Book excerpt: High cycle fatigue (HCF) has been the cause of a number of turbine engine failures over the last several years within the U.S. Air Force. Extensive investigations have determined that the root cause when related to material properties, is the accumulation of damage prior to and during service which, in turn, reduces the capability of the material in terms of the fatigue limit strength. Numerous studies have been conducted over the past several years to address the determination of fatigue limits. In this paper, in addition to developing approaches for predicting fatigue limits under various mean stresses and biaxial stress states, methods are presented for accounting for service-induced damage. One of the types of damage involves low cycle fatigue (LCF) which, by itself, should not cause failure but may reduce the HCF capability of the material. Data on the accumulation of damage under LCF or HCF overload transients, and their effects on the HCF strength of a titanium alloy are used to illustrate the inability of linear damage summation laws. A Kitagawa diagram with a short crack correction is found to be useful in assessing the fatigue strength of both smooth and notched specimens.

Book excerpt: To evaluate the effect of forging and heat treatment parameters on titanium 6A1-4V alloy (AMS 4928), various microstructures were investigated and compared in a deflection-controlled low cycle fatigue test program. The test specimen was designed to simulate the strain state observed in gas turbine engine components. The results of this study will be used to optimize the design of compressor disks. Parameters investigated include environment, mean strain, and surface condition. The number of cycles to initiate a fatigue crack and the rate of crack propagation were measured to evaluate the microstructures. The number of cycles to crack initiation was correlated with a mechanistic theory based on the static properties of the materials investigated.

Book excerpt: A titanium alloy (Ti-6Al-4V STOA) plate material was provided by the University of Dayton Research Institute from a previous U.S. Air Force high-cycle fatigue study. Fatigue-crack-growth tests on compact, C(T), specimens have been previously performed at Mississippi State University on the same material over a wide range in rates from threshold to near fracture for several load ratios (R = Pmin/Pmax). These tests used the compression pre-cracking method to generate fatigue-crack-growth-rate data in the near-threshold regime. Current load-reduction procedures were found to give elevated thresholds compared to compression pre-cracking methods. A crack-closure model was then used to determine crack-front constraint and a plasticity-corrected effective stress-intensity-factor-range relation over a wide range in rates and load ratios. Some engineering estimates were made for extremely slow rates (small-crack behavior), below the commonly defined threshold rate. Single-edge-notch-bend, SEN(B), fatigue specimens were machined from titanium alloy plates and were fatigue tested at two constant-amplitude load ratios (R = 0.1 and 0.5) and a modified Cold-Turbistan engine spectrum. Calculated fatigue lives from FASTRAN, a fatigue-life-prediction code, using small-crack theory with an equivalent-initial-flaw-size (semi-circular surface flaw) of 9 æm in radius at the center of the semi-circular edge notch fit the constant-amplitude test data fairly well, but underpredicted the spectrum loading results by about a factor of 2 to 3. Life predictions made with linear-cumulative damage (LCD) calculations agreed fairly well with the spectrum tests.

The loading block employed simulates two features of the engine flight pattern. A major stress cycle represents the start-stop operation which leads to low cycle fatigue. In-flight vibrations, which may give rise to high cycle fatigue, are represented by superimposed minor cycles of high frequency. With a lifting policy of retirement for cause the useful lives of blades and discs are limited by the onset of minor cycle crack growth. The threshold values associated with the minor cycles have been used to predict this event. Similarly the method of linear summation has been used to predict the subsequent fatigue crack growth rates. These predictions are successful for Ti-6A1-4V, whilst for Ti-5331S they are found to be either accurate or safe. Although Ti-5331S displays a marginally greater resistance to the onset of minor cycle crack growth, of greater significance is its reduced crack growth rates prior to this event. As a consequence components fabricated from Ti-5331S will exhibit longer fatigue crack propagation lives when subjected to the conjoint action of high and low cycle fatigue.

The material for investigation was taken from the real aircraft engine compressor disk. Ultrasonic fatigue tests were carried out up to outrun limit of 1010 cycles. This region of lifetime is known as Gigacycle or very high cycle fatigue. This PhD project shows for the first time the results of fatigue tests on the VT3-1 aeronautical titanium alloy in the Gigacycle region. The fatigue properties of the titanium alloy were determined at 109 cycles for different loading conditions: tension-compression, tension-tension and torsion loading. Typical crack initiation mechanisms were identified and critical defects of microstructure were found. The effect of anisotropy due to fabrication process on the fatigue properties of the forged VT3-1 titanium alloy was studied. An influence of technological process on fatigue properties was also studied by comparison the results on extruded and forged VT3-1 titanium alloy.The new ultrasonic torsion machine was designed and installed for the long life (up to 1010 cycles) fatigue tests under rotation. The first results under ultrasonic torsion loading were obtained for the titanium alloy made by extrusion and forged technologies.
