Book excerpt: The influence of metallurgical and process variables on the consolidation, densification, and properties of rapidly solidified aluminum alloy powders is being investigated. Cold compaction, hot pressing, powder extrusion, and explosive consolidation are being used to consolidate rapidly solidified 9.9% aluminum powder (reference material), Al-3Li-1Cu-1Mg-0.2Zr (a representative low-density, high-modulus alloy), and Al-8Fe-7Ce alloys (representative of high-temperature al alloys). The alloys included in the study provide wide variations in hardness, flow stress, work hardening rate, plasticity, and oxide-film thickness. The consolidation techniques selected for the study provide variations in pressure, compaction rate, and extent of oxide-film breakdown. Three 35-kg lots of rapidly solidified alloy powders were prepared by vacuum atomization; and the powders were characterized with respect to particle size distribution, cooling rates, constituent phases, and volatile contaminants. The pressure dependence of densification during cold compaction was correlated with the yield stress and work hardening of the three alloys. Book excerpt: This portion of the program was conducted for the purpose of developing a predictive model of heat flow and solidification for aluminum alloys produced under the high cooling rate conditions achievable in atomization processes. It is a combined experimental and theoretical study of the relationship between the important solidification variables (e.g. cooling rate, temperature gradients, interface shape and velocity, supercooling and transformation kinetics) and the structure of rapidly solidified aluminum alloy powders. This report covers that portion of the investigations which addressed the characterization of the thermal history of rapid solidification in metal droplets, and its effects on powder microstructure. The main effort was focused on modelling the heat flow during solidification, and relationships were established between the atomization parameters, the growth kinetics, the interface velocity and undercooling, and other important variables. Numerical solutions based on the enthalpy model were developed, and their results compared to the trends predicted from the Newtonian model. The analysis covered situations of isothermal solidification at the melting temperature, as well as those where significant undercoolings are necessary for nucleation and growth. The implications of single vs. multiple nucleation were also discussed. The concepts developed from the heat flow analysis were coupled to microstructural observations in Aluminum alloy powders, mostly in the submicron size range. It was shown that reducing the particle size decreases the extent of segregation, promotes multiple nucleation and the formation of twins during solidification.

Book excerpt: As part of a continuing investigation on the characterization of rapidly solidified alloys, the present report describes the results of the study of the various phases observed in rapidly solidified aluminum rich, aluminum-iron alloys. Two experimental techniques, transmission electron microscopy (TEM) and nuclear gamma-ray resonance (NGR) were used to obtain valuable data and information on the microstructure and composition of selected alloys. The aluminum alloys described in this report cover a broad range of iron concentrations and consist of samples in the Fe 1 weight precent to 34 weight precent range. The interesting features of the microstructure are discussed also in these terms. Aluminum-iron alloys with 18 weight precent Fe were subjected to a series of heat treatments in order to evaluate the thermal stability of the phases. Special care has been exercised in reproducing the microphotographs in order to preserve for the reader the unique microstructural details captured in the original observations.
