Book excerpt: The effects of water vapor in air and hydrogen gas on the tensile and fatigue crack growth behavior of Fe3Al alloys have been studied at room temperature. Fe-28a% Al-5a% Cr alloys to which either Zr alone or Zr and C have been added and tested in controlled humidity air environments as well as in 1.3 atm hydrogen or oxygen gas and in vacuum. As with other Fe3Al alloys, oxygen produces the lowest crack growth rates as well as the highest critical stress intensities and tensile ductility in each of the alloys tested. However, while Zr lowers crack growth rates in the Paris regime, there is no apparent beneficial effect on crack growth thresholds. Hydrogen gas also produces unusual results. While crack growth rates are very high in hydrogen in the Paris regime for all alloys, hydrogen only lowers the crack growth threshold relative to air in ternary Fe-28Al-5Cr; it does not lower the threshold in the Zr-containing alloys. It was found that decreased test frequency leads to increased crack growth rates in a Zr-containing alloy which points to a moisture-induced embrittlement mechanism responsible for the higher crack growth rates in air. Fracture path tends to be insensitive to environment for each alloy.

The tensile and fatigue crack growth behavior of several Fe-28Al-5Cr alloys with small additions of Zr and C are described. It will be shown that fatigue crack growth behavior is dependent on composition, environment, humidity level, and frequency. Environments studied include vacuum, oxygen, hydrogen gas, and moist air. All cases of embrittlement are ultimately traceable to the interaction of hydrogen with the crack tip.

Book excerpt: Corrosion properties of reference Fe3Al (28 at. % Al)-based compositions containing 2 and 5 at. % Cr were compared in a mixed gas composed of H2S-H2-H2O-Ar and in dehumidified air. The parabolic rate constant at 800C was a factor of 200 higher for the 5% Cr composition. Similar exposure of an alloy containing 16% Al and 5% Cr resulted in significantly higher weight gains than the Fe3Al -- 5% Cr composition. However all the alloys were significantly more resistant to the mixed gas than iron-based alloys with higher chromium and lower aluminum contents. The oxidation rates of the 2 and 5% Cr alloys were comparable in dry air at 800C and were a factor of two lower than the rate of the 2% Cr alloy in the mixed gas. An alloy of Fe with 16% Al, 5% Cr, and 0.1% Zr showed improved cyclic oxidation resistance in air at 900 and 1000C relative to binary alloys of 16 and 20% Al. The extent of oxidation of these 16% Al alloys was comparable to Zr-containing Fe3Al aluminides (28% Al) that develop adherent scales.

Book excerpt: Air oxidation tests of iron-aluminum alloys containing 16 and 28 at. % Al, were conducted at 1300C to determine the effect of alloy composition and section thickness on time to breakdown of oxidation resistance. Oxidation rates of 16% Al were significantly higher than for 28% Al (Fe3Al). The times over which the oxide scales remained protective correlated with extent of aluminum depletion of the alloy matrix and were therefore a direct function of the initial aluminum content of the alloy, the section thickness, and oxidation rate. The oxidation rate of the Fe3Al alloys was significantly reduced by addition of 0.1% Zr, which improved the adherence of the scale during thermal cycling to room temperature. However, the oxidation rates of the Fe3Al alloys were higher at 1300C than those reported for oxide-dispersion-strengthened (ODS) Fe-18%Cr-10%Al alloys containing Y2O3. Times to the onset of breakaway oxidation were similar for zirconium-containing Fe3Al and the ODS alloys, the lower oxidation rate of the latter offsetting the higher initial aluminum of the former. Studies of the effects of chlorine (HCl) on the oxidation/sulfidation resistance of Fe3Al- based alloys were conducted using test facilities at the National Physical Laboratory (NPL) in the United Kingdom. Alloys were exposed to a test gas composed of CO2, H2, H2O, and H2S Plus 1000--5000 ppm HCl at 450 and 550C for 1000 h. Weight gains were relatively low and were generally less than companion specimens of Fe-Cr-Al alloys.

Book excerpt: The attractive physical and mechanical properties of ordered intermetallic alloys have been recognized since early in this century. However, periodic attempts to develop intermetallics for structural applications were unsuc cessful, due in major part to the twin handicaps of inadequate low-temper ature ductility or toughness, together with poor elevated-temperature creep strength. The discovery, in 1979, by Aoki and Izumi in Japan that small additions of boron caused a dramatic improvement in the ductility of Ni3Al was a major factor in launching a new wave of fundamental and applied research on intermetallics. Another important factor was the issuance in 1984 of a National Materials Advisory Board reported entitled "Structural Uses for Ductile Ordered Alloys," which identified numerous potential defense-related applications and proposed the launching of a coordinated development program to gather engineering property and processing data. A substantial research effort on titanium aluminides was already underway at the Air Force Materials Laboratory at Wright Patterson Air Force Base in Ohio and, with Air Force support, at several industrial and university laboratories. Smaller programs also were under way at Oak Ridge National Laboratory, under Department of Energy sponsorship. These research efforts were soon augmented in the United States by funding from Department of Defense agencies such as Office of Naval Research and Air Force Office of Scientific Research, and by the National Science Foundation.
