In the intervening years, there has been a steadily growing body of research on the subject and the beginning of signi?cant industrial applications. The overall ?eld of SSM comprises today a large number of speci?c process routes, almost all of which fall in the category of either “Rheocasting” or Thi- casting.” The former begins with liquid metal and involves agitation during partial solidi?cation followed by forming. The latter begins with solid metal of suitable structure and involves heating to the desired fraction solid and forming. Research over the past 37 years, and particularly over the last decade, has provided a detailed picture of process fundamentals and led to a wide range of speci?c SSM processes and process innovations. Industrial studies and actual p- duction experience are providing a growing picture of the process advantages and limitations. At this time, the conditions for eventual wide adoption of SSM appear favorable, both for nonferrous and ferrous alloys. It must, however, be recognized that major innovations, such as SSM become adopted only slowly by industries where capital costsarehigh,pro?tmarginsaremodest,andfailuretomeetcustomercommitments carries a high penalty.

Book excerpt: Semi-solid metal (SSM) processing, as a viable alternative manufacturing route to those of conventional casting and forging, has not yet been fully exploited despite nearly half a century since its introduction to the metal industry. The slow pace of adopting SSM routes may be due to various reasons, including capital costs, profit margins, and, most importantly, the lack of detailed analysis of various SSM processes in open literature to confidently establish their advantages over more conventional routes. Therefore, the SSM community must disseminate their findings more effectively to generate increased confidence in SSM processes in the eyes of our industrial leaders. As such, we have embarked on the task to invite the leaders in SSM research to share their findings in a Special Issue dedicated to semi-solid processing of metals and composites. SSM processing takes advantage of both forming and shaping characteristics usually employed for liquid and solid materials. In the absence of shear forces, the semi-solid metal has similar characteristics to solids, i.e., easily transferred and shaped; by applying a defined force, the viscosity is reduced and the material flows like a liquid. These unique dual characteristics have made SSM routes attractive alternatives to conventional casting on an industrial scale. With the intention of taking full advantage of SSM characteristics, it is crucial to understand SSM processing, including topics such as solidification and structural evolution, flow behavior through modelling and rheology, new processes and process control, alloy development, and properties in general. This Special Issue focuses on the recent research and findings in the field with the aim of filling the gap between industry and academia, and to shed light on some of the fundamentals of science and technology of semi-solid processing.

The current research is an investigation of the processing-microstruture-property relationships for shear formed cylinders of the Al-Cu-Li-Mg-Ag alloy 2195 for space applications and the Al-Cu-Mg-Ag alloy C415 for airframe applications. Cylinders which had undergone various amounts of shear-forming strain were studied to correlate the grain structure, texture, and mechanical properties developed during and after shear forming.

Book excerpt: The advantages to be gained by weight reduction of aerospace structures have encouraged the aluminum industry to develop a family of aluminum alloys which contain lithium as one of the alloying elements. When alloyed with aluminum, lithium can reduce the density by approximately three percent and increase the elastic modulus by six percent for every weight percent added. A new series of aluminum alloys, typified by 2090, 2091, 8090, and 8091, have been developed and are currently being produced in commercial quantities. These alloys have densities between 7% and 10% lower than the conventional alloy 7075 with correspondingly higher stiffness. Although a combined set of specific properties of the (Aluminum-Lithium-X) alloys often exceeds those of the conventional aluminum materials used in aerospace, these properties seem to be much more sensitive to processing parameters. The strong processing-property relationship is associated with sharp crystallographic textures that are developed during primary processing and very complex precipitate microstructures whose distributions are sensitive to quench rates and degree of deformation prior to aging. This paper describes the processing-microstructure-property relationships of the new Al-Li-X alloys and focuses on strength, ductility, fracture toughness, fatigue and stress corrosion properties. The influence of ECAE processing on the evolution of the microstructure, microtexture and microhardness in the material was studied using orientation imaging microscopy (OIM), X-ray diffractometry, and Vickers microhardness testing. Detailed analysis was carried out on samples of the as-received, one, two, four and eight pass conditions.

Book excerpt: Part I discusses the development of an aluminum-magnesium-silicon alloy that may combine strength, extrudability, favorable corrosion resistance with low cost and scrap compatibility. The first part of the study determined the effects of small composition, heat treatment and mechanical processing changes on the ambient temperature tensile properties of the alloy. A combination of magnesium and silicon of about 2%, 1% copper, 0.2% chromium and 0.1% vanadium can produce a T6 alloy with significant higher strength, fatigue and corrosion fatigue properties for both ingot and extrusion than those of 6061 but with only a modest increase in cost. The new alloy has been designated as AA6069. The second part of the study determined the T6 properties of 6069 alloy. The tensile test results of cold and hot extrusions of hollow, solid bars, and high pressure cylinders indicate that the T6 properties ranged from 55-70 ksi (380-490 MPa) UTS, 50-65 ksi (345-450 MPa) yield strength, and 10-18% elongation. It also appears that the fracture toughness and general corrosion resistance in saline environment are comparable or better than those of 6061 T6. Part II attempted to evaluate the formation, formability, thermal and mechanical properties of semi-solid A356, A357 and modified aluminum silicon semi-solid alloys. The semi-solid alloy microstructure was produced in this study by purely thermal treatment rather than conventional and expensive electromagnetic or mechanical stirring. Three heat-up stages in semi-solid treatment were evaluated. Stage I is related to the heating of the alloy in the solid state. Stage II is related to the eutectic reaction. Stage III is related to the heating of the semi-solid slurry. Stage II requires the longest time of the three heat-up stages due to the endothermic reaction on heating. An increase of furnace temperature can greatly reduce the time of stage II. The atmosphere (vacuum, air, argon) of the semi-solid treatment does not appear to greatly affect the T6 properties of semi-solid alloys. The microstructure and T6 properties of semi-solid A356 do not appear sensitive to the homogenization treatments before semi-solid treatment. The porosity of semi-solid ingots and pressed parts increases as the cooling rate decreases in unformed and subsequent-to-moderate pressure forming. The T6 properties basically appear sensitive to voids, with a degradation of properties as the void concentration increases. The formability of A357 may be improved as the spheroidal particle size decreases. Hence, formability may improve with decreasing ingot grain size. The mechanism of coarsening of the solid phase at isothermal temperatures is related to Ostwald ripening and/or "merging" of particles. The mechanical properties of die-casting parts show that the method of thermal treatment to produce a spheroidal microstructure is an effective method for industrial production of semi-solid aluminum-silicon alloys.
