Book excerpt: Metal Additive Manufacturing with the Direct Energy Deposition (DED) process allows for rapid prototyping and low-volume custom manufacturing of complex geometries at a lower cost than traditional manufacturing methods. Direct energy deposition is a complex process having many inter-related process parameters that affect the overall quality and mechanical properties of the build. When new powder feedstocks are used, calibrating these process parameters is typically done empirically in trials that can contain more than a hundred different combinations of parameters. This time-consuming process can be reduced by performing an analytical analysis on how the energy from the laser transfers into the metal using the physical properties of the powder paired with empirical relations to predict where optimal process parameters will occur.Typical builds use a fixed process parameter set and do not feature any in-situ process control. Previous research has shown that combining the variables of powder flow and travel speed into a ratio allows for consistent results. For this thesis the relation was improved upon to compare the bead volume per pass to the powder flow improving the relation and allowing powder flow to be predicted. The energy analysis was used to improve build quality of different parameter sets resulting in reduction of porosity and nearly fully dense parts. A methodology for process parameter prediction is introduced and validated using the analytical and empirical relations proved in this thesis. The ability to increase bead size allows for the process to be more efficient in time, energy, and powder usage, lessening time per part and cost for industry. The ability to have beads of different dimensions also allows for large deposition to occur followed by smaller deposits for fine features with uniform properties.

However, economics currently limit its application to high value components or applications. One area of interest is the repair of aerospace components such as turbine or compressor blades, blisks, or even landing gear. There are currently some limited applications of DED repair in industry presently, but a universal solution is not available. This work aims to create a generic solution for the repair of aerospace components using the alloy Ti-6Al-4V. In doing so, a computer aided process planning system is developed to improve the reliability of builds and predict resultant build qualities. This system involves identifying key process variables, physical experimentation, and computer-aided toolpath generation. The result of this computer-aided process planning (CAPP) system development is the automation of much of the manufacturing procedure and the formulation of common process variables for use on any DED production platform. The CAPP model is successful in generating semi-autonomous repair procedures for the repair of generic components. Further work is required to fully automate the process and push the technology into mainstream application." --

Book excerpt: This work discusses the relevance of Metal Additive Manufacturing (MAM) and focuses on one method: Direct Energy Deposition (DED). Different types of DED processes are discussed, including their main parameters and issues. A general procedure to simulate DED processes is presented and founded on the finite element analysis (FEA) workflow. Based on this, two initial case studies are analyzed, which were selected from the literature and reproduced via a commercially available FEA software. Their results provided evidence of the feasibility of the software in simulating a DED process. Two experiments were carried out, called single bead and rectangular prism, for the purpose of this research. These were built with a hot wire and laser DED system, where experimental thermal data was obtained. Geometric information was obtained later via a 3D scan. Limitations of the equipment used as well as observed defects in the material deposition are discussed based on the experimental data. FEA models were developed to duplicate the experiments, which included a detailed geometry of the single bead. Two modifications to the bead geometry are presented and evaluated, where it was concluded that a semicircular bead approximation provides better results than if a rectangular one is assumed. This led to the definition of a thermal and structural equivalent model of the single bead, which was the basis for the numerical work of the rectangular prism. The results obtained for the latter show good agreement with the thermal results, although differences in the structural results are perceptible.

Currently the approach when using MAM in industry is to empirically determine appropriate processing parameters. Once obtained no further changes are made and printers are dedicated to the particular part and material to build them with traditional sacrificial test builds to determine quality of the metal 3D printed part. The problem is that by taking this approach you now constrain this powerful technology. If it is possible to develop a basic understanding of the relationships between the amount of energy needed to build a part and the associated conditions required then it will enable metal additive manufacturing to e build any part with any material on any system without having to worry about quality. Before this can be achieved it is necessary to understand what the key metrics are that influence the metal additive manufacturing parts properties. Previous studies on process parameters and their impact on the microstructure are often limited to single wall samples and does not provide robust data. The aim of this Thesis is to create a universal design of experiment for determining optimal processing parameters in metal additive manufacturing. By creating this DOE we can then understand the relationships with respect to the amount of energy required to achieve a given microstructure. In order to show this DOE is applicable and repeatable, the experiment will be applied on different laser power levels and results will be studied.
