Book excerpt: Thermal spray coating was studied as one of the techniques used for coating graphite reinforced polymer composites, which are extensively used in the aviation industry. These coatings were studied for improvement of surface properties such as erosion resistance, UV protection, hardness and electro magnetic shielding. NiAl (65%Ni,35%Al) intermetallic, NiAl (95%Ni,5%Al), Aluminum and Zinc coating were thermal-spray deposited using different procedures (plasma, flame, electric wire arc) onto polymer composite substrate. Two categories of coating were evaluated: Coatings with bond coat and coatings without bond coat. Different levels of pre-surface preparation for thermal spray coatings were also studied. The microstructures, micro-hardness and electrical conductivity of these coatings were determined. Effect of different parameters on coating properties like micro-hardness and electrical conductivity were studied.

Book excerpt: Proper removal of accreted ice from the structures that are usually in contact with the harsh and cold weathers has always been a big challenge for the industry. Different methods and technologies have been adopted for ice management in wind turbines and aircraft. The purpose of this thesis is the fabrication of an electro-thermal heating element, as de-icer or anti-icer, for polymer-based composites. In this study, the plasma spray technique was utilized for the deposition of a nickel-chrome-aluminum-yttrium (NiCrAlY) coating layer as a heating element on top of a glass fiber-reinforced polymer composite (GFRP). For the fabrication of a high-quality and appropriate heating element coating layer, three types of composite samples with different surface types were manufactured. The first composite type was fabricated by the stacking of 16 GFRP prepregs, the second type was fabricated by the stacking of 16 GFRP and a 200 stainless steel mesh cloth as the top layer, and the last composite type was fabricated by the stacking 16 GFRP prepregs and a 400 stainless steel mesh cloth as the top layer. Moreover, to find the NiCrAlY powder with the proper particle size distribution for the generation of a heating element, two types of NiCrAlY powder with the fine and coarse particle size distributions were used for the coating of the composite samples. After coating of the composite samples with different spray parameters, and examining them under an optical microscope, it was found that using a 200 stainless steel mesh as the top layer of the composites makes a significant improvement in the uniformity, adhesion, deposition efficiency, and quality of the coatings. For more analysis, several tests were conducted on the coated samples for determining their mechanical and electrical properties. It was found that using a proper surface modification method and set of spray parameters could result in improving the coating bonding strength significantly. The electrical and thermal analyses of the coated samples also showed that the coated samples have a high capability in the generation of heat and acting as a heating element.

The fatigue behavior of coatings and the overall cyclic failure response of coated structures have remained relatively unexplored. This study was an effort to investigate the fatigue behavior of plasma spray coatings on polymer matrix composite materials. Since no ASTM standard is available, we designed our own experiment to determine coatings suitability under cyclic loading, response in dynamic loading conditions, fatigue failure modes and fatigue life. Coatings were tested at different stress levels and frequencies. The stresses versus number of cycles (S-N) curves for the coatings were generated. The results indicate that the plasma spay coatings on polymer matrix composite materials are suitable for dynamic loading conditions.

Air plasma spraying and flame spraying were the two spraying techniques primarily used during this entire study. Coatings were sprayed with two configuration; coatings with bond coating and coating without bond coating. Pilot runs were conducted to develop thermal spray process parameters for a two factor study, namely torch power and torch-substrate standoff distance, with other process parameters kept constant. Eventually a process window was established to carry out the final coating runs. Scanning electron microscopy was carried out to determine coating porosity and evaluate the microstructures and mechanical testing was performed to determine the bond strength and the erosion resistance of the coatings due to sand blasting. It is seen that the nickel aluminum intermetallic compound has better erosion resistance and bond strength than the nickel aluminum alloy. It is also seen that the process parameters, torch power and torch-substrate standoff distance do not significantly affect the coating properties.

The plasma gas generated by the arc, consists of free electrons, ionized atoms, some neutral atoms, and undissociated diatomic molecules. The temperature of the core of the plasma jet may exceed up to 30,000 K. Gas velocity in the plasma spray torch can be varied from subsonic to supersonic using converging-diverging nozzles. Heat transfer in the plasma jet is primarily the result of the recombination of the ions and re-association of atoms in diatomic gases on the powder surfaces and absorption of radiation. Taking advantages of the plasma plume atmosphere, plasma spray can be used for surface modification and treatment, especially for activation of polymer surfaces. I addition, plasma spray can be used to deposit nanostructures as well as advanced coating structures for new applications in wear and corrosion resistance. Some state-of-the-art studies of advanced applications of plasma spraying such as nanostructure coatings, surface modifications, biomaterial deposition, and anti wear and corrosion coatings are presented in this book.
