Book excerpt: This research effort focuses on thermal management system (TMS) design for a high-performance, Plug-in Hybrid Electric Vehicle (PHEV). The thermal performance for various components in an electrified powertrain is investigated using a 3D finite difference model for a complete vehicle system, including inherently temperature-sensitive components. The components include the electric motor (EM), power electronics, Energy Storage System (ESS), and Internal Combustion Engine (ICE). A model-based design approach is utilized, where a combination of experimental work and simulation are integrated. After defining heat sources and heat sinks within the power train system, temporal and spatial boundary conditions were extracted experimentally to facilitate the 3D simulation under different road-load scenarios. Material properties, surface conditions, and environmental factors were defined for the geometrical surface mesh representation of the system. Meanwhile the finite differencing code handles the heat transfer phenomena via conduction and radiation, all convective heat transfer mode within the powertrain are defined using fluid nodes and fluid streams within the powertrain. Conclusions are drawn through correlating experimental results to the outcome from the thermal model. The outcome from this research effort is a 3D thermal performance predictive tool that can be utilized in order to evaluate the design of advanced thermal management systems (TMSs) for alternative powertrains in early design/concept stages of the development process. For future work, it is recommended that a full validation of the 3D thermal model be completed. Subsequently, design improvements can be made to the TMS. Some possible improvements include analysis and evaluation of shielding of the catalytic converter, exhaust manifold, and power electronics, as well as substituting for material with better thermal performance in other temperature-sensitive components, where applicable. The result of this improvement in design would be achieving an effective TMS for a high-performance PHEV.

The sequence of the electric power train with the FC system is intended to achieve both better fuel economies than the conventional vehicles and higher performance. Current hybrids use regenerative braking technology, which converts the vehicles kinetic energy into electric energy instead of wasting it. A hybrid vehicle is much more fuel efficient than conventional Internal Combustion (IC) engine and has less environmental impact The new hybrid vehicle technology with it's advanced with configurations (i.e. Mechanical intricacy, advanced driving modes etc) inflict an intrusion with the existing Thermal Management System (TMS) of the conventional vehicles. This leaves for the opportunity for now thermal management issues which needed to be addressed. Till date, there has not been complete literature on thermal management issued of FC vehicles. The primary focus of this dissertation is on providing better cooling strategy for the advanced power trains. One of the cooling strategies discussed here is the thermo-electric modules. The 3D Thermal modeling of the FC stack utilizes a Finite Differencing heat approach method augmented with empirical boundary conditions is employed to develop 3D thermal model for the integration of thermoelectric modules with Proton Exchange Membrane fuel cell stack. Hardware-in-Loop was designed under pre-defined drive cycle to obtain fuel cell performance parameters along with anode and cathode gas flow-rates and surface temperatures. The FC model, combined experimental and finite differencing nodal net work simulation modeling approach which implemented heat generation across the stack to depict the chemical composition process. The structural and temporal temperature contours obtained from this model are in compliance with the actual recordings obtained from the infrared detector and thermocouples. The Thermography detectors were set-up through dual band thermography to neutralize the emissivity and to give several dynamic ranges to achieve accurate temperature measurements. The thermocouples network was installed to provide a reference signal. The model is harmonized with thermo-electric modules with a modeling strategy, which enables optimize better temporal profile across the stack. This study presents the improvement of a 3D thermal model for proton exchange membrane fuel cell stack along with the interfaced thermo-electric module. The model provided a virtual environment using a model-based design approach to assist the design engineers to manipulate the design correction earlier in the process and eliminate the need for costly and time consuming prototypes.

Currently, the bottleneck for electric vehicles mass production lies in the high voltage battery technology. One of the main challenges to ensure batteries safety, comfort, performance and durability requirements is thermal management, since operating at temperatures outside the range specified by the manufacturer, they age prematurely, lead to dangerous and uncontrolled exothermic reactions and/or be incapable of delivering the electric energy demand to move the vehicle. The tendency in the solutions design for thermal management is to use cooling circuits with more and more sophisticated architectures governed by an increasing number of electrical actuators like pumps, fans and solenoid valves. The control of these systems is complex due to their nonlinear behavior, the high number of inputs and outputs and the need of accomplishing multiple goals, usually contradictory, at the same time. In front of this class of problems, conventional control methods are taken to their limit and new optimization based methods, like model predictive control, capable of exploiting the full potential in this kind of systems, are attracting the attention of the sector. The present thesis deals with the design of a predictive control for the battery and power electronics cooling circuit in a Plug-In Hybrid Electric Vehicle. The main merit of the proposed solution is that the method validation takes places in a prototype on real-time, which, as it will be seen in the state of the art, is one of the usual lacks in most model predictive control publications in the automotive sector. For reaching this settlement, the development of a suitable model of the system and optimization problem definition together with the use of an efficient and robust numerical tool, have been essential and therefore will be addressed exhaustively in this document. Additionally, the validation by means of simulation as well as the design of repeatable driving conditions for comparing the proposed control with the original one in the vehicle will be shown before reaching the final validation and discussion.

The approach allows for the generation of a set of evaluation metrics for determination of the effectiveness of existing systems and the means to assess alternative concepts and advanced approaches. Further, through the use of a set of deterministic performance metrics the methodology allows for evaluation of performance margins for adverse boundary conditions and system operations. The thermal management systems of military hybrid electric vehicles can face challenging performance goals under the burden of unfavorable operating conditions. The cooling requirements of engines, motors, and power electronics impose specific requirements on thermal management system performance in terms of threshold temperatures and heat rejection capability. In addition, vehicle packaging concerns impose restrictions in terms of both volumetric occupancy and system weight. Acknowledgement of these concerns has led to thermal management system evaluation metrics in two separate classes: performance-based metrics and packaging-based metrics. Performance-based metrics allow for a means to determine whether a vehicle thermal management system can meet maximum thermal demands at the worst case boundary conditions. Further, this methodology establishes a design metric for quantifying thermal management system hotel loads. Performance metrics allow for a structured approach to identify system over-design and/or functional margin deficiencies under a worst-case operational scenario.

Book excerpt: The objective of this thesis is to propose a real-time model predictive control (MPC) scheme for the battery thermal management system (BTMS) of given plug-in hybrid electric and electric vehicles (PHEV/EVs). Although BTMS control in its basic form can be well represented by a reference tracking problem, there exists only little research in the literature taking such an approach. Due to the importance of a prediction component in thermal systems, here the BTMS controller has been designed based on MPC theory to address this gap in the literature. Application of the controller to the baseline vehicles is then examined by several simulations with di erent optimization algorithms. By comparing the results of the predictive controller with those of the standard rulebased (RB) controller over a variety of driving scenarios, it is observed that the predictive controller signi cantly reduces the power consumption and provides a better tracking behaviour. Integrating trip prediction into the control algorithm is particularly important in cases such as aggressive driving cycles and highly variable road-grades, where the standard BTMS scheme does not perform as e ectively due to the load current pro le. Moreover, based on the simulation results, the designed controller is observed to have a turnaround time between 10 s to 1 ms, and is thus applicable to the real-time automotive systems. Prosperity of the proposed BTMS control methodology paves the way for the use of model-based (MB) thermal management techniques, not only in future.
