Book excerpt: Titanium has always been a metal of great interest since its discovery especially for critical applications because of its excellent mechanical properties such as light weight (almost half of that of the steel), low density (4.4 gm/cc) and high strength (almost similar to steel). It creates a stable and adherent oxide layer on its surface upon exposure to air or water which gives it a great resistance to corrosion and has made it a great choice for structures in severe corrosive environment and sea water. Its non-allergic property has made it suitable for biomedical application for manufacturing implants. Having a very high melting temperature, it has a very good potential for high temperature applications. But high production and processing cost has limited its application. Ti6Al4V is the most used titanium alloy for which it has acquired the title as `workhouse' of the Ti family. Additive layer Manufacturing (ALM) has brought revolution in manufacturing industries. Today, this additive manufacturing has developed into several methods and formed a family. This method fabricates a product by adding layer after layer as per the geometry given as input into the system. Though the conception was developed to fabricate prototypes and making tools initially, but its highly economic aspect i.e., very little waste material for less machining and comparatively lower production lead time, obviation of machine tools have drawn attention for its further development towards mass production. Electron Beam Melting (EBM) is the latest addition to ALM family developed by Arcam, AB® located in Sweden. The electron beam that is used as heat source melts metal powder to form layers. For this thesis work, three different types of specimens have been fabricated using EBM system. These specimens differ in regard of direction of layer addition. Mechanical properties such as ultimate tensile strength, elastic modulus and yield strength, have been measured and compared with standard data available. Besides, these values have been compared among themselves in order to understand the effect of anisotropy due to the production nature. Nano-hardness at local points on the specimens' bodies has also been tested for comparison.

Among manyattractive qualities, AM relaxes design constraints, enables customization and can significantly reduce material waste in comparison to subtractive manufacturing processes. However, there are some fundamental issues that must be addressed for metal AM to become prevalent in aerospace. Most critical is the reliability of the mechanical properties of the metal and an identification of contributions (i.e., the root causes) to the mechanical variability. In powder bed fusion (PBF) AM, powder reuse from previous build cycles is desired to improve process economics. However, there is limited understanding of the contributions from feedstock reuse to particle-powder-properties and part quality. The first half of this dissertation investigates this topic in electron beam melting (EBM) powder fusion AM of a titanium alloy(Ti6Al4V) over 30 cycles of build and powder reuse. Results show that nearly all aspects of the process are influenced by powder reuse. Specifically, the particle size distribution tightens with reuse, but particle damage increases, which includes surface deformation (reduction in sphericity), partial melting and/or particle fusion and fracture. While no changes in the concentration of Al, V, Fe, H and N occur, there is a significant increase in Oxygen with reuse, which exceeded the concentration limit (0.20%) in just 11 build cycles. Results showed that the strength of the metal increased with powder reuse, whereas the ductility decreased significantly, both relevant to the damage tolerance of the metal. Powder reuse covers inter-build variability but not address the intra-build variability. Establishing an understanding of the mechanical response variation within a build is also necessary for quality control in metal AM. A design of experiments approach was adopted to determine the relative effects of part location, geometry, and proximity on quasi-static and cyclic properties of the metal. Significant effects were found from the radial distance from the center of the build plate and from the thickness of the parts to the ductility and fatigue life. The highest ductility and fatigue life can be obtained from part placement near the center of the build plate and with increasing thickness. This knowledge makes a fundamental contribution and supports successful application of EBM additive manufacturing for stress-critical components in aerospace and beyond. Nevertheless, more expansive efforts are necessary to further mature the technology, such that it can be integrated into aerospace manufacturing as a reliable production process.

There are many examples in nature of surfaces that have a well-controlled topography to affect their function. Examples include the hydrophobic effect of the lotus leaf, the reduction of fluid drag due to the riblet structure of shark skin, the directional adhesion of the gecko foot and the angular sensitivity of the multi-faceted fly eye. Surface structuring is also being used extensively in modern manufacturing. In this way many properties can be altered, for example optical, tribological, biological and fluidic. Previously, single line (profile) measurements were adequate to control manufacture of surfaces, but as the need to control the functionality of surfaces increases, there is a growing need for three-dimensional (areal) measurement and characterisation techniques. Book excerpt: The success of laser and electron beam-based fabrication processes for additive manufacture and repair applications requires the ability to control melt pool geometry while maintaining a consistent and desirable microstructure. Previous work has employed a process map approach to link melt pool geometry to solidification microstructure (grain-size and morphology) in beam-based fabrication of Ti-6Al-4V. The current work extends the approach to investigate the effects of process variables on solid-state phase transformations below the solidification temperature through Finite Element Modeling, the 3-D Rosenthal Solution, and experimentation. Process maps for solid-state microstructure could be used to help maintain consistent and reliable mechanical properties during deposition of complex features. The characterization of seventeen Ti-6Al-4V samples was completed through Electron Backscatter Diffraction, X-ray Diffraction, Vickers Hardness tests. The solid-state transformation of Ti-6Al-4V was investigated to find trends in beta grain size, alpha lath thickness, and types of alpha microstructures. Thermal conditions and melt pool areas were verified with Finite Element Analysis and the fitted Rosenthal solution. Results suggest the solid-state alpha morphology is uniform because of constant melt pool area, constant grain area, and constant Vickers Hardness tests.
