This theory permits the calculation of borderlines of stability for a machine tool system having a structure with n-degrees of freedom. A cutting stiffness table is presented in which data from the literature are given in a form of cutting stiffness per unit width of cut for various materials. The dynamic behavior of the cutting process is explored in depth yielding an understanding and qualitative description of observed dynamic behavior. The theory of transfer functions of structures has been derived enabling the prediction of structure dynamics of simple continuous systems. Measured and computed stability diagrams are presented demonstrating the validity of the developed stability theory. From the research program initial chatter specifications have been formulated. Such a specification, if established, would define the ratio of minimum directional dynamic stiffness of the structure over the rated horsepower of the machine tool. (Author).

Concurrent with this investigation, parallel tasks were conducted to investigate analytical techniques that could be used to predict the static and dynamic characteristics of machine tool structures at the drawing stage, to investigate observed phenomena of the cutting process associated with metal cutting dynamics, and to investigate techniques whereby chatter specifications could be formulated and used to measure the chatter-free performance of machine tools. Book excerpt: To determine the dynamic behaviour of gear drives under preload and under running conditions an electrohydraulic rotatory exciter was built and tested on a 18 stage milling machine gear box. Using this device the natural frequencies, dynamic flexibilities and the degree of damping for the drive are determined. Using a digital computer programme the values of natural frequencies and static flexibilities are also computed and the results of measurement and calculation are compared. To determine the dynamics of the cutting process an equipment consisting of a cutting force dynamometer, relative displacement pick up, electromagnetic exciter of high force capability, power supply to the exciter and an electronic device for the instantaneous measurement of transfer function were developed. The performance characteristics of this set up are presented. Besides these special problems, an examination was made as to how far a special method of description, computation and measurement ('Multiplex'-description) developed for the investigation of the stiffness and stability of machine tools will be suitable as a basis for the development of acceptability standards for machine tools and practicability of this method was confirmed. Chatter is a vibration that occurs during machining operations resulting from instability of the cutting process with system responses of the spindle-tool-chuck system. One of the most challenging issues in machining process is to know the chatter characteristics. This Masters dissertation project investigates the performance of permanent magnet (Neodymium) with the power 4500 Gauss in suppressing the chatter phenomenon in turning operation. Several control approaches to the active suppression of machining chatter was examined using a specially constructed turning experiment. To this effect the natural frequencies of different lathe machine-work-tool systems was identified through experimental and FEA modal analyses. Chatter frequencies was recognized and analyzed using a powerful online vibration monitoring system (FFT and DASYLab 5.6 software) attached with the KISTLER accelerometer type 8774A50 and the chip serration frequencies was determined using scanning electron microscope (SEM). Empirical mathematical models of chip serration frequencies and tool life was developed as functions of cutting parameters for different work materials and cutting conditions using Response Surface Methodology (RSM). The comparisons between the magnet and without magnet were made in terms of vibration analysis, chip serration frequency and tool life. Finally an appropriate chatter mathematical model for turning was successfully studied. Based on this model different chatter control techniques for turning was developed and their impact on different machining parameters was tested. This paper also presents the results of turning performance by using parameters from application of Response Surface Methodology (RSM) such as feed rate, cutting speed, and depth of cut by using stainless steel AISI 304 with 120 mm tool overhang and TiN coated carbide insert.

Book excerpt: This project is engaged in a program of research which is directed at the study of the mechanism of forced vibrations in machine tool-metal cutting systems. Analytical methods, test and specification techniques have been developed that should significantly aid machine tool manufacturers in the design of essentially vibration-free machine tools for given cutting operations. The types of disturbances which cause forced vibrations in machine tools are described and categorized. The detrimental effects upon performances, which these disturbances have during cutting operations, are discussed. An attempt is made to show that the problem of forced vibrations in metal cutting systems can be generalized and simplified to a very large extent. The analytical methods to be used in this general approach are developed, and the experimental results obtained therefrom are discussed. In order to accomplish the objectives of this program the study of the mechanism of forced vibrations was divided into two main areas. The first of these areas is concerned with the effects of forced vibration due to variations in cutting depth and disturbances from internal and external forces. The remaining phase of this program is concerned with the effects of forced vibration caused by the transmission of forces through the foundation. (Author).
