In the coming years, we are going to witness an era of mass customization of products. The major problems in batch manufacturing are a high level of product variety and small manufacturing lot sizes. The product variations present design engineers with the problem of designing many different parts. The decisions made in the design stage significantly affect manufacturing cost, quality and delivery lead times. The impacts of these product variations in manufacturing are high investment in equipment, high tooling costs, complex scheduling and loading, lengthy setup time and costs, excessive scrap and high quality control costs. However, to compete in a global market, it is essential to improve the productivity in small batch manufacturing industries. For this purpose, some innovative methods are needed to reduce product cost, lead time and enhance product quality to help increase market share and profitability. What is also needed is a higher level of integration of the design and manufacturing activities in a company. Group technology provides such a link between design and manufacturing. The adoption of group technology concepts, which allow for small batch production to gain economic advantages similar to mass production while retaining the flexibility of job shop methods, will help address some of the problems.

Abstract: Manufacturing companies must constantly improve productivity to respond to dynamic changes in customer demand in order to maintain their competitiveness and marketshares. This requires manufacturers to adopt more efficient methodologies to design and control their manufacturing systems. In recent decades, virtual cellular manufacturing (VCM), as an advanced manufacturing concept, has attracted increasing attention in the research community, because traditional cellular manufacturing is inadequate when operating in a highly dynamic manufacturing environment. Virtual cellular manufacturing temporarily and dynamically groups production resources to form virtual cells according to production requirements, thus enjoying high production efficiency and flexibility simultaneously. The objective of this research is to develop cost-effective methodologies for manufacturing cell formation and production scheduling in virtual cellular manufacturing systems (VCMSs), operating in single-period/multi-period, and dynamic manufacturing environments. In this research, two mathematical models are developed to describe the characteristics of VCMSs operating under a single-period and a multi-period manufacturing environment respectively. These models aim to develop production schedules to minimize the total manufacturing cost incurred in manufacturing products for the entire planning horizon, taking into consideration many practical constraints such as workforce requirements, effective capacities of production resources, and delivery due dates of orders. In the multi-period case, worker training is also considered and factors affecting worker training are analyzed in detail. This research also develops a novel hybrid algorithm to solve complex production scheduling problems optimally for VCMSs. The hybrid algorithm is based on the techniques of discrete particle swarm optimization, ant colony system and constraint programming. Its framework is discrete particle swarm optimization which can locate good production schedules quickly. To prevent the optimization process being trapped into a local optimum, concepts of ant colony system and constraint programming are incorporated into the framework to greatly enhance the exploration and exploitation of the solution space, thus ensuring better quality production schedules. Sensitivity analyses of the key parameters of the hybrid algorithm are also conducted in detail to provide a theoretical foundation which shows that the developed hybrid algorithm is indeed an excellent optimization tool for production scheduling in VCMSs. In practice, the occurrence of unpredictable events such as breakdown of machines, change in the status of orders and absenteeism of workers will make the current production schedule infeasible. A new feasible production schedule may therefore need to be generated rapidly to ensure smooth manufacturing operations. This research develops several cost-effective production rescheduling strategies for VCMSs operating under different dynamic manufacturing environments. These strategies facilitates the determination of when-to and how-to take rescheduling actions. To further enhance the performance of such strategies in generating new production schedules, especially for large-scale manufacturing systems, a parallel approach is established to implement the developed hybrid algorithm on GPU with compute unified device architecture. Book excerpt: The most recent revolution in industry (Industrial Revolution 4.0) requires increased flexibility, agility and efficiency in the use of production equipment. Dynamic Cellular Manufacturing System (DCMS) is one of the best production systems to meet such requirements. In addition, the increasing importance of sustainable development forces manufacturers and managers to take account of the environmental and social issues in the design and configuration of manufacturing systems. This thesis focuses on the sustainable configuration of DCMS