Book excerpt: Metal matrix composites (MMC's) of research quality are required to establish reliable relationships between material properties, composition, and processing parameters. Systematic variation of composition and consolidation parameters is necessary to determine their effect on composite mechanical and physical properties. To address the problems of material availability, lack of control of material processing parameters, and nonuniform whisker distribution, a program was instituted to develop a technique for producing a uniform blend of metal powders and whiskers for subsequent consolidation and characterization. An ultrasonic method has been developed for separating silicon carbide (SiC) whiskers in the clusters which are typically found in the as-received SiC whiskers made from rice hulls. The method has also been used to disperse the whiskers uniformly in a -325 mesh rapidly solidified (RSP) aluminum powder. Scanning electron microscopic examination of the separated whiskers and the whisker/aluminum powder blend indicate that the whiskers retain a high length to diameter ratio after processing. Fully dense compacts produced by hot isostatic pressing of the blend exhibit a uniform whisker distribution.

It occurs naturally in meteorites, but in very small amounts and is not in a useable state as an industrial material. For industrial require ments, large amounts of silicon carbide must be synthesized by solid state reactions at high temperatures. Silicon carbide has been used for grinding and as an abrasive material since its discovery. During World War II, silicon carbide was used as a heating element; however, it was difficult to obtain high density sintered silicon carbide bodies. In 1974, S. Prochazka reported that the addition of small amounts of boron compounds and carbide were effective in the sintering process to obtain high density. It was then possible to produce high density sintered bodies by pressureless sintering methods in ordinary atmosphere. Since this development, silicon carbide has received great attention as one of the high temperature structural ceramic materials. Since the 1970s, many research papers have appeared which report studies of silicon carbide and silicon nitride for structural ceramics.

Traditionally they have been employed in applications associated with engineering ceramics where either high temperature strength or stability is of primary importance. In recent years there has been a growing awareness of the interesting electrical, thermal and optical properties exhibited by these materials, and the fact that many can be prepared as monolithic ceramics, single crystals and thin films. In practical terms carbides, nitrides and borides offer the prospect of a new generation of semiconductor materials, for example, which can function at very high temperatures in severe environmental conditions. However, as yet, we have only a limited understanding of the detailed physics and chemistry of the materials and how the preparation techniques influence the properties. Under the auspices of the NATO Science Committee an Advanced Research Workshop (ARW) was held on the Physics and Chemistry of Carbides, Nitrides and Borides (University of Manchester, 18-22 September, 1989) in order to assess progress to date and identify the most promising themes and materials for future research. An international group of 38 scientists considered developments in 5 main areas: The preparation of powders, monolithic ceramics, single crystals and thin films; Phase transformations, microstructure, defect structure and mass transport; Materials stability; Theoretical studies; Electrical, thermal and optical properties of bulk materials and thin films.

Available in PDF, EPUB and Kindle. Book excerpt: High purity, submicron silicon carbide powders were produced via gas phase synthesis using a hydrogen/argon plasma. Two test facilities were constructed, a bench-scale unit and a larger pilot scale reactor. Three candidate silicon sources were evaluated: silicon tetrachloride (SiCl4), dimethyldichlorosilane ((CH3)2SiCl2) and methyltrichlorosilane (CH3SiCl3). Product powders were evaluated on the basis of pressureless sinterability, surface area, agglomeration, particle size distribution, phase distribution and chemistry. Three commercial powders, Starck A10, Starck B10, and Carborundum submicron alpha silicon carbide, were also evaluated for comparison to the product powders. Powders were reproducibly synthesized at a rate of one pound per hour for standard run times of five hours. Product powders exhibited chemical and physical properties equal to or exceeding the commercial powders evaluated. In limited attempts to pressureless sinter the product powders, densities of 91% of theoretical were obtained with as-produced powder. Post-processing permitted densities in excess of 97% of theoretical. X-ray diffraction of the product indicates that the product powders are primarily beta poly-types, with traces of alpha present. Increased production rates to a target level of seven pounds per hour were not possible due to current transients produced by the pilot scale power supply. Extensive unsuccessful efforts to reduce or eliminate the transients are described. Low recovered product yields resulted from a failure of a product collection filter that was not discovered until the completion of the project.
