Abstract: Abstract of the thesis entitled A Versatile Multi-Material Virtual Prototyping System submitted by CHEUNG Hoi Hoi for the degree of Doctor of Philosophy at The University of Hong Kong in August 2007 This project addresses a key software issue of the multi-material layered manufacturing (MMLM) technology for rapid product development. It proposes a versatile multi-material virtual prototyping (VMMVP) system for evaluation of product designs and digital fabrication of both discrete and functionally graded multi- material objects. The VMMVP system integrates virtual reality (VR) and MMLM technologies. It is characterised by its versatility in two areas, namely its ability to design and process discrete and functionally graded multi-material objects, and its flexibility to perform virtual prototyping (VP) of multi-material objects in both semi- and full-immersive VR environments. The VMMVP system consists mainly of three modules, namely (1) a discrete multi- material virtual prototyping (DMMVP) module for design and process planning of discrete objects; (2) a functionally graded multi-material virtual prototyping (FGMVP) module for design and process planning of functionally graded objects; and (3) a virtual reality (VR) simulation module for visualisation and digital fabrication of multi-material prototypes in either a semi- or full-immersive VR environment to facilitate rapid product development. The resulting prototypes can be visualised for quality analysis and optimisation of MMLM process to facilitate rapid product development. iThe VMMVP system enhances collaboration and communication of a design team working on product development, and provides effective tools to simulate and optimise MMLM processes that fabricate prototypes for design evaluation and improvement to facilitate subsequent product production. Through simulations, validation of a product design can be readily iterated as required without the need to incur the manufacturing and material cost of prototypes. Thus, key factors such as product shape and manufacturability can be optimised accordingly. Moreover, the resulting product design can be sent via the Internet to customers for comments or for marketing purposes. The VMMVP system therefore facilitates advanced product design and helps reduce the time and cost of product development considerably. It may be adapted to form an intelligent software control system for MMLM machines. The VMMVP system represents a significant step towards the development of practical and viable MMLM technology. Abstract: Abstract of the thesis entitled A Multi-Material Virtual Prototyping System submitted by CHEUNG Hoi Hoi For the degree of Master of Philosophy at the University of Hong Kong in August 2004 Layered manufacturing (LM) is an additive manufacturing process that produces a physical part from a 3D CAD model layer by layer. This technology is widely adopted in manufacturing and medical applications to save costs and time. Manufacturers use LM technology to produce prototypes of products for design evaluation, and as master patterns for production tools. In the medical field, doctors use LM to help study and plan complex surgical operations. Currently, commercial LM machines can only produce single-material prototypes. There is, however, increasing demand for multi-material prototypes, because high value-added products often involve advanced and complex designs, while medical operations are becoming more complicated and delicate. There is therefore an urgent need to develop a multi-material layered manufacturing (MMLM) technology. The development of MMLM technology is more of a software issue than a hardware problem. An MMLM system mainly consists of a hardware material-depositing mechanism and a suite of software control algorithms. While the hardware material- depositing mechanism may be adapted from those used in the existing single-material LM machines, viable software control algorithms for MMLM have yet to be developed. This project attempts to address the main software issue of MMLM. It aims to develop a multi-material virtual prototyping (MMVP) system for multi-toolpath planning, stereoscopic visualisation, optimisation, and subsequent control of MMLM processes. The proposed MMVP system integrates a suite of software control algorithms essential for the development of MMLM technology. It consists of a sequential multi- toolpath planning algorithm, a concurrent multi-toolpath planning algorithm, and a virtual prototyping system. The sequential multi-toolpath planning algorithm generates sequential toolpaths without redundant movements. This algorithm is based on a topological hierarchy- sorting algorithm that establishes an explicit topological hierarchy relationship and a parent-and-child list of slice contours, and subsequently arranges the contours in an appropriate sequence to facilitate toolpath planning for MMLM. To further increase fabrication efficiency, a concurrent multi-toolpath algorithm is developed. Based on a hierarchical relationship, the contours are sorted into contour families. Subsequently, work envelopes of contour families of the same material property are approximated by bounding boxes to facilitate tool collision detections, resulting in significant simplification of computation. Consequently, concurrent toolpaths can be effectively planned. These multi-toolpath planning algorithms are implemented and integrated with a virtual prototyping system to form the proposed MMVP system for digital fabrication of heterogeneous multi-material prototypes. The algorithms may be subsequently adapted to form an intelligent software control system for MMLM machines. The MMVP system represents a significant step towards the development of a practical and viable MMLM technology. Abstract: Abstract of the thesis entitled An integrated system for virtual simulation and visualization of rapid prototyping submitted by CHAN Mei Mei For the degree of Master of Philosophy at the University of Hong Kong This project proposes a Virtual Prototyping (VP) system that integrates Virtual Reality (VR) with Rapid Prototyping (RP) to create virtual or digital prototypes to facilitate product development. The proposed VP system makes use of two new simulation methodologies, namely the dexel-based and the layer-based fabrication approaches, to simulate the powder-based and the laminated sheet-based RP processes, respectively. The dexel-based approach deposits arrays of solid strips to form a layer, while the layer-based approach directly forms a complete layer by extruding the slice contours. The layer is subsequently stacked up to fabricate a virtual prototype. The simulation approaches resemble the physical fabrication processes of most RP systems, and are therefore capable of accurately representing the geometrical characteristics of prototypes. In addition to numerical quantification of the simulation results, the system also provides stereoscopic visualization of the product design and its prototype for detailed analyses. Indeed, the original product design may be superimposed on its virtual prototype, so that areas with dimensional errors beyond i design limits may be clearly highlighted to facilitate point-to-point analysis of the surface texture and the dimensional accuracy of the prototype. Hence, the key control parameters of an RP process, such as part orientation, layer thickness and hatch spacing, may be effectively tuned up for optimal fabrication of physical prototypes in subsequent product development. Furthermore, the virtual prototypes can be transmitted via the Internet to customers to facilitate global manufacturing.
