It begins with the initiation of cracks, and with continued cyclic loading the cracks propagate, finally leading to the rupture of a component or specimen. The demarcation between the above stages is not well-defined. Depending upon the scale of interest, the variation may span three orders of magnitude. For example, to a material scientist an initiated crack may be of the order of a micron, whereas for an engineer it can be of the order of a millimetre. It is not surprising therefore to see that investigation of the fatigue process has followed different paths depending upon the scale of phenomenon under investigation. Interest in the study of fatigue failure increased with the advent of industrial ization. Because of the urgent need to design against fatigue failure, early investiga tors focused on prototype testing and proposed failure criteria similar to design formulae. Thus, a methodology developed whereby the fatigue theories were proposed based on experimental observations, albeit at times with limited scope. This type of phenomenological approach progressed rapidly during the past four decades as closed-loop testing machines became available.

Book excerpt: Fatigue-crack-growth-rate tests were conducted on compact tension specimens made of 7050-T7451 aluminum alloy and 9310 steel. Compact tension specimens were tested over a wide range of load ratios (0.1 ≤ R ≤ 0.9) to generate crack-growth-rate data from threshold to near fracture. Three methods were used to generate near threshold data. A crack-closure analysis was performed on both materials using the FASTRAN crack-closure model. The crack-growth-rate data for each material correlated very well and each collapsed onto a nearly unique curve in the low- and mid-rate regimes using the strip-yield model in the FASTRAN life-prediction code. For the 7050 alloy, a constraint factor of a = 1.8 was required, while for the 9310 steel a = 2.5 worked very well in correlating the test data over a very wide range in R values and rates from threshold to near fracture.

An aluminum-alloy sheet specimen was cycled under a single level of loading with and without prior high loads. Tests showed that the crack propagation life was significantly longer when the high loads were applied initially. This longer life was attributed to compressive residual stresses produced near the hole by the initial high loads. The residual stresses near the hole were determined by an elastoplastic analysis and were then used to develop a stress-intensity solution for a crack growing through the residual stress field. This solution and a similar solution for the case of no prior loading were used to predict crack growth. The predicted crack growth agreed closely with the experimental values.

The behavior of crack-opening stress predicted by Newman's FASTRAN-II is consistent with the experimental results for repeated overload. It is also found that the FASTRAN-II program is capable of predicting crack growth on the 7050-T76 aluminum plate and 7050-T7452 aluminum hand forging under complex simulated flight loading which contains a significant number of compression cycles.