by proposing three mathematical models. The main challenge of this study is to (i) choose appropriate social and environmental criteria, (ii) integrate them in mathematical models, and (iii) study the impact of these criteria on DCMS. The first model is bi-objective in order to make a trade-off between some social (job opportunity, potential machine hazards, etc.) and economic (various costs related to cell formation) criteria. To get closer to real-life situations, some parameters such as demand, machine-related costs and time capacity of the machines are considered as uncertain. To solve this problem, a robust optimization method is applied to cope with this uncertainty. In the second model, all dimensions of sustainable development are taken into account in a new bi-objective mathematical model. The first objective function models economic criteria (costs) and the second one environmental aspects (production waste), while social issues (mainly Daily Noise Dosage because of computational complexity) are modeled as constraints. Due to the NP-hardness of the problem, a new innovative approach called NSGA II-MOSA is proposed. The last model has three objective functions, one for each dimension of the sustainable development: environmental, social and economic. In order to be close to real life, some parameters of the model are expressed in terms of fuzzy value. We propose a hybridized possibilistic method to deal with uncertainty and an interactive fuzzy approach is considered to solve an auxiliary crisp multi-objective model in order to find trade-off solutions. Finally, the last part of the thesis studies the possibility to apply the three proposed models to the industry thanks to an easier method. A novel optimization-simulation approach is introduced to deal with the configuration of DCMS: (i) the optimization phase operates as scenario fraction method in order to reduce the number of alternative configurations by focusing on strategic and tactical levels; (ii) next, a simulation tool investigates the operational level by studying the performance of each alternative and the interaction between several components of the cells.

As for performance measures, most chapters target a single objective whereas some others cover multiple objectives. In terms of the complexity of the problems, the authors divide them into simpler single phase problems versus more complex problems that require multiple-phase solutions. Most of the chapters discuss deterministic problems. On the other hand, a few of the chapters focus on stochastic cases. There are many new concepts and solution approaches covered in this book. The details of the material coverage is listed in the following paragraphs. The book starts with the evolution of cellular manufacturing. In terms of design-related issues, it covers the application of math modeling for cell formation, family and subfamily formation, production system selection, formation and evaluation of design alternatives, machine layout, dynamic cells, virtual cells, cell formation considering alternative routes, remainder cells, cell formation with product of life cycle considerations, demand-variability based cell formation, layered cellular design, assembly cells and a recent Japanese proposition called SERU cells. Book excerpt: Two scheduling procedures were developed to reduce the total setup time and increase utilization in a multiple-part-type manufacturing system with sequence-dependent setups. These scheduling systems focus on reducing setup time by taking advantage of part family setups. A part family is a set of parts that have similar geometries or use the same fixturing or tooling in a flexible machine, thus the labor involved in transitioning between two parts in a family is simpler, and therefore quicker, compared to the average machine setup. One of the scheduling procedures, the setup matrix methodology, was tested through implementation in an actual manufacturing system. The setup matrix is a data-set that contains the setup time between any two parts that are fabricated on a machine. By knowing either the exact or relative values for the setup times between all parts, the setup matrix can be used to schedule a set of production orders to minimize the total setup time. The setup matrix methodology demonstrated significant reductions in total setup time, with little to no adverse effects in systems with large setup time to production time ratios (of 1:5 or larger). In systems with low setup time to production time ratios (of 1:10 or smaller), the cost of having particular orders fall behind due to this scheduling procedure is non-negligible compared to the saving generated from the removed setup time. These two values must be compared to determine whether or not it is beneficial to implement this scheduling system in those particular areas. The other scheduling procedure, QPR Scheduling, was tested through simulation. The QPR Scheduling procedure is a derivative of the standard (Q,R) ordering policy used in supply chain design, which includes an additional reorder point to take advantage of part family setups on a machine. In the simulation, the QPR Scheduling procedure also generated considerable reductions in total setup time, without producing backorders or significant increases in inventory.
