The performance of material surface under wear and corrosion environments cannot be fulfilled by the conventional surface modifications and coatings. Therefore, different industrial sectors need an alternative technique for enhanced surface properties. The purpose of this is to change or enhance inherent properties of the materials to create new products or improve on existing ones. The most effective and economical engineering solution to prevent or minimize such surface region of a component is done by fiber lasers. Additive manufacturing (AM) is a breaking edge fabrication technique with the possibility of changing the perception of design and manufacturing as a whole. It is well suitable for the building and repairing applications in the aerospace industry which usually requires high level of accuracy and customization of parts which usually employ materials known to pose difficulties in fabrication such as titanium alloys. The current development focus of AM is to produce complex shaped functional metallic components, including metals, alloys and metal matrix composites (MMCs), to meet demanding requirements from aerospace, defense, and automotive industries.

AM has the ability to fabricate materials to produce parts with complex shapes without any theoretical restrictions combined with added functionalities. Selective laser melting (SLM), also known as laser-based powder bed processing (LPBF), is one of the main AM process that can be used to fabricate wide variety of materials that are Al-, Ti-, Fe-, Ni-, Co-, W-, Ag-, and Au-based, etc. However, several challenges need to be addressed systematically, such as development of new materials that suit the SLM process conditions so the process capabilities can be fully used to produce new properties in these materials. Other issues in the field are the lack of microstructure–property correlations, premature failure, etc. Accordingly, this Special Issue (book) focuses mainly on the microstructure-correlation in three different alloys: AlSi10Mg, Ti6Al4V, and 304L stainless steel, where six articles are presented. Hence, this Special Issue outlines microstructure–property correlations in the SLM processed materials and provides a value addition to the field of AM.

Book excerpt: Selective laser melting (SLM) is an additive manufacturing technique to produce complex three-dimensional parts through solidifying successive layers of powder materials on top of each other, from the bottom to top. The powder base nature allows the SLM to process a wide variety of materials and their mixtures and fabricate advanced and complicated composite parts. However, the SLM is a newly established process and seeks detailed scientific studies to develop new materials systems for the consumption of industry. These scientific studies are particularly important because of many issues associated with the SLM process, such as porosity, balling, delamination, thermal stress, etc, which can be varied from one material system to another. This PhD project aims to elucidate the fundamental mechanisms governing the microstructure and mechanical properties of the metallic and in-situ AI matrix composite parts made by SLM. The research starts with a preliminary study on SLM of stainless steel in order to explore the usage of SLM machine and related parameters. It illustrates the effect of part layout on the quality of products. The main research focuses on the in-situ formation ofparticulate reinforced AI matrix by using SLM of AIIFe203 powder mixture. It is a pioneering research to integrate in-situ interaction with laser melting to produce advanced AI composites. It investigates the mechanisms governing SLM assisted in-situ reaction and also the effects of various parameters such as SLM layer thickness, laser power and scanning speed as well as·the proportion ofFe203. It examines the influence of AI alloy powder and it describes the effect ofhot isostatic pressing (HIP) post-treatment. The physical, mechanical, and metallurgical properties of the products are extensively assessed using various techniques. The processing windows of the process are sketched. The findings demonstrate unique microstructural features due to combined in-situ reaction and laser rapid consolidation, and contribute to provision of an in-depth scientific understanding of novel AI matrix composites by using SLM assisted in-situ processes. As part of this PhD project, industrial collaborative research has also been conducted to characterise the surface finish, metallurgical quality, process accuracy and mechanical properties of various SLM made metallic parts using AI, Ti, stainless steel, and super alloys. This part of research has generated scientific data and results for industrial applications ofmetallic fabrication using SLM.

For steels, the possibility of creating a magnetically graded material was demonstrated as well as the ability to improve consolidation with austenitic and martensitic stainless steel powder mixtures. Stainless Steel/CoCr hybrid samples were also manufactured and tested to investigate the advantages of functionally graded materials (FGMs). Al alloy research began with examining the requirements for successful Al alloy consolidation in SLM and through experimentation it was found that Al alloys with good welding properties were the best choice: pure Al was found to be completely unsuitable. 6061 Al alloy was then used as a base material to manufacture Al-Cu alloy samples. Single layer SLM samples were produced first, which resulted in recognised Al-Cu microstructures forming. Multilayer Al alloy SLM research resulted in the discovery of the theorised ability to manufacture Al-Cu alloy parts with a nanocrystalline Al matrix with dispersed Al2Cu quasicrystals, resulting in a material comparable to a metal matrix composite that showed excellent corrosion resistance and compressive strength. Finally, a demonstration part was made to test the capability of the SLM process producing an aerospace type geometry using a customised Al alloy. Observations during manufacture and post process analysis showed that Al alloys were susceptible to changes in mechanical properties due to the geometry of the manufactured part.

Book excerpt: Semi-solid metal (SSM) processing, as a viable alternative manufacturing route to those of conventional casting and forging, has not yet been fully exploited despite nearly half a century since its introduction to the metal industry. The slow pace of adopting SSM routes may be due to various reasons, including capital costs, profit margins, and, most importantly, the lack of detailed analysis of various SSM processes in open literature to confidently establish their advantages over more conventional routes. Therefore, the SSM community must disseminate their findings more effectively to generate increased confidence in SSM processes in the eyes of our industrial leaders. As such, we have embarked on the task to invite the leaders in SSM research to share their findings in a Special Issue dedicated to semi-solid processing of metals and composites. SSM processing takes advantage of both forming and shaping characteristics usually employed for liquid and solid materials. In the absence of shear forces, the semi-solid metal has similar characteristics to solids, i.e., easily transferred and shaped; by applying a defined force, the viscosity is reduced and the material flows like a liquid. These unique dual characteristics have made SSM routes attractive alternatives to conventional casting on an industrial scale. With the intention of taking full advantage of SSM characteristics, it is crucial to understand SSM processing, including topics such as solidification and structural evolution, flow behavior through modelling and rheology, new processes and process control, alloy development, and properties in general. This Special Issue focuses on the recent research and findings in the field with the aim of filling the gap between industry and academia, and to shed light on some of the fundamentals of science and technology of semi-solid processing.

Many of these light weight alloys have appropriately high strength to warrant their use for structural purposes, and as a result of their use, the total weight of transportation equipment has been considerably decreased.
