Book excerpt: Abstract: Ultrasonic metal welding is an energy-efficient, fast and clean joining technology without the need of additional filler materials. Single spot ultrasonic metal welding of aluminum to steel sheets using automotive materials has already been investigated. Up to now, further studies to close the gap to application-relevant multi-metal structures with multiple weld spots generated are still missed. In this work, two different spot arrangements are presented, each consisting of two weld spots, joined 0.9 mm thick sheets of wrought aluminum alloy AA6005A-T4 with 1 mm sheets of galvannealed (galvanized and annealed) dual-phase steel HCT980X. An anvil equipped with variable additional clamping punches was used for the first time. The tensile shear forces reached 4076 ± 277 N for parallel connection and 3888 ± 308 N for series connection. Temperature measurements by thermocouples at the interface and through thermal imaging presented peak temperatures above 400 °C at the multi-metal interface. Microscopic investigations of fractured surfaces identified the Zn layer of the steel sheets as the strength-limiting factor. Energy-dispersive X-ray spectroscopy (EDX) indicated intermetallic phases of Fe and Zn in the border areas of the weld spots as well as the separation of the zinc layer from the steel within these areas

Since its commercialization in the early 1990s, the lithium-ion (li-ion) battery has seen rapid growth due to its advantages of high voltage and high power/energy density. The growth has become particularly strong during the past decade with the development of li-ion battery powered electric vehicles. The book focuses mainly on two-layer and multi-layer aluminum (with and without anodizing) and copper (with and without nickel coating) welding configurations. Thus, its value to the practitioners in li-ion batteries and battery electric vehicles is self-evident. The theories and methods presented in the book are highly transferable and extendable to all other li-ion battery applications, and can be of significant values to battery manufacturers and the electric vehicle industry in general. Furthermore, the new knowledge generated can drive the development of such innovative technologies as single-sided USMW, and thermally enhanced USMW for multiple layers of thick-sheets and hard-to-weld materials. Available in PDF, EPUB and Kindle. Book excerpt: Abstract: During ultrasonic welding of sheet metal, normal and shear forces act on the parts to be welded and the weld interface. These forces are a result of the ultrasonic vibrations of the tool, pressed onto the parts to be welded. Furthermore they determine the weld quality and the power that is needed to produce the weld. The main goal in this study is to measure and calculate the tangential forces that act on the parts and the weld interface during ultrasonic metal welding and correlate them to weld quality. In this study a mechanics based model was developed which included a model for the temperature generation during welding and its effect on the mechanical material properties. This model was then used to calculate the interface forces during welding. The model results were in good agreement with the experimental results, which included the measured shear force during welding. With the knowledge of the forces that act at the interface it might be possible to control weld quality (strength) and avoid sonotrode welding (sticking of the sonotrode to the parts). Without a solution to these two problems USMW will never be applicable to large scale automated production use, despite its advantages. In the experiments the influence of part dimensions, friction coefficient, normal force and vibration amplitude on weld quality and sonotrode adhesion were examined. The presented model is capable of predicting and explaining unfavorable welding conditions, therefore making it possible to predetermine weld locations on larger parts or what surface preparation of the parts to be welded would lead to an improved welding result. Furthermore shear force at the anvil measured during welding could be correlated to changing welding conditions. This is a new approach of explaining the process of USMW, because it is based on mechanical considerations. The use of a shear force measuring anvil has the potential to be implemented into welding systems and the shear force would provide an additional means of process control.

Book excerpt: The fundamental mechanisms of ultrasonic welding and the application of this process to the joining of various heat-resistant materials were investigated. Previous studies which had shown the effects of time, temperature, and clamping force on ultrasonic welds were expanded to include studies of the shear force during welding. Ultrasonic spot welds made in various combinations of heat-resistant alloys generally confirmed the results of previous work with these alloys. Cracks were found at the edges of the spot welds in most of the material combinations studied. The effects of these cracks on weldment properties varied with the material. The presence of a reaction zone, apparently consisting of intermetallic compounds, was apparent in ultrasonic welds made between Ti and stainless steel. These findings indicate that ultrasonic welding is not suitable for the production of aircraft-quality spot welds in heat- resistant and dissimilar metal combinations. It is apparent as a material's hardness increases, and the ratio of tensile strength to yield strength decreases, that weldability by the ultrasonic process decreases.
