The proposed design concepts have been validated with 6- and 12-inch- diameter housings assembled from many interchangeable housings components. The test results show that there appears to be no reduction in structural performance under external pressure associated with (1) linear scaling up of ceramic housing components, and (2) the presence of inclusions or voids 0.05 inch in diameter. Weight-to-displacement of 0.6 has been achieved by housings assembled from 94-percent alumina monocoque cylinders and hemispheres designed not to exceed - 150,000 psi compressive stress. The cyclic fatigue life of the ceramic components is determined by the rate of crack growth on the ceramic bearing surfaces under axial bearing loading. The rate of crack growth is minimized by encapsulating the ends of ceramic components in titanium end rings filled with epoxy adhesive. The height of the flanges on the circular, U-shaped end caps is critical for the cyclic fatigue life of the plane bearing surfaces on the ceramic cylinders and hemispheres. The fatigue life of cylinders is 500 pressure cycles to design pressure when their ends are protected by NOSC Mod 1 end caps with flanges whose height h = 3.22x cylinder thickness.

Book excerpt: An unmanned undersea vehicle external pressure housing was designed for ocean depths of 20,000 feet (9,000 psi) using 96-percent alumina ceramic for the major hull components. The pressure housing assembly, with an outside diameter of 36 inches and an overall length of 91 inches, consists of two alumina cylindrical bays joined by a central stiffening titanium joint ring with forward and aft alumina hemispherical end closures. The exterior of the housing is protected with a spectra fiber reinforced epoxy composite fairing. The alumina-ceramic components of the housing assembly successfully withstood proof testing to 10,000 psi (1.1 times the design operating pressure). The forward and aft head end closures also completed 500 cycles to 9,000 psi without catastrophic failure. The 26-inch diameter housing assembly has a dry weight of 876 pounds and displaces 1,796 pounds when submerged in sea water, resulting in a net lift of 620 pounds. The net lift generated by the alumina ceramic housing assembly is approximately three times greater than the net lift that would be achieved by an equivalent rib-stiffened titanium housing assembly designed to the same operational requirements.

Book excerpt: Scale model ceramic pressure housing assemblies have been designed, fabricated, and pressure-cycled 2,000 times to the 9,000-psi external design pressure without failure. The Model 1 cylinder, fabricated from 99.5-percent alumina ceramic, is 9 inches long and has an inside diameter of 5.624 inches and an outside diameter of 6.00 inches. The Model 2 cylinder, fabricated from 94-percent alumina ceramic, is the same as Model 1 in length and inside diameter, but its outside diameter is 6.037 inches. Each housing assembly was either a single cylinder or two cylinders of the same model joined together. The single cylinder housing assembly consisted of a cylinder and two titanium spherical end closures with a 5.624-inch inside diameter and a 0.136-inch thickness, that provided radial support for the ends of the cylinder. The two-cylinder assemblies were radially supported and joined together by a titanium T-ring in the center, and by titanium spherical end closures at either end od the lengthened cylinder. Fretting of the bearing surfaces on the ends of ceramic cylinders was eliminated by fitting the ends of the cylinders with U-shaped titanium rings held in place by epoxy adhesive. The weight-to-displacement ratio of the pressure housing assembly was 0.57.

Book excerpt: Ten 12-inch-outside diameter (OD) by 18-inch-long by 0.412-inch-thick monocoque cylinders fabricated by WESGO, Inc. from zirconia-toughened alumina (ZTA) ceramic were assembled into external pressure housings and experimentally evaluated under short-term, and cyclic-pressure loadings. This study was undertaken as part of a program to promote the application of ceramics to large external pressure housings for underwater vehicles. Pressure testing was performed to generate structural performance data that could be used to establish design criteria for external pressure housings constructed using ZTA ceramic as the primary hull material. Design curves for ZTA ceramic housings are presented that relate the maximum number of operational dive cycles to the maximum allowable stresses in the ceramic housing during each dive cycle. ZTA ceramic was found to be a reliable structural material for fabrication of cylindrical external pressure housings with a minimum fatigue life of 1,000 cycles at nominal design stresses of -190,000 psi in the hoop direction. ZTA was also evaluated by comparing its structural performance to that of alumina ceramic for use as the primary structural material for deep submergence external pressure housings.
