Book excerpt: Leaks and cracks in the heat-affected zones of weldments in austenitic stainless steel piping and associated components of boiling water reactors (BWRs) have been observed since the mid-1960s. Since that time, cracking has continued to occur and indications have been found in all parts of the recirculation system, including the largest diameter lines. Proposed solutions include remedies primarily intended to produce a more favorable residual stress state, materials which are more resistant to stress corrosion cracking (SCC), and changes in the reactor environment which decrease the susceptibility to cracking. In addition to evaluating these remedies, it is also important to gain a better understanding of key variables such as residual stresses, crack growth rates, and the leak-before-break margin in flawed piping, which may impact regulatory decisions on operating plants. The main areas of effort during the past year have been (1) studies of impurity effects on susceptibility to intergranular stress corrosion cracking (IGSCC), (2) crack growth rate measurements, (3) finite-element studies of residual stress produced by induction heating stress improvement (IHSI) and the addition of weld overlays to flawed piping, (4) leak-before-break analyses of piping with 360° part-through cracks, and (5) parametric studies on the effect of through-wall residual stresses on IGSCC crack growth behavior in large-diameter piping weldments. 5 references, 15 figures, 2 tables.

Book excerpt: A leaking crack was discovered in an approx. 14-cm-long x 5.1-cm-OD section of stainless steel piping used to inject oxygen into the Synthane gasifier. The crack extended longitudinally for approx. 1 cm at the OD and approx. 5 cm at the ID. The leaking crack was one of several discovered at the ID; all were branched and transgraular, which is typical of chloride-assisted stress corrosion. Although one crack extended into the heat-affected zone of a nearby weld, welding was not a cause of the failure. The affected piping was specified to be Type 316 stainless steel in order to minimize pitting attack. However, a chemical analysis revealed that the molybdenum content was not within the manufacturer's specification for Type 316 stainless steel (0.34 wt % measured versus 2 to 3 wt % specified). A check valve downstream from the cracked section of pipe was also found by Synthane personnel to be defective and it is believed that steam may have leaked into the affected section. The steam may have been the source of the chlorides.

Book excerpt: An experimental investigation was performed to determine the fracture resistance of 4 in. diameter circumferentially welded type 304 stainless pipe at 550 F (288 C). Two crack geometries were investigated. These were a circumferential through wall crack (simple) and circumferential through wall crack superimposed on a 360 degree radial crack on the inside diameter of the pipe (complex). Test results were analyzed using J-integral and limit load techniques. Additionally, J-integral resistance curve tests were performed on large plan size compact tension specimens for comparison with the pipe specimen results. Results of the J-integral analysis indicate that J-initiation for pipes containing simple cracks was approximately 1120 kJ/sq m (6400 in-lb/sq in) and a factor of four decrease in J-initiation was noted for pipes containing the complex crack. Good agreement was shown at J-initiation between pipe specimens containing the simple crack geometry and compact tension specimens. The accuracy of the limit load analysis was variable for pipes containing the simple crack geometry with the average predicted limit load calculated using the ASME Code flow stress being 8.7% higher than that actually attained in the tests. The calculated limit loads based on the ASME Code flow stress were conservative for the complex crack cases.
