In a fully optimized plant, efficiency and productivity are continuously maximized while levels, temperatures, pressures, or flows float within their allowable limits. This control philosophy differs from earlier approaches - where levels and temperatures were controlled at constant values, and plant productivity was only an accidental, uncontrolled consequence of those controlled variables. With this approach, the sides of a multivariable control envelope are the various constraints while inside the envelope the process is continuously moved to maximize efficiency and productivity. Because one must understand a process before one can control it (let alone optimize it), Optimization of Industrial Unit Processes discusses the "personality" and characteristics of each process in term of its time constants, gains, and other unique features. This book provides information for engineers who design or operate industrial plants and who seek to increase the profitability of their plants. It recognizes that all industrial processes involve operations such as material transportation, heat transfer, and reactions. Therefore each plant consists of a combination of basic unit operations and can be optimized by maximizing the efficiency, and minimizing the operating cost, of the individual unit operations from which it is composed. Optimization of Industrial Unit Processes discusses real world processes - where pipes leak, sensors plug, and pumps cavitate - offering practical solutions to real problems. Each control system described in the book works, illustrating the state of the art in controlling a particular unit operation. Book excerpt: Removing the barriers to the Global Optimization of Plant Utility Systems by providing practical tools and techniques to deal with these unique challenges is the purpose of this book. The operating cost of a typical Plant Utility System of a typical Industrial Production Process Plant is enormous - often in tens if not hundreds of millions of dollars per Annum. With so much money at stake, one would expect that heroic optimization efforts would be made to reduce the operating cost, however such is usually not the case. One reason for this complacency is that Plant Utility Systems are usually "cost centers" in Process Plants and their operating cost is prorated amongst the various Production Units, so it suffers from what is at times referred to as "the tragedy of the commons". Another reason for this complacency is that the Plant Utility System structure is significantly different than that of other Production Units, as for flexibility and safety reasons it has a large spare capacity to meet increased utility demand during startups, shutdowns, and emergencies. The existence of a spare equipment necessitates optimization of discrete decisions, whereby traditional optimization techniques do not readily apply. Part of the problem is that the traditional engineering curriculum primarily emphasizes only one of the many optimization methods, called Non-Linear Programming (NLP). Although NLP can address large classes of optimization problems, it has fairly stringent requirements that all describing relationships (or functions) be continuous and have continuous derivatives. Additionally, in general, NLP only guarantees a local but not the global optimum. Another optimization method is particularly well suited for modeling Plant Utility Systems is called Mixed Integer Linear Programming (MILP). And unlike NLP, MILP methods can guarantee global optimum, which is very reassuring. MILP, however, does impose linearity requirements but as discussed in this book there are techniques to overcome this limitation.

Control systems include process sensors, data processing equipment, actuators, networks to connect equipment, and algorithms to relate process variables to product attributes. Since 1995, the U.S. Department of Energy Office of Industrial Technology 's (OIT) program management strategy has reflected its commitment to increasing and documenting the commercial impact of OIT programs. OIT's management strategy for research and development has been in transition from a "technology push" strategy to a "market pull" strategy based on the needs of seven energy-and waste-intensive industries-steel, forest products, glass, metal casting, aluminum, chemicals, and petroleum refining. These industries, designated as Industries of the Future (IOF), are the focus of OIT programs. In 1997, agriculture, specifically renewable bioproducts, was added to the IOF group. The National Research Council Panel on Manufacturing Process Controls is part of the Committee on Industrial Technology Assessments (CITA), which was established to evaluate the OIT program strategy, to provide guidance during the transition to the new IOF strategy, and to assess the effects of the change in program strategy on cross-cutting technology programs, that is, technologies applicable to several of the IOF industries. The panel was established to identify key processes and needs for improved manufacturing control technology, especially the needs common to several IOF industries; identify specific research opportunities for addressing these common industry needs; suggest criteria for identifying and prioritizing research and development (R&D) to improve manufacturing controls technologies; and recommend means for implementing advances in control technologies.
