Such measurements are important because residual stresses have a "hidden" character because they exist locked-in within a material, independent of any external load. These stresses are typically created during component manufacture, for example, during welding, casting, or forming. Because of their hidden nature, residual stresses are difficult to measure and consequently are often ignored. However, they directly add to loading stresses and can cause catastrophic failure if not properly included during engineering design. Thus, there is an urgent need to be able to identify and measure residual stresses conveniently and reliably. Book excerpt: The residual stresses found in components are mainly due to thermal, mechanical and metallurgical changes of material. The manufacturing processes such as fabrication, assembly, welding, rolling, heat treatment, shot peening etc. generate residual stresses in material. A significant number of improvements for residual stress measurement techniques have occurred in last few decades. The needs of Digital Image Correlation (DIC) techniques from industry have been increasing, especially in micro- and nano-scale mechanical testing applications mainly due to its relative easy implementation and utilization. In this dissertation, new experimental and numerical methods have been carried out, using a 3D-DIC measurement system with hole drilling operations and Finite Element Analysis (FEA) models to successfully predict both uniform and non-uniform residual stresses in material. The residual stresses have been calculated based on the established governing equations, 3D-DIC measured deformations, and calibration coefficients determined by finite element analyses. This 3D-DIC measurement technique performed in a no contact approach can capture the full-field, high sensitivity and high accuracy in-plan and out-of-plan deformation simultaneously. it can be used for both industrial and lab environments. There are three main categories for residual stress evaluations and validations in this dissertation. They are listed as following: 1) Through hole drilling (THD) on thin parts for uniform residual stresses; 2) Blind hole drilling (BHD) on thick parts for uniform residual tresses, where it is not possible to drill a through hole; 3) Incremental blind hole drilling (IBHD) on thick parts for non-uniform residual stresses which vary as a function of depth.

The first part reviews destructive and non-destructive testing (NDT) techniques for measuring residual stresses. There are also additional chapters on using mathematical (analytical and numerical) methods for the calculation of residual stresses in composite materials. These include the simulated hole drilling method, the slitting/crack compliance method, measuring residual stresses in homogeneous and composite glass materials using photoelastic techniques, and modeling residual stresses in composite materials. Book excerpt: The hole-drilling Strain-Gage method is a widely used and cost-effective technique for the evaluation of residual stresses. The test method is standardized by ASTM E837-13a, which defines the scope, measurement range, minimum requirements of instrumentation, test procedure, and algorithms and coefficients for the computation of uniform and non-uniform stress distribution. However, the standardized test method presents some limitations regarding the scope and measurement range; moreover, some typical errors involved in the measurements are not taken into account, i.e., errors due to the hole eccentricity, the local plasticity, the intermediate thickness, and the hole-bottom chamfer, which can affect the results in some cases. Also, the standard does not provide the user with a complete guide regarding the evaluation of the uncertainty connected with this type of measurement. The paper presents a more general approach that allows the correction of some errors and overcomes and some limitations of the ASTM E837-13a test method, contributing to greater accuracy of the test results.
