Book excerpt: "Direct fusion joining titanium alloy and stainless steel can cause brittle Ti-Fe intermetallics which compromise the mechanical properties of diffusion bonds between titanium alloys and stainless steel. Therefore, filler metals are required as transition layers. In this research, stainless steel metallic powder was directly deposited on the titanium alloy substrate by laser beam, the Ti-Fe intermetallic phases formed in this process were investigated through analyzing fracture morphology, phase identification, and Vickers Hardness Number (VHN). After that, Laser Metal Deposition (LMD) was applied to explore a new fabricating process to join Ti6Al4V and SS316. A transition composition route was introduced (Ti6Al4V->V->Cr->Fe->SS316) to avoid the intermetallic phase between Ti6Al4V and SS316. A thin wall sample was fabricated via LMD following the transition composition route. X-ray Diffraction (XRD) tests were conducted. The results demonstrate that the generation of intermetallic phases is effectively avoided following the composition route. Microstructure characterization and composition distribution analysis were performed via Scanning Electron Microscope (SEM) and Energy Dispersive Spectrometry (EDS). The SEM results indicated that rapid solidification results in the elongated microstructure. The EDS result can reflect the transition composition route design. Besides, the diffusions of metals are detected in the EDS results. Vickers hardness test was executed to observe the VHN distribution from Ti6Al4V to SS316. Vickers hardness result showed that there was no significant formation of intermetallic phases. Comparing with directly depositing SS316 on Ti6Al4V, the usage of the new transition route can eliminate the Ti-Fe intermetallics effectively"--Abstract, page iii.

The accomplishments of the third quarter of the program are as follows: A series of tensile and bend tests has been completed. These tests showed trends which were in reasonable agreement with the shear tests performed during the second quarter. Additional shear tests have been performed to extend the range of variables to greater pressures and shorter bonding times than those reported for the second quarter. Examination of bond line photomicrographs indicates a correlation between bonded length and relative tensile strength. This correlation may find practical use in estimating bond quality.

Book excerpt: High-strength titanium assemblies for Army weapon systems have been fabricated using solid-state bonding and controlled plastic deformation techniques to achieve union between individual components. For this application coalescence is induced by heating the metal about the abutting interface area between units to a temperature slightly above that of the beta transus of the alloy. At this temperature, diffusion and grain growth occur across the interfaces of abutting components producing the desired solid-state bond. During post-weld cooling of the bonded area through the two-phase alpha-beta region of the alloy, plastic deformation is initiated and completed at the weld area. This action refines any grains that recrystallized during the heating cycle and disperses any oxide inclusions which may have been trapped within the bond area. The final microstructure developed at the bond is typical of a wrought material and exhibits a definite grain-flow pattern throughout. It is indicated that alpha-beta titanium can be pressure-bonded to a strength and toughness approximately equal to the base material. (Author).

Book excerpt: Solid state joining of titanium via friction stir welding and diffusion bonding have emerged as enablers of efficient monolithic structural designs by the eliminations fasteners for the aerospace industry. As design complexity and service demands increase, the need for joints of dissimilar alloys has emerged. Complex thermomechanical conditions in friction stir weld joints and high temperature deformation behavior differences between alloys used in dissimilar joints gives rise to a highly variable flow pattern within a stir zone. Experiments performed welding Ti-6Al-4V to ß21S show that mechanical intermixing of the two alloys is the primary mechanism for the generation of the localized chemistry and microstructure, the magnitude of which can be directly related to pin rotation and travel speed weld parameters. Mechanical mixing of the two alloys is heavily influenced by strain rate softening phenomena, and can be used to manipulate weld nugget structure by switching which alloy is subjected to the advancing side of the pin. Turbulent mixing of a weld nugget and a significant reduction in defects and weld forces are observed when the ß21S is put on the advancing side of the weld where higher strain rates are present. Chemical diffusion driven by the heat of weld parameters is characterized using energy dispersive x-ray spectroscopy (EDS) and is shown to be a secondary process responsible for generating short-range chemical gradients that lead to a gradient of alpha particle structures. Diffusion calculations are inconsistent with an assumption of steady-state diffusion and show that material interfaces in the weld nugget evolve through the break-down of turbulent interface features generated by material flows. A high degree of recrystallization is seen throughout the welds, with unique, hybrid chemistry grains that are generated at material interfaces in the weld nugget that help to unify the crystal structure of dissimilar alloys. The degree of recrystallization is tied to the localized thermal profile in the weld nugget as well as the heating rates of a given set of weld parameters. Slow kinetics of alpha dissolution relative to the heating rate and process times of friction stir welding suggest an alpha-particle assisted super-transus recrystallization process contributes to a refined grain size in weld parameters utilizing high travel speed.
