Book excerpt: An investigation to determine the causes of increased variability in fatigue crack growth (FCG) rate measurement in aerospace aluminum forgings compared to that observed in aluminum flat rolled plate was conducted. Fatigue cracks were grown at constant applied ?K, consistent with ASTM Test Method for Measurements of Fatigue Crack Growth Rates (E 647-88a), through regions of rapidly changing grain-flow direction within thin 7075-T73 precision forgings and large closed-die 7050-T74 forgings. The local grain flow in each specimen was correlated subsequently with measured crack growth rates so that the contribution of grain-flow variability to the scatter in measured crack growth rates could be determined. These results were found to be comparable to FCG results from 7075-T7351 and 7050-T7451 plate, once residual stress biases were removed by means of closure measurement. Hence, it is concluded that the effects of microstructural features such as grain flow on FCG rate are minimal, and the inherent FCG resistances of aerospace aluminum forgings and plate are comparable. Consequently, the analytical fracture mechanics framework applicable to damage tolerance verification of plate product should extend equally to forging product forms. However, the results indicate that failure to account for residual stress effects in interpretation of forging test results can lead to erroneous conclusions about the material performance.

Book excerpt: Rates of fatigue crack propagation were determined for CT specimens taken from the weld metal, heat-affected zone, and base metal of an Alcoa 649A Process 5556 butt weld in a 51-mm (2-in.)-thick 5456-H117 plate. Crack-opening displacement measurements were taken during the fatigue crack propagation tests so that the effects of crack-opening loads and residual stresses could be determined. The use of the concept of Elber's effective stress intensity range, based on the measurements of crack-opening loads, indicates that the crack propagation rates are equivalent in the weld metal, heat-affected zone, and base metal. Furthermore, the effect of stress ratio also can be correlated using the effective stress intensity range concept.

Room temperature tensile and fracture toughness data was compared to similar properties for wrought 7075 products. The 7175 appears to be a better alloys. Fatigue crack growth rates at room temperature were similar to 7075-T6 and 7075-T7352 crack growth data in the literature. Crack growth rates increased with increasing temperature from room temperature to 350 deg F. Crack growth rates below room temperature were probably affected by humidity variations causing condensation of moisture at the crack tip and results were inconsistent.

The various crack growth measurements show good agreement when the comparisons involve the same R-value, environment and cyclic frequency. Crack growth rate-delta K measurements have also been converted into S-N curves for cracked members. Book excerpt: Changes in the crack growth behavior of 7075-T651 aluminum specimens which has been exposed to temperatures between 150 degrees and 355 degrees F (66 deg and 179 deg C) were evaluated. Specimens were fatigue tested at room temperature under flight-by-flight loading conditions. Results from these tests were then compared with data from the baseline (as received) material. Exposure to 250 deg F (121 deg C) or more produced a definite increase in speciment life, apparently due to a decrease in crack growth rates.
