With an increase in manufacturing facilities focused on producing goods with a cellular manufacturing approach, the need arises to schedule jobs optimally into cells at a specific time. A mathematical model has been developed to represent a standard cellular manufacturing job scheduling problem. The model incorporates important parameters of the jobs and the cells along with other system constraints. With each job and each cell having its own distinguishing parameters, the task of scheduling jobs via integer linear programming quickly becomes very difficult and time-consuming. In fact, such a job scheduling problem is of the NP-Complete complexity class. In an attempt to solve the problem within an acceptable amount of time, several heuristics have been developed to be applied to the model and examined for problems of different sizes and difficulty levels, culminating in an ultimate heuristic that can be applied to most size problems. The ultimate heuristic uses a greedy multi-phase iterative process to first assign jobs to particular cells and then to schedule the jobs within the assigned cells. The heuristic relaxes several variables and constraints along the way, while taking into account the flexibility of the different jobs and the current load of the different cells. Testing and analysis shows that when the heuristic is applied to various size job scheduling problems, the solving time is significantly decreased, while still resulting in a near optimal solution "--Abstract.

Abstract: Manufacturing companies must constantly improve productivity to respond to dynamic changes in customer demand in order to maintain their competitiveness and marketshares. This requires manufacturers to adopt more efficient methodologies to design and control their manufacturing systems. In recent decades, virtual cellular manufacturing (VCM), as an advanced manufacturing concept, has attracted increasing attention in the research community, because traditional cellular manufacturing is inadequate when operating in a highly dynamic manufacturing environment. Virtual cellular manufacturing temporarily and dynamically groups production resources to form virtual cells according to production requirements, thus enjoying high production efficiency and flexibility simultaneously. The objective of this research is to develop cost-effective methodologies for manufacturing cell formation and production scheduling in virtual cellular manufacturing systems (VCMSs), operating in single-period/multi-period, and dynamic manufacturing environments. In this research, two mathematical models are developed to describe the characteristics of VCMSs operating under a single-period and a multi-period manufacturing environment respectively. These models aim to develop production schedules to minimize the total manufacturing cost incurred in manufacturing products for the entire planning horizon, taking into consideration many practical constraints such as workforce requirements, effective capacities of production resources, and delivery due dates of orders. In the multi-period case, worker training is also considered and factors affecting worker training are analyzed in detail. This research also develops a novel hybrid algorithm to solve complex production scheduling problems optimally for VCMSs. The hybrid algorithm is based on the techniques of discrete particle swarm optimization, ant colony system and constraint programming. Its framework is discrete particle swarm optimization which can locate good production schedules quickly. To prevent the optimization process being trapped into a local optimum, concepts of ant colony system and constraint programming are incorporated into the framework to greatly enhance the exploration and exploitation of the solution space, thus ensuring better quality production schedules. Sensitivity analyses of the key parameters of the hybrid algorithm are also conducted in detail to provide a theoretical foundation which shows that the developed hybrid algorithm is indeed an excellent optimization tool for production scheduling in VCMSs. In practice, the occurrence of unpredictable events such as breakdown of machines, change in the status of orders and absenteeism of workers will make the current production schedule infeasible. A new feasible production schedule may therefore need to be generated rapidly to ensure smooth manufacturing operations. This research develops several cost-effective production rescheduling strategies for VCMSs operating under different dynamic manufacturing environments. These strategies facilitates the determination of when-to and how-to take rescheduling actions. To further enhance the performance of such strategies in generating new production schedules, especially for large-scale manufacturing systems, a parallel approach is established to implement the developed hybrid algorithm on GPU with compute unified device architecture. Book excerpt: Cellular manufacturing, which is also referred to as group technology among researchers, has primarily been used as a means to increase productivity, efficiency and flexibility. Under group technology, similar jobs, which have similar shape, material, and processing operations are assigned to the same group. Moreover, dissimilar machines are assigned to the same cell to meet the processing requirements of jobs in a group or multiple groups. Group scheduling problems have been studied extensively in the past as implementation of group technology became more prevalent in industry. However, most of the work that has been done has focused on single-criterion optimization. A bi-criteria group scheduling problem in a flow shop with sequence-dependent setup time is investigated in this research. Cellular manufacturing and flow shop are two popular scenarios in industry. To mimic real industry practice, dynamic job releases and dynamic machine availabilities are assumed. The goal is to minimize the weighted sum of total weighted completion time and total weighted tardiness, which satisfy the producer and customer goals separately. Normalized weights are assigned to both criteria to describe the trade-off between the two goals. Two different initial solution finding mechanisms are proposed, and a tabu-search based two-level search algorithm is developed to find near optimal solutions for the problem. An example problem is used to demonstrate the applicability of the search algorithm. A mathematical model is developed and implemented to evaluate the quality of the solutions obtained from the heuristics in small problem instances. Further, to uncover the difference in performance of initial solution finding mechanisms and heuristics, a detailed experimental design is performed. The results show that different heuristics have different performance in solving problems generated with different parameters.

Cellular manufacturing is a concept that has been accepted as a technique for increasing manufacturing productivity in batch type production by efficient grouping of parts (jobs) with some similarities in processing operations into groups and sequentially matching machine cell capabilities for performing these operations. In each cell, finding the best sequence of processing the assigned groups to the cell and the jobs in each group by considering some measure of effectiveness, improves the efficiency of production. In this research, it is assumed that n groups are assigned to a cell that has m machines. Each group includes b[subscript i] jobs (i = 1, 2 ..., n). The set-up time of a group for each machine depends on the immediately preceding group that is processed on that machine (i.e., sequence dependent set-up time). The goal is to find the best sequence of processing jobs and groups by considering minimization of makespan or minimization of sum of the completion times. The proposed problems are proven to be NP-hard. Thus, three heuristic algorithms based on tabu search are developed to solve problems. Also, two different initial solution generators are developed to aid in the application of the tabu search-based algorithms. The lower bounding techniques are developed to evaluate the quality of solutions of the heuristic algorithms. For minimizing makespan, a lower bounding technique based on relaxing a few constraints of the mathematical model is developed. For minimizing sum of the completion times, a lower bounding approach based on Branch-and-Price (B & P) technique is developed. Because several versions of tabu search are used to solve the problem, to find the best heuristic algorithm, random test problems, ranging in size from small, medium, to large are created and solved by the heuristic algorithms. A detailed statistical experiment, based on nested split-plot design, is performed to find the best heuristic algorithm and the best initial solution generator. The results of the experiment show that the tabu search-based algorithms can provide good quality solutions for the problems with an average percentage error of 8.15%.
