Book excerpt: This research was concerned with a practical approach to the design of an improved age-hardenable aluminum alloy for moderate temperature application. The process involved extensive empirical research, theoretical simulation and modeling, calculated phase diagrams and first principle calculations and analytical techniques. Microstructure characterization and analytical transmission electron microscopy were employed to refine the development of the quaternary Al-Cu-Mg-Ag phase diagram Differential scanning calorimetry and electron diffraction were implemented to investigate the microstructural evolution of the ternary alloys and to validate calculated equilibrium phase boundaries. Energy dispersive spectroscopy was also used to illustrate the effect of trace additions on the phase boundaries that are important for the thermal stability of this class of alloys. Computer simulation & modeling were used to identify the microstructure that will result in the optimal combination of mechanical properties. Unavailable parameters were calculated from first principle atomistic modeling. The major objective of this research program has been to illustrate the use of modeling and simulation in alloy design and therefore aid in the early insertion of new high performance materials.

Book excerpt: This proposal was to design and test an Al-Cu-Mg (Ag) alloy for moderate temperatures (up to 150 degrees C) application. A significant improvement in the creep resistance was primarily pursued in the program through enhancement of the yield strength and the thermal stability of the age-hardenable alloy. Major tasks have been finished as planned: 1) We identified the optimum structures of complex multiple secondary phase precipitates using dislocation slip simulation methods that we developed; focusing on Al-Cu-Mg based alloys with Cu: Mg ratios, vs. determined the omega phase as the main strengthening precipitate phase. 2) We constructed a special thermodynamic database (incorporating the metastable omega phase) to determine the absolute Cu and Mg concentration for optimum chemical driving forces of omega phase nucleation. 3) To control the formation (nucleation) of competing precipitate phases, we developed an effective and efficient approach to characterize effects of alloying elements. The computational tools, combining the state-of-the- art across-scale computational methods from first principles calculations to clustering strain analysis. We demonstrated how trace amounts of Mg and Ag additional catalyze omega phase nucleation and identified Si to be deleterious and that it must be eliminated. 4) We accordingly designed new alloys with compositions: Al -(4 to 5) Cu-(O.4 to 0.6) Mg-(O.4 to 0.06) Ag (wt%)with minimal Si content for the optimum strength and second phase thermal stabilities.

The optimal selection of variables has important effects on the final properties of the alloys and composites. The chapter presents original research papers from our works and taken from literature studies dealing with the theory of ANN, ANFIS, and Taguchi, and their applications in engineering design and manufacturing of aluminum alloys and AMCs. Also, the chapter identifies the strengths and limitations of the techniques. The ANFIS and ANN approaches stand out with wide properties, optimization, and prediction, and to solving the complex problems while the Taguchi experimental design technique provides the optimum results with fewer experiments.

These properties can be further enhanced by controlling the added alloying elements as well as the heat treatment parameters. The objective of the present work was to determine the effect of the interactions between element additions and heat treatment on the alloy microstructure and mechanical properties. The present study was carried out to investigate both the formability and mechanical properties of 6xxx alloy series. The slabs (7 x 11 x 1.5 cm each) were machined and homogenized for 10 h at 520 C, followed by air cooling. The results show that a -iron phase displays low formability and hinders deformation of the grains during cold rolling and leads to premature cracking. The cold rolled structure contains elongated grains with broken -Al5FeSi platelet fragments. In the Mn-containing alloy, the -iron phase is more easily deformable while addition of Sr does not improve the alloy behavior. With beryllium additions, the iron intermetallics precipitate in the form of small, globular -Al8Fe2SiBe script particles, in the interdendritic regions."

Therefore the production of so-called ultra-fine grained (UFG) microstructures by severe plastic deformation (SPD) is a very interesting topic. One of the most common SPD processes is Equal Channel Angular Pressing (ECAP), which was compared to Confined Channel Die Pressing (CCDP) and cold rolling.In the focus of this work lays on the one hand the influence of different precipitation states on the formation of UFG structures and their influence on the mechanical properties and on the other hand it was examined if the thermal stability of these structures can be improved either by supersaturated solid solution(by impurity drag) or by precipitates (by grain boundary pinning).With a better understanding of the ongoing softening mechanisms a good combination of high strength and good ductility can be achievedby alternating SPD and heat treatment.

It consists of solution annealing, quenching, and aging. During quenching, a supersaturated solid solution is formed which is necessary for the following precipitation of strengthening particles. During quenching, thermal gradients occur in components, which can generate residual stresses and distortion. The finite element method (FEM) has become a very efficient tool in understanding the complex mechanisms of thermal stresses and distortions during heat treatment. Reliable numerical simulations require accurate material properties and realistic constitutive laws. In the case of quenched aluminum alloys, material properties mean the behavior of the undercooled states depending on temperature and microstructure respectively cooling rate. The mechanical properties of these non-equilibrium microstructures are not available yet. Therefore, compression tests and also tension/compression tests of undercooled aluminum alloy EN-AW A6082 (AlSi1MgMn) were performed in a quenching and deformation dilatometer. Samples have been solution annealed and quenched in the dilatometer to varying temperatures with varying cooling rates. Immediately after quenching, deformation tests on quenching temperature have been performed. The results were implemented in the material model of the FEM-Software SYSWELD. Quenching in warm water of an extruded 6082 L-profile with different legs was simulated to understand and predict residual stress and distortion generation. Using the presented model enables to simulate this complex geometry and inhomogeneous heat transfer. The experimental results of quenched 6082 L-profiles verified the above simulations.
