A single shot photographic technique was used to photograph droplet impact, and the spread factor and number of fingers around a splashing drop were measured from these photographs. Experiments were done using stainless steel and glass substrates with different roughness. The stainless steel surface temperature was varied from 25°C to 240°C. The initial temperature of tin droplets was maintained at either 246°C or 384°C. Some experiments were done on the impact of molten zinc droplets. A simple energy conservation model was used to estimate the thermal contact resistance between the droplet and surface. Increasing surface roughness was found to increase thermal contact resistance. Increasing surface roughness reduced the number of fingers while increasing their size. When one droplet lands on another, the final splat shape depends on the distance between droplet centers.

The objectives of this work were: first to examine the effect of substrate temperature, substrate material, and substrate geometry on droplet impact dynamics; second, to measure surface temperature variation during impact to estimate the thermal contact resistance at the droplet/substrate interface; and finally, to propose an analytical model to estimate solidification effect on the maximum droplet spread. Impacts on a stainless steel surface set at different temperatures showed significant effect of solidification on droplet impact; solidification restricted droplet motion, particularly in recoil. Substrate material had a less dramatic effect on droplet impact dynamics. The model of maximum spread with the effect of solidification agreed well with the experiments. Results of the images impacting on the step and incline surfaces showed complex fluid flow which can only be simulated by a numerical model.

Book excerpt: The fluid dynamics and simultaneous solidification of two successive molten metal droplets impacting a flat substrate is investigated numerically. The primary objective is to investigate the effects of initial droplet and substrate temperature, and the latent heat of substrate material, on the spreading, solidification and remelting of molten tin droplets impacting a substrate of the same material. A robust fluid-flow solver that is capable of modeling rapidly deforming free surfaces involving a moving phase-change boundary is employed in the study. The Navier-Stokes equations are solved using a finite volume formulation. A two-step projection method is used to solve for incompressible flow. The free surfaces of the droplets are tracked by the volume-of-fluid method with a second order accurate piecewise linear scheme. The surface tension force is modeled by the continuum surface flow model. The energy equation is modeled using an enthalpy-based formulation. The predictive model used in this study enables the optimization of operating parameters to reveal impinging droplet temperatures and initial substrate temperatures that promote substrate remelting, possess good flow characteristics and yet, minimize thermally induced stresses and excessive remelting of previously deposited material. The results of this investigation are relevant to droplet deposition technologies involving large diameter droplets at low velocities.

Book excerpt: An experimental investigation was performed on the splashing and freezing of molten tin droplets on a stainless steel surface. The diameter of the droplets was 2.7 mm, and the impact velocity ranged from 1.0 m/s to 4.0 m/s. The substrate temperature was varied from 25$\sp\circ$C to 240$\sp\circ$C. Droplet impact was photographed using a 35 mm camera; both the splat diameter and liquid-solid contact angle were measured from these photographs. The substrate temperature under the impacting droplet was measured using a fast response thermocouple. The heat transfer coefficient during the first 0.5 ms of impact was obtained by matching measured surface temperature variation with an analytical solution. A simple energy conservation model was used to predict the maximum spreading of the droplet during impact. The predictions agreed well with experimental values. Instabilities were observed on the periphery of the droplet, which led to the formation of a finger pattern at velocities above 1.0 m/s. A model based on the Rayleigh-Taylor instability was used to predict the number of fingers around the periphery of the droplet.

Book excerpt: Abstract: "A combined analytical, numerical and experimental study is reported on the solidification of metal droplets impacting on a similar substrate. This study supports a novel, thermal shape deposition process, referred to as microcasting, capable of rapidly forming near net- shape objects. Key factors in the production of high quality, metal objects are the creation of metallurgical bonding through substrate remelting, the control of cooling rates of both the substrate and the deposited material, and the minimization of residual stresses resulting from temperature gradients during deposition. The primary goal is to minimize droplet size and impact superheat, while achieving superficial substrate remelting. A mixed Lagrangian-Eulerian numerical model calculates substrate remelting and deposition temperature histories to investigate the required deposition temperatures and the effect of operating conditions on remelting. An order of magnitude analysis of the time scales involved in the deposition and solidification processes is presented to justify model simplifications. Modeled results are compared with analytical solutions during the initial stages of droplet deposition and substrate remelting. Experiments are conducted with molten, low carbon, manganese steel droplets, generated by the microcasting process, impinging on a carbon steel substrate, and with stainless steel droplets impinging on a stainless steel substrate. The experiments, which complement the analytical solutions by providing comparative results later in the deposition cooling process, verify the model by directly measuring cooling rates through thermocouple measurements, and indirectly measuring remelting depth with metallographic examinations. Numerical results indicate that the heat transfer from the droplet to the substrate dominates the solidification and cooling process. In addition, the heat transfer coefficient at the droplet/substrate interface is found to be strongly time dependent during substrate remelting and solidification. Thus, accurate predictions of the remelting phenomenon and cooling rates necessary for optimizing object properties require a detailed understanding of the interface heat transfer process and combined modeling of the droplet and substrate."

The materials considered are liquid metals or inorganic glasses in contact with solid metals or ceramics at temperatures of 200-2000oC. Wetting has been a significant scientific concern for the last two centuries and reference will be made to classical work by nineteenth century scientists such as Dupré, Laplace and Young that was validated by observations of the behaviour of chemically inert ambient temperature systems.In attempting to achieve the aims of the book, the text has been divided into ten Chapters that can be grouped into four stages of presentation. The first stage comprises two Chapters that review established and newly developed models for their relevance to wetting behaviour at high temperatures, including recent models that encompass the role of chemical reactions at the solid/liquid interfaces. Attention is paid both to equilibrium wetting behaviour (Chapter 1) and to the factors that control the approach to equilibrium (Chapter 2). Then follow Chapters concerned with experimental techniques for scientific measurement of the extent of wetting (Chapter 3) and with the surface energy data for both metals and non-metals that are essential for quantitative interpretation of wetting behaviour (Chapter 4). Descriptions of experimentally determined and quantified wetting behaviour are presented and interpreted in the third part comprising five Chapters dealing with the characteristics of metal/metal, metal/oxide, metal/non-oxide, metal/carbon and molten glass/solid systems.
