Book excerpt: Silicon carbide whiskers have excellent mechanical and chemical properties, making them very desirable as a reinforcement for structural ceramic and other composite materials. Los Alamos has developed a laboratory-scale batch process for producing very high quality SiC whiskers by the vapor-liquid-solid (VLS) method which is an active candidate for technology transfer involving significant scale-up. The process, however, involves quite complex chemical/physical and parametric relationships and has not as yet lent itself successfully to modeling. An expert computer system was therefore developed to facilitate the transfer of this technology to industry. Optimum conditions were determined by relating the many process parameters to product results to establish a set of rules for running the process. These are incorporated in a two-phase expert system designed to guide inexperienced users. In Phase 1, an expert consultant program provides the user with information that enables him to set up the run. This information is incorporated into the rule base that makes up Phase 2 -- the control system. At present, the operator functions as the controller by responding to the decisions of the expert system; automation can be added later. 13 refs., 16 figs.

Book excerpt: Beta silicon carbide whiskers in the form of long staple wool (1 - 10 microns diameter by 1/2 in. 1 in. length) have been grown by flowing a H2, CO, CH4, and N2 gas mixture through a reactor containing a silica source, and five pounds of the output whisker product have been delivered. Growth studies have been made in the temperature range of 2300 to 2800F in growth times ranging from 4 to 24 hours. The reactor consisted of a 20 KW furnace containing a quartz muffle. Gas composition, collector geometry, and materials have been studied to enhance the type and quantity of silicon carbide wool produced. The whiskers appear to grow by a vapor-liquid-solid mechanism. The wool formed has a cotton-like texture and is amenable to forming into yarns. The wool varies in color from buff to dark green presumably because of trace impurities. The whiskers are triangular in cross section and X-ray analysis has identified the material as beta silicon carbide. Tensile tests on the product have measured average rupture strengths in excess of one million psi and elastic modulus in the range of 92-95 million psi. Engineering design and scale-up studies at the level of 100 pounds per year of whisker wool have been conducted in a furnace with a 15-foot growth zone designed.

Book excerpt: A method of producing articles comprising reaction-bonded silicon carbide (SiC) and graphite (and/or carbon) is given. The process converts the graphite (and/or carbon) in situ to SiC, thus providing the capability of economically obtaining articles made up wholly or partially of SiC having any size and shape in which graphite (and/or carbon) can be found or made. When the produced articles are made of an inner graphite (and/or carbon) substrate to which SiC is reaction bonded, these articles distinguish SiC-coated graphite articles found in the prior art by the feature of a strong bond having a gradual (as opposed to a sharply defined) interface which extends over a distance of mils. A method for forming SiC whisker-reinforced ceramic matrices is also given. The whisker-reinforced articles comprise SiC whiskers which substantially retain their structural integrity.

Book excerpt: Metal matrix composites (MMC's) of research quality are required to establish reliable relationships between material properties, composition, and processing parameters. Systematic variation of composition and consolidation parameters is necessary to determine their effect on composite mechanical and physical properties. To address the problems of material availability, lack of control of material processing parameters, and nonuniform whisker distribution, a program was instituted to develop a technique for producing a uniform blend of metal powders and whiskers for subsequent consolidation and characterization. An ultrasonic method has been developed for separating silicon carbide (SiC) whiskers in the clusters which are typically found in the as-received SiC whiskers made from rice hulls. The method has also been used to disperse the whiskers uniformly in a -325 mesh rapidly solidified (RSP) aluminum powder. Scanning electron microscopic examination of the separated whiskers and the whisker/aluminum powder blend indicate that the whiskers retain a high length to diameter ratio after processing. Fully dense compacts produced by hot isostatic pressing of the blend exhibit a uniform whisker distribution.

Book excerpt: The Los Alamos Structural Ceramics Program is a multi-faceted program with an overall objective of producing superior strength and fracture toughness in ceramic bodies for load bearing applications. One phase of the program is pursuing the development of silicon carbide whiskers which are used to prepare ceramic matrix composites. The purpose of this work is to investigate strengthening and toughening mechanisms in ceramic composites. In the following we describe some elements of the whisker development program in which we are endeavoring better to characterize the whisker growth process in order to scale up its production potential. We have used these whiskers in the preparation of four types of ceramic matrix representative of a range of materials. The nature and reasons for choosing these materials are described. Composites have been prepared by dry-blending followed by hot pressing which yields high density bodies. In addition we are beginning an investigation of wet processing (slip casting) to produce a silicon-silicon carbide body which will be reaction sintered in nitrogen. Composites of glass-, hot pressed silicon nitride -, and molybdenum disilicide - silicon carbide whiskers have been tested in flexure to determine strength and fracture toughness. Results have been promising, with substantial toughening exhibited in all systems, and strengthening in the glass and MoSi2 composites. The reaction bonded silicon nitride is not yet to the testing stage.
