In the coming years, we are going to witness an era of mass customization of products. The major problems in batch manufacturing are a high level of product variety and small manufacturing lot sizes. The product variations present design engineers with the problem of designing many different parts. The decisions made in the design stage significantly affect manufacturing cost, quality and delivery lead times. The impacts of these product variations in manufacturing are high investment in equipment, high tooling costs, complex scheduling and loading, lengthy setup time and costs, excessive scrap and high quality control costs. However, to compete in a global market, it is essential to improve the productivity in small batch manufacturing industries. For this purpose, some innovative methods are needed to reduce product cost, lead time and enhance product quality to help increase market share and profitability. What is also needed is a higher level of integration of the design and manufacturing activities in a company. Group technology provides such a link between design and manufacturing. The adoption of group technology concepts, which allow for small batch production to gain economic advantages similar to mass production while retaining the flexibility of job shop methods, will help address some of the problems.

The book attempts to cover the cellular manufacturing area from various angles. In terms of solution techniques, different approaches such as heuristics, mathematical models, networks models, genetic algorithm approaches, artificial neural networks, knowledge-based algorithms, a space search algorithm, simulated annealing, fuzzy concepts, analytic hierarchy processes and simulation are included in the book. As for performance measures, most chapters target a single objective whereas some others cover multiple objectives. In terms of the complexity of the problems, the authors divide them into simpler single phase problems versus more complex problems that require multiple-phase solutions. Most of the chapters discuss deterministic problems. On the other hand, a few of the chapters focus on stochastic cases. There are many new concepts and solution approaches covered in this book. The details of the material coverage is listed in the following paragraphs. The book starts with the evolution of cellular manufacturing. In terms of operational and control issues, human skills, manpower allocation, cell size determination, dispatching rules, parallel machine scheduling, flowshop scheduling, re-entrant flowshop scheduling, flexible job shop scheduling, assembly line balancing, process planning and scheduling, multiple-resource scheduling, cell loading and cell scheduling, synchronized flow, planning concepts such as period batch control, polka, Kanban, conwip and more are discussed. A hybrid CM system comprises a cellular layout and a functional layout. In labor-intensive industry, the functional layout is organized into production modules. The operator of every module is able to perform different kinds of tasks for one specific function. However, each operator is assigned to only one of the operations. This manufacturing system has emerged due to the high product variety in fashion industry that is usually highly labor-intensive. This study presents a new approach for system design to improve system performance. A three-phased simulation model is derived. The bottleneck machines of a cell are located in the first phase, and the cell workload and system workload are balanced in the second and third phase. Incorporating simulation models and optimum seeking procedure, the appropriate values of controllable parameters are proposed according to the objective of the production. The three-phased method is applied to the hybrid CM system of a footwear factory.

Available in PDF, EPUB and Kindle. Book excerpt: Cellular manufacturing is widely acknowledged as one of the key approaches to achieving world-class performance in batch manufacturing operations. The design of cellular manufacturing systems (CMS) is therefore crucial in determining a company's competitiveness. This thesis postulated that, in order to be effective the design of CMS should not only be systematic but also systemic. A systemic design uses the concepts of the body of work known as the 'systems approach' to ensure that a truly effective CMS is defined. The thesis examined the systems approach and created a systemic framework against which existing approaches to the design of CMS were evaluated. The most promising of these, Manufacturing Systems Engineering (MSE), was further investigated using a series of cross-sectional case-studies. Although, in practice, MSE proved to be less than systemic, it appeared to produce significant benefits. This seemed to suggest that CMS design did not need to be systemic to be effective. However, further longitudinal case-studies showed that the benefits claimed were at an operational level not at a business level and also that the performance of the whole system had not been evaluated. The deficiencies identified in the existing approaches to designing CMS were then addressed by the development of a novel CMS design methodology that fully utilised systems concepts. A key aspect of the methodology was the use of the Whole Business Simulator (WBS), a modelling and simulation tool that enabled the evaluation of CMS at operational and business levels. The most contentious aspects of the methodology were tested on a significant and complex case-study. The results of the exercise indicated that the systemic methodology was feasible.
