Book excerpt: New environmental regulations have placed stringent requirements on emission levels from diesel and other types of engines. These requirements can only be met if engines can perform more efficiently, burning fuel with reduced emission levels, which requires components fabricated from materials that have the required set of mechanical, physical and environmental-resistance properties at elevated temperatures to ~200C, in combination with low density and high stiffness. In this context, cast aluminum silicon (354 and 388) alloys were evaluated, because recent developments at NASA have suggested that with compositional and process modifications, significant enhancement in high temperature strength can result. In this study, the microstructures of cast Al alloys 354, with and without NASA modification, and in the T5 and T6 conditions, and 388, with NASA modification, and in the T5 condition were characterized by SEM, TEM and related microscopy techniques. In addition, the aging response of these alloys was studied. Fracture studies of the 388 alloy were carried out as well. The results of the structures, compositions and morphology of second phase precipitates, and evolution and mechanisms of precipitation during aging are reported and correlated with the observed mechanical properties.

For instance, the new alloy shows in average tensile strength of at least 90 percent higher than the current 390 aluminum piston alloy tested at 500 F. Compared to conventional aluminum alloys, automotive engines using the new piston alloy will have improved gas mileage, and may produce less air pollution in order to meet the future U.S. automotive legislative requirements for low hydrocarbon emissions. The projected cost for this alloy is less than $0.95/lb, and it readily allows the automotive components to be cast at a high production volume with a low, fully accounted cost. The present investigation aims to design, cast and characterize novel functionally graded materials (FGMs) produced using Al-Mg and Al-Si alloys by gravity casting technique. Alloys were sequentially cast into a mould to obtain an FGM to realizing great mechanical and metallurgical bonding. Zn addition was further performed in FGM to increase the mechanical properties, thanks to the nucleation of the intermetallic phases MgZn2. Castings were subsequently mechanically tested by tensile tests, bending tests, hardness and microhardness measures to assess the products\´ quality. Microstructural characterizations were performed along the FGM to assess the metallurgical bonding and evaluate the microstructures obtained. Fracture, microstructural and compositional analysis will highlight the quality of this new FGM proposed. Possible applications of these materials are suggested, as automotive pistons or structural components.
