Book excerpt: The concept of mass production essentially involves the assembly of identical or interchangeable parts of components into the final product at different stages and workstations. The relative advantages and disadvantages of mass or flow production are a matter of concern for any mass production industry. How to design an assembly line starting from the work breakdown structure to the final grouping of tasks at work stations has been discussed in this paper using two commonly used procedures namely the Kilbridge-Wester Heuristic approach and the Helgeson-Birnie Approach. Line Balancing (LB) is a classic, well-researched Operations Research (OR) optimization problem of significant industrial importance. The specific objectives of this paper is to optimize crew size, system utilization, the probability of jobs being completed within a certain time frame and system design costs. These objectives are addressed simultaneously, and the results obtained are compared with those of single-objective approaches.

In this book, the planning of assembly lines for uncertain demand is tackled and optimization algorithms are offered for the balancing of such lines. Building an assembly line is a commitment of several months or even years, it is understandable that the demand will fluctuate during the lifetime of an assembly line. New products are developed, others are removed from the market, and the decision of the final customer plays a role on the immediate demand. Therefore, the variation and uncertainty of the demand must be accounted for in an assembly line. In this book, methods dealing with random demand or random production sequence are presented, so that the practitioners can plan more robust and efficient production systems.

Line balancing also a successful tool to reduce bottleneck by balancing the task time of each work station so that there is no delays and nobody is overburden with their task. This thesis presents a case study on a line balancing problem in an electronic company and the study focused on assembly line 11 and 12 which produced inductor model HA00-08464 LFTR. This study aims to improve the productivity and line efficiency also to recommend improvement activities based on the line balancing and analysis done in the simulation model. The simulation was done by using Tecnomatix Plant Simulation. All the data needed for the line balancing analysis was collected and a line balancing model equipped with manual calculation was done. This data gathered is then simulated in Tecnomatix Plant Simulation. Among the improvement activities conducted in order to balance the line was combining a few process into one, transformation from manual process to mechanization, and removing waste from the line. Throughout the study, three layouts were proposed. Among these three layouts only one will be proposed to the company. The layout proposed has a better line efficiency and rate of productivity.

Book excerpt: Assembly line has been widely used in producing complex items, such as automobiles and other transportation equipment, household appliances and electronic goods. Assembly line balancing is to maximize the efficiency of the assembly line so that the optimal production rate or optimal length of the line is obtained. Since the 1950s there has been a plethora of research studies focusing on the methodologies for assembly line balancing. Methods and algorithms were developed to balance an assembly line, which is operated by human workers, in a fast and efficient fashion. However, more and more assembly lines are incorporating automation in the design of the line, and in that case the line balancing problem structure is altered. For these automated assembly lines, novel algorithms are provided in this dissertation to efficiently solve the automated line balancing problem when the assembly line includes learning automata. Recent studies show that the task time can be improved during production due to machine learning, which gives the opportunities to rebalance the assembly line as the improvements occur and are observed. The concept of assembly line rebalancing or task reassignment are crucial for the assembly which is designed for small volume production because of the demand variation and rapid innovation of new product. In this dissertation, two forms of rebalancing are provided, forward planning and real time adjustment. The first one is to develop a planning schedule before production begins given the task time improvement is deterministic. The second one is to rebalance the line after the improvements are realized given the task time improvement is random. Algorithms address one sided and two sided assembly lines are proposed. Computation experiments are performed in order to test the performance of the novel algorithms and empirically validate the merit of improvement of production statistics.

