Book excerpt: This dissertation thesis focuses on applying the powder bed fusion with laser beam (PBF-LB) technology on hot work steel. It aims at achieving comparable properties with the products from the traditional manufacturing route. Using the reference powder H13, the influence of various factors, i.e., laser settings (such as laser power and scan speed) and machine settings (such as preheating) on the melting pool morphology and printing defects, is intensively investigated to check the feasibility of printing H13 components through PBF-LB technology and finally optimize the fabrication parameters for high-quality printing in lab-scale size. Furthermore, the consecutive research on the impact of the post-treatment, machine sensitivity, and powder condition provides a basis for scaling up the process and offers industrially usable products with adequate properties. Furthermore, after assessing the defects during the investigation, the classification of the defects deepens the understanding of the material-laser interaction. The mechanism for stress-lead cracks can guide the development of new types of material applied to the PBF-LB process, especially carbon-bearing steel. Finally, based on the mechanism of defect generation, the principle of the real-time defect-based monitoring system is proposed. After recognizing defects and assembling discrete points, the digital twin is established from various monitoring signals, which can be applied for on-time quality assurance without destructive testing.

Book excerpt: Metal Laser Powder Bed Fusion (M-LPBF) is a method of additive manufacturing that enables the fabrication of complex components that would not be possible through conventional manufacturing methods. M-LPBF is well suited for aerospace applications not only because of its ability to fabricate complex and efficient components, but it also can enable the reduction of cost and the schedule of programs. The recent advancements in material development could open the design space even further for aerospace applications, but the initial development process of evaluating a new material on a M-LPBF printer can be time consuming and costly. In this work, a framework to improve the efficiency and structure of M-LPBF process development is proposed. First, simulations of the melt pool were performed to understand the impact of primary process parameters on the dimensions of the melt pool. Then, tools to model the melt pool were tested and used in combination with analytical equations to identify an acceptable processing window for the M-LPBF process. Following this process parameter filtering, physical experiments were executed that investigated the impact of process and design parameters on various outputs connected to the melt pool, density, dimensional accuracy, and surface roughness of the coupons printed. Optimal parameter ranges can then be determined according to different design and process priorities. The framework developed in this project enables a material and machine agnostic approach to process parameter selection in less time and at a lower cost.

One leading paradigm of metal additive manufacturing is laser powder bed fusion, where a laser shines on a powder bed to selectively fuse powder together via heating, layer by layer, to build up a part. The path of the laser strongly affects the temperature field history of the part, which in turn determines the part's microstructure, as well as the presence of defects like porosity, warping, and residual stresses/strains. With the goal of elucidating how good or optimal laser paths can be identified, this thesis presents three main contributions. After an introduction and review of existing laser path optimization strategies in Chapter 1, Chapter 2 demonstrates the viability of modeling the optimal control problem as a board game and applying deep reinforcement learning a la AlphaGo Zero (albeit with major modifications) as an optimization technique. Then in Chapter 3, we show that by making the assumption that the effect of laser heating is finite in time, our optimal control problem can be modeled as an Traveling Salesperson Problem with History, which we prove can be transformed into equivalent Equality-Generalized Traveling Salesperson Problems and Traveling Salesperson Problems. Chapter 4 demonstrates how the structure of the Traveling Salesperson Problem with History can be used to develop a dynamic programming algorithm for solving and how it affects different solvers' performances. Finally, this thesis concludes with reflections on the potential and limitations of our work to improve laser powder bed fusion beyond computational models.

Book excerpt: This work explores new capabilities of recently emerged adaptive multi-beam laser power sources to optimally shape laser power spatial distribution at powder material during metallic laser powder bed fusion additive manufacturing. Conventional laser additive manufacturing (LAM) systems use a highly localized laser beam for powder material melting resulting in strong temperature gradients inside the heat affected zone (HAZ) leading to formation of columnar material grain structure having highly anisotropic mechanical properties. Beam shaping with multi-beam laser power source provides opportunities for on demand and location-specific altering grain structure from columnar to equiaxed resulting in more isotropic mechanical properties of LAM fabricated parts. In this work we perform numerical simulations of theLAM process using a reduced complexity analytical heat transfer solution in order to optimize multi-beam configurations leading to the desired transitioning from columnar to equiaxed grain morphology. The beam shaping optimization was performed using a stochastic parallel gradient descent optimization of the introduced performance metrics. The results demonstrate the possibility to significantly increase the fraction of equiaxed grains in the solidified powder material using optimal positioning and laser power control of multiple laser focal spots during LAM.
