Available in PDF, EPUB and Kindle. Book excerpt: Investment bi-metal casting is a newly developed casting process and is prone to have more defects. Process optimization based on a computer simulation model is critical to obtain high quality castings. To obtain an accurate defect prediction analytically in the bi-metal casting part relies on the full consideration of the entire physical phenomenon during the process. It is also important to reduce the simulation time cost of the optimization process in order to make it practically achievable. This dissertation first presents the methods to develop a representative computer simulation model of the investment bi-metal casting process to predict the existing defects, such as: cracks, porosity, cold shut, hot tearing, deformation, etc. The model has been validated by experimental data. Secondly, this dissertation presents an integrated low time cost approach to optimize the investment bi-metal casting process based on the computer simulation model. As a case study, by employing the integrated optimization technology, an investment bi-metal casting process of a Spiral Flight is optimized to obtain better process specifications. The Monte Carlo analysis of the original and optimal process shows a significant improvement of the casting result.

Casting of metals has evolved first as witchcraft, to gradually become an art, then a technology, and only recently a science. It offers a high degree of precision in regard to dimensions as well as excellent surface finishes. The process gets more complicated and prone to defects when bi-metals are involved. Since it is relatively complex and expensive compared with other casting processes (e.g., sand, permanent mold, etc.), total reliance on the old-fashioned trial-and-error approach to selecting various process parameters is generally found to be tedious, time-consuming, expensive and inadequate. In recent years computer simulation of the process has begun to complement the experience-based approach in meeting the demands of high quality investment cast parts in a cost-effective manner. This dissertation presents an integrated technology of optimizing investment bi-metal casting process and every closely related subjects, such as empirical design rules, CAD/CAE software and finite element method process simulation. The current state of technical affairs relating to CAD/CAE software, finite element algorithms, defect analysis and empirical rules of investment bi-metal casting process is reviewed, considering theoretical as well as application oriented aspects. As a case study, by employing the integrated optimization technology, an investment bi-metal casting process of Spiral Flight is optimized to obtain better process specifications that can eliminate or greatly reduce the existing defects. The dissertation ends with a discussion of future trends in optimization technology of investment bi-metal casting process.

In order to improve the accuracy of calculation, the effect of the term (del k/del T) (del T/del Z) squared in the heat transfer equation on the outcome with steep temperature gradient is discussed. Problems such as how to treat latent heat of solidification, thermal properties at the casting/mold interface and the initial condition are also analyzed. Both finite difference and finite element methods were used to calculate the same casting under identical initial and boundary conditions with the same physical parameters. The results were compared.
