite was influenced highly by transverse speed (83.56 %) whereas the KT was influenced mostly by standoff distance (SOD, 45.66 %). Scanning electron microscope (SEM) analysis on the cut surface helps to understand the failure mechanism on AWJM.

Book excerpt: "In the present work, surface roughness after machining of composite material was the main focus of study. Response surface methodology with Box- Behnken experimental design was applied in predicting the surface roughness (R[subscript a]) of abrasive waterjet cut 1-inch-thick graphite/epoxy composite. Second order response equations for R[subscript a] were generated with minitab, a statistical software as a function of pressure, traverse speed and isolated abrasive mesh size. Influence of each of these factors on the response were analyzed with 3D response surface plots. Abrasive mesh size was also found be a factor influencing Ra along with traverse speed and pressure. Using 80 HPX Barton garnet in the linear cuts, model equations were generated including abrasive flow rate as a factor. The model equations were well verified with experimental data. As a result, these response equations would be able to predict Ra values within the range of input parameters without actually performing the experiments. Stacking of 1/4" thick composites was done and compared with 1" thick material in terms of R[subscript a]. With abrasive size as focus, particle size distribution of Barton garnet was analyzed before and after entering the cutting head. A large fragmentation of the garnet occurred during acceleration in mixing tube and focusing tube. Over 50-60% of the garnet was less than the size of screen #100 mesh size. Pressure has significant influence on abrasive disintegration rather than abrasive flow rate. GMA Australian garnet, Wesjet garnet and Barton garnet were compared for particle size distribution after sieving"--Abstract, page iii.

However, the inherent anisotropy of these composites makes it difficult to machine them using conventional methods. To overcome the major issues that develop with conventional machining such as fiber pull out, delamination, heat generation and high tooling costs, an effort is herein made to study abrasive waterjet machining of composites. An abrasive waterjet is used to cut 1" thick graphite epoxy composites based on baseline data obtained from the cutting of ơ" thick material. The objective of this project is to study the surface roughness of the cut surface with a focus on demonstrating the benefits of using higher pressures for cutting composites. The effects of major cutting parameters: jet pressure, traverse speed, abrasive feed rate and cutting head size are studied at different levels. Statistical analysis of the experimental data provides an understanding of the effect of the process parameters on surface roughness. Additionally, the effect of these parameters on the taper angle of the cut is studied. The data is analyzed to obtain a set of process parameters that optimize the cutting of 1" thick graphite-epoxy composite. The statistical analysis is used to validate the experimental data. Costs involved in the cutting process are investigated in term of abrasive consumed to better understand and illustrate the practical benefits of using higher pressures.
