The throat insert of nozzle 6 was fabricated from AVCERAM C/S reinforcement and the throat extension from canvas duck. Spallation was observed in the throat, caused by one or both of the following: (1) low breaking strength of the fabric, and (2) damage to the fabric during wrapping. The throat extension of canvas duck performed well. Anisotropic material deposition was observed in the char of the AVCERAM C/S composite. The canvas duck composite exhibited excellent cost advantages for use in the throat extension. (Author).

The throat approach, throat extension, and exit extension of nozzle 8 were fabricated from canvas duck phenolic; the entrance cap and throat inlet were fabricated from SNAP cured carbon fabric reinforced phenolic; and the throat was fabricated from a double-thick carbon fabric prepreg. Burn-through occurred at the thermocouple plug assembly of the throat approach, caused by improper bonding during assembly. Despite the burn-through, the excellent cost/performance effectiveness of the canvas duck was verified. Severe delamination was experienced in the throat inlet section, which had been wrapped parallel to the centerline. (Author).

The throat insert of this nozzle assembly exhibited extreme spallation. This was attributed to the lower-than-normal density and higher-than-normal residual volatile content of the cured component. A preliminary cost/performance analysis, based on material cost only, confirmed the economy resulting from the use of asbestos composites. Transient temperature readings made by the use of bare-wire thermocouples indicated that the response to temperature fluctuations caused by the flow of percolating decomposition gases was more rapid than when using shielded thermocouples. Book excerpt: Since 1966, there has bean a continuing effort to reduce the cost of large, reinforced ablative composite solid rocket nozzles through the use of inexpensive materials and low-cost fabricating techniques. The Aerojet-General Corporation has conducted evaluation programs on behalf of the Air Force and NASA; so has the Thiokol Chemical Corporation. Both the Air Force and NASA have sponsored the development and testing of low-cost materials systems. This paper reviews the processing techniques and the materials that have been evaluated during the past four years; describes the capabilities and limitations; and discusses the means for effecting continued economics. Book excerpt: The program investigated low-cost fabrication processes to permit the use of advanced materials in nozzles to achieve high performance in a severe motor environment (2000 psi - 20 sec - 100 lb/sec flow). Three materials and manufacturing processes were selected as primary candidates by an initial screening process. Detailed full-scale nozzle designs were developed for each of the candidates. Performance was evaluated in subscale motor firings. A final selection was made and is recommended for demonstration in a full size nozzle test. The sleected material is a carbon-carbon composite, manufactured from a graphite cloth layup (preform) by carbonization and successive resin infiltration/carbonization cycles for densification (> 1.45 gm/cc) and graphitization. A program plan was developed to manufacture and test the nozzle in the specified motor environment. (Author).

The process uses a high tension, precisely controlled overwrap to provide the curing pressure ordinarily furnished by means of a hydroclave, autoclave or matched die. The system chosen for development was selected with a major emphasis on maximum mobility. The process requires only the conventional turn table with controlled feed, a simple tensioning device and a heat source for curing. Secondary program events include studies of the effects of density on material performance, tape wrapping experiments, tooling evaluations and the design, fabrication and post-firing evaluation of four subscale nozzles that were produced with the developed technique. During the program, an exit cone for a 120-inch motor nozzle, a complete nozzle for a 156-inch motor and an exit cone for a 260-inch motor nozzle were fabricated by means of the developed process. All were produced at lower total costs than associated with conventional methods, with no sacrifice of reliability, weight or performance. (Author).
