Book excerpt: This thesis deals with an experimental investigation and modelling of the electrical discharge machining (EDM) performance on titanium alloy Ti-5Al-2.5Sn. Despite enormous applications of lightweight and high-strength titanium alloy, a key problem in machining using conventional machining processes arises. The non-conventional technique, EDM, can machine difficult-to-cut materials effectively. However, in EDM, a complete and clear theory has not yet been established. The proper selection of EDM parameters for the best process performance is still a challenge. Thus, the purpose of the present work is to develop the mathematical models to predict performance characteristics (material removal rate, tool wear rate and surface roughness) along with the optimal parametric set-up of EDM on Ti-5Al-2.5Sn titanium alloy. The peak current, pulse-on time, pulse-off time, servo-voltage, polarity (positive and negative), and electrode material (copper, copper-tungsten and graphite) are considered as process variables. The experimental work was performed based on an experiment design (central composite design). The mathematical models, using the response surface method, and the artificial neural network (ANN) model, using the multilayer perception method, were developed. Analysis of variance (ANOVA) has been performed to verify the fit and adequacy of the developed mathematical models. A confirmation test was conducted to obtain the accuracy of the developed models. In addition, the surface topography of the workpiece was analysed by scanning electron microscopy (SEM). The results evidence that the developed mathematical model can predict the performance characteristics of EDM successfully. The average errors of the mathematical model in predicting material removal rate, surface roughness and tool wear rate were 4.34%, 4.17% and 4.50% respectively. While, the average errors were 2.61%, 2.77% and 3.05% for the ANN model. Thus, the ANN model is more precise than the mathematical model. The negative graphite electrode provides the highest material removal rate. However, it maximizes the tool wear rate, and causes the poorest surface finish. The positive copper-tungsten electrode becomes the best choice in respect of all performance characteristics. It was very difficult to achieve single settings of the process parameters for all the best performance characteristics. In addition, the multiple objectives were incompatible. The surface topography for negative polarity demonstrates larger craters, wider and deeper cracks and greater amounts of globules when compared to positive polarity. The obtained results lead to desirable process output, and cost-effective machining. Therefore, it becomes a precise tool, making the EDM process cost-effective and efficient in the die, mould, tool and other industries.

Book excerpt: This paper was developed the mathematical modelling of EDM process parameters to predict the surface roughness of Ti-6Al-4V. The process is used in situations where intricate complex shapes need to be machined in very hard materials such as titanium alloy. However, the process generates surfaces that have poor properties such as high surface roughness, slow machining removal rate and moderate electrode wear rate. These properties vary with different levels of the main process parameters such as peak current, servo voltage, pulse on-time and pulse off-time. The aim of this paper is to perform experimental work that has been done in order to explore the relationships between input and output parameters. Response surface design is used because the input and output parameter were suspect have curvature relationships. A mathematical model develops base on response surface method. The significant coefficients were obtained by performing Analysis of Variance (ANOVA) at 95% level of significance. Adequacy test was carried out to check the fitting of the models. It found that the peak current, servo voltage and pulse on time are significant in material removal rate and surface roughness. Peak current has the greater impact on surface roughness and material removal rate. Finally, a metallurgical microscope is carried to observe the surface topography.

Book excerpt: Results of applying the wire Electrical Discharge Machining (EDM) process to generate precise cylindrical forms on hard, difficult-to-machine materials are presented. A precise, flexible, and corrosion-resistant underwater rotary spindle was designed and added to a conventional two-axis wire EDM machine to enable the generation of free-form cylindrical geometries. A detailed spindle error analysis identifies the major source of error at different frequency. The mathematical model for the material removal of cylindrical wire EDM process is derived. Experiments were conducted to explore the maximum material removal rate for cylindrical and 2D wire EDM of carbide and brass work-materials. Compared to the 2D wire EDM, higher maximum material removal rates may be achieved in the cylindrical wire EDM. This study also investigates the surface integrity and roundness of parts created by the cylindrical wire EDM process. For carbide parts, an arithmetic average surface roughness and roundness as low as 0.68 and 1.7 [mu]m, respectively, can be achieved. Surfaces of the cylindrical EDM parts were examined using Scanning Electron Microscopy (SEM) to identify the craters, sub-surface recast layers and heat-affected zones under various process parameters. This study has demonstrated that the cylindrical wire EDM process parameters can be adjusted to achieve either high material removal rate or good surface integrity.

In order to obtain better surface roughness, the proper setting of cutting parameters is crucial before the process take place. The aim of this research is to develop first order and second order prediction mathematical model for Surface roughness using response surface methodology (RSM) when machining using Wire-EDM for aluminum alloy 6061-T6 and compare both mathematical modeling to find the most effective prediction model. SODICK AQ353L machine was used to cut Aluminum Alloy 6061-T6 and PERTHOMETER to measure surface roughness. By using Response Surface Method (RSM) of experiment, first and second order models were developed with 95% confidence level. The machine parameters that had been considered in this study are ON-time, OFF-time, peak discharge current and wire speed. It was established that the surface roughness is most influenced by On-time. The percentage error of surface roughness predicted is calculated to obtain the accuracy of mathematical model build, the second order prediction model gives less percentage error which is 3.29% compare to first order prediction model 3.68%. So, the second order mathematical modeling is more suitable for prediction of surface roughness.
