Book excerpt: Application of Additive Manufacturing (AM) technology to fabricate complex three-dimensional components is one promising direction within the manufacturing industry. This approach is rapidly changing the way designers and engineers create objects with desired shape and structures. Selective Laser Melting (SLM) and Electron Beam Melting (EBM) are two common powder bed fusion processes within AM for fabricating metallic parts. In order to give designers and engineers more insights into employing AM, the quality and long-term behavior of SLM- and EBM-produced parts need to be carefully investigated. Thus, this research project aims to understand how processing parameters affect defect generation and distribution during SLM and EBM processes, to study the morphological features of defects, to identify effective non-destructive method(s) to detect these defects, and to characterize the effect of defects on mechanical properties of SLM- and EBM-produced parts. The study began by generating stochastic defects via adjustment to process parameters from optimal parameters to marginal parameters, in order to correlate the porosity to the marginal parameters. Archimedes method was employed to estimate porosity of SLM- and EBM-produced specimens. After this, by using destructive characterization techniques, the defective specimens were sectioned. The morphology of stochastic defects was investigated based on their contour features on the cross sections. Micro CT was primarily used to evaluate the stochastic defects in the SLM and EBM parts and demonstrate their morphological characteristics and porosity in the single slices and reconstructed models. Finally, tensile and fatigue tests were carried out on Ti-6Al-4V parts with identified porosity. The fracture mechanism was analyzed. This study established a fundamental understanding of defects in parts made by SLM and EBM processes. Porosity was quantitatively correlated to the marginal parameters of SLM and EBM processes. Defects were differentiated based on their morphological properties and features. Micro CT was confirmed to be an effective non-destructive method for evaluating stochastic defects in SLM- and EBM-produced parts. The effects of stochastic defects on Ti-6Al-4V parts were determined based on tensile and fatigue tests. It was found that both microstructure and porosity have an impact on the mechanical properties of SLM- and EBM-produced parts.

Book excerpt: Selective laser melting (SLM) is a popular metal additive manufacturing process which has drawn a great attention in the past decade. It can make functional metal parts directly from the CAD data in a layer upon layer fashion. As-SLMed parts may have near full density comparable to that made by traditional manufacturing methods, SLM has wide application potentials in tool, aerospace, automotive, biomedical, and energy industries. During the SLM process, the interaction between the moving laser beam and the powder leads to very complex physical phenomena. It includes the absorption and reflection of the laser beam; fast heating-cooling cycles; surface tension, wetting, and de-wetting; complex fluid flow and Marangoni convection in the melt pool. Due to the complexity of laser-powder interaction, a comprehensive study of powder-substrate behavior under different process parameters is highly demanded. In addition, high tensile residual stress and part distortion are considered as two major problems for SLMed parts. To understand the formation mechanism of residual stress and part distortion, an efficient prediction tool is highly desired. However, it is very challenging to predict residual stress and distortion of a practical SLMed part as it often requires millions of laser scan which involves the complex multiscale and multi-physics phenomena. Furthermore, poor surface integrity of a SLMed part is detrimental to functional performance such as fatigue. Therefore, a comprehensive understanding of process-surface integrity-fatigue relationship is of great importance. To reveal the underlying mechanisms in SLM, this research focuses on: (1) A critical assessment on the state-of-the-art of SLM process was performed; (2) A thorough characterization of the geometrical, metallurgical, and mechanical properties of single tracks under a broad range of processing conditions in SLM of IN625 alloy; (3) A comprehensive investigation of microstructural evolution of IN625 alloy from as-SLM to different heat treatment conditions; (4) Two efficient multi-physics predictive tools, i.e., stress-thread and temperature-thread based multiscale modeling approaches, to predict residual stress and part distortion of SLMed practical parts at different scanning strategies via thermal loading subroutine and material states variables; (5) A simulation study to investigate the scalability of layer thickness and heat source dimension in fast predicting the distortion and residual stress; and (6) Conclusions and an outlook of the future research.

Selective laser melting (SLM), also known as laser-based powder bed processing (LPBF), is one of the main AM process that can be used to fabricate wide variety of materials that are Al-, Ti-, Fe-, Ni-, Co-, W-, Ag-, and Au-based, etc. However, several challenges need to be addressed systematically, such as development of new materials that suit the SLM process conditions so the process capabilities can be fully used to produce new properties in these materials. Other issues in the field are the lack of microstructure–property correlations, premature failure, etc. Accordingly, this Special Issue (book) focuses mainly on the microstructure-correlation in three different alloys: AlSi10Mg, Ti6Al4V, and 304L stainless steel, where six articles are presented. The research and development effort has gained tremendous momentum from simple 3D printers to advanced quick manufacturing systems that create functional parts without the need for tooling. While majority of the current 3D printers available in the market build parts using polymeric materials, recent research and development effort is also concentrated on building parts using metals, ceramics, and composites. Electron Beam Melting (EBM), Selective Laser Sintering (SLS), and Selective Laser Melting (SLM) are attractive processes for metallic parts. It is one of the emerging technologies that manufactures three-dimensional objects from a CAD model (e.g. Creo, SolidWorks, CATIA) through an additive process by heating, melting and cooling the deposited materials. The process is repeated in successive layers and is particularly attractive in creating complex shapes with intricate internal geometries. For example, bipolar plates with integrated multiple gas flow and internal cooling channels. A simulation model is essential for establishing all key process parameters for a specific design and material before manufacturing the part. In this study, a three-dimensional computational simulation model will be developed to characterize the Selective Laser Melting (SLM) -- based additive manufacturing (AM) process by laser melting of the pre-deposited particles and forming single layer of the desired part. Analyze the SLM-AM process through iterative refinement of the required beam power. Performing sensitivity analysis for the desired part by heating and melting of spherical particles to establish the optimum operating parameters in terms of the particles size and laser beam power.