In recent times, there has been a shift from the make-to-stock (mass production) approach to a make-to-order (mass customization) approach and this has brought on a strong emphasis on product variety. Although variety can be included to a product at various phases of production, literature shows that by providing each functional module of the product with several variants, assembly lines provide the most cost-effective approach to achieve high product variety. However, there are certain challenges associated with using assembly lines to achieve product variety. One of these challenges is assembly line balancing. Assembly line balancing is the search for an optimum assignment of tasks, such that given precedence constraints according to pre-defined single or multi objective goal are met. These objectives include reducing the number of stations for a given cycle time or minimizing the cycle time for a given number of stations. Cycle time refers to the amount of time allotted to accomplish a certain process in an assembly process. This deviation from the optimal cycle time is technically referred to as drift. Drift can be negative or positive. Negative drift represents the time span during which an assembly line is idle, due to work being finished ahead of prescribed cycle time. Positive drift, meanwhile, represents time span in which an assembly line exceeds the prescribed cycle time. The problems caused by drift, especially positive drift, is so vast that there is a research niche are dedicated to this study called Assembly Line Balancing Problems. Various authors have proposed numerous solutions for solving assembly line balancing problems created by positive drift. However, there is very little information on optimizing multi model make-to order systems with real time inputs so as to reduce the effects of positive drift. This study looks at how such a system can be optimized by using the case study of a water bottling plant. This is done by initially looking at the literature in the field of assembly line balancing to isolate the research gap this study aims to fill. Secondly, the water bottling plant, described as the case study, is modelled using MATLAB/Simulink. Thirdly, the different optimization methodologies are discussed and applied to the created model. Finally, the optimized model is tested and the results are analysed. The results of this study show that positive drift, which can be a major challenge in a real time multi mixed assembly line, can be reduced by the optimization of assembly lines. The results of this study can also be seen as an addition to the knowledge base of the broader research on mixed model assembly line balancing.

Book excerpt: The assembly line balancing (ALB) problems address the issue of assigning work elements and workers into different workstations to optimize a predetermined set of objective parameters such as the number of workstations, the cycle time and the production efficiency. Most of these combinatorial optimization problems possess NP-hard computational complexity. This rationalizes the growing interest of researchers to use metaheuristics to solve ALB problems. The problems studied in literature over the years are often limited by simplifying assumptions, which brings in a challenge to the models developed in academia while applying to real life problems. In this thesis, we have intensively reviewed the characteristics of different types of ALB problems and existing solution approaches. Based on that, a general structure of the ALB model is developed which can be extended to any ALB problems with a reasonable effort. In traditional evolutionary optimization algorithms, encoding and decoding of solutions appear as an integral part. We eliminated the computational efforts for encoding and decoding of the solutions, by introducing a unique representation technique using an extended graph notion. This new method also helps to implement real life considerations into the algorithm in more effective manner. A novel workstation oriented line balancing algorithm is proposed to solve the multi-objective ALB model which complies with the new representation technique. This algorithm can start solving the problems at an arbitrary location compared to the conventional method of sequential forward and backward assignment. The algorithm is allowed to search in the infeasible regions while trying to minimize the degree of violation. These characteristics make the algorithm less prone to getting trapped. In addition to that, the algorithm is capable of finding potential good solutions where the user might agree to allow minor trade-off on feasibility criteria. To deal with the multi-objective aspects of the problem, Pareto fronts are generated using a robust sorting technique based on NSGA II. An interactive user interface is developed where the user is allowed to update the input parameters at any time, making it suitable for reconfigurable facilities. Finally, the effectiveness of the proposed method is verified using a series of well-known test problems from literature. The proposed novel algorithm has demonstrated promising results in all test problems. The proposed algorithm is designed to solve a representative multi-objective model from versatile types of ALB problems. Some extension of the same methodology can be used to solve many other generalized assembly line balancing problems with real life features such as - stochastic processing time, assignment restrictions, processing alternatives, U-shaped lines, mixed model lines, machine breakdown, and the like.

Each workstation has a finite number of tasks and each task has probabilistic processing time. Due to the probabilistic nature of task time, the task times can exceed the expected standard task time at some instance. If a series of tasks exceeds in a particular station, then there is a risk that the product may exceed the cycle time. As a result, a small variability in task time can lead to large delays in the delivery lead time of the product. Most of the line balancing approaches assume deterministic task times thereby ignoring the impact of task time variability on the system performance measures. The larger the variability of task time, the higher the risk associated with the station. In this paper, the impact of variability in task time is quantified in terms of risk. Risk is defined as potential loss caused when the product fails to complete within the specified station time. For line balancing, in addition to cycle time balancing, the risk should be balanced in order to improve the performance of the assembly line. In this research, a risk based assembly line balancing technique for highly variable task times is presented. The results from the case study show that the method increases the performance of the assembly line while balancing the risk of delays at each station.
