The expression for equilibrium of internal stresses within de-coiled plate during welding was established. First simulations of the de-coiling process have been prepared using Finite Element Modeling technique. Experimental verification of numerical results has been performed. The experimental results are in very good agreement with the numerical results. More insight into the changes of the sample material during deformation was achieved by careful microstructural examination. The microhardness measurements were proposed as a new and fast method of indicating the position of the neutral plane within de-coiled plate. Based on literature review and results of performed analysis a set of general rules for assembling a large structure by welding from de-coiled plates was proposed. Based on that set it will be possible to predict de-coiled plate distortion during welding.

It provides a critical assessment of each of the models; highlighting where background information exists, whether the model has been validated and possible limitations. Welding residual stresses and welding distortion may greatly impair manufacturing and strength. Residual stresses are internal forces without external forces acting. The total residual stresses superimpose on the stresses from the external load, i.e., the load stresses. Residual stresses are the result of microstructural deformations, e.g., dislocations etc. and can be divided as follows: i) volumetric (or ,Äúdilatoric,Äù) ii) distortional (or ,Äúdeviatoric,Äù). Volumetric strain generally is caused by sectioning by thermal expansion, chemical conversion, microstructural transformation or change in state; distortional strain is generally caused by time-independent plastic or time-dependent visco-plastic deformation. There are several methods available to measure the residual stresses or strains non-destructively. One of them is X-ray diffraction. X-rays are diffracted crystal lattices and produce interference phenomena, from which it is possible to draw conclusions relating to the interplanar spacing of the lattice. Other methods are the neutron diffraction method, ultrasonic method and the magnetostriction method. In the magnetostriction or Barkhausen noise method, the stress state is deduced from the value of the local magnetization restraint. The magnetic flux density in a ferromagnetic material subjected to a time-varying magnetic field does not change in a strictly continuous way, but rather by small, abrupt, discontinuous increments called Barkhausen jumps. The jumps are due primarily to discontinuous movements of boundaries between small magnetically saturated regions called magnetic domains in the material. This chapter describes the causes and measurement of residual stress induced during welding.

Book excerpt: Prediction of residual stresses and distortion induced by welding is relevant to many industries involved with the manufacture and assembly of thin plate structures. The ability to predict these unwanted effects on such structures subjected to welding processes is important to minimise costs associated with rework and other corrective actions. The main challenge is to model the complex and at times indeterminate nature of the welding process, preferably in a simple and transparent manner. The present work dealt with the development, validation and application of advanced simulation techniques for the prediction of welding induced residual stresses and distortions. Current literature presents a wide-ranging number of approaches, which vary in complexity and purpose, but at times fail to present a clear methodology for numerical based analysis. In the current work a commercial finite element software package was used to develop thermo-elasto-plastic models suited for this application. The proposed methodology was developed by initially analysing simple set-ups, validated through the use of experimental measurement techniques for both residual stresses and distortions predictions. This provided confidence in the application of the numerical models, which were then used to investigate more complex cases of particular interest to the shipbuilding industry. This part of the project dealt with ancillary operations, namely the initial application of tack welds and restraints on the structure, for which little attention is usually given due to their apparent insignificance compared to the final welding process. Their effects are in fact substantial and were investigated by using the thermo-elasto-plastic models together with experimental trials. A better understanding of their influence was hence illustrated, providing a basis for the establishment of a best industrial practice.

One of the major of these effects is generation of residual stresses due to welding. These residual stresses are not the causes of failure in the components solely, but they will add to external loads and stresses in operating time. Since, experimental methods are time consuming and expensive, computational simulation of welding process is an effective method to calculate these residual stresses. This investigation focuses on the evaluation of residual stresses and distortions due to circumferential girth welding of austenitic stainless steel pipes using the commercial finite element software ESI Visual-Environment and SYSWELD® to simulate welding process. Of particular importance is the comparison of results from three different types of mechanics models: 1) Axisymmetric, 2) Shell, and 3) Full 3-D.
