Book excerpt: Cellular Manufacturing is the focus of considerable interest from practitioners and academics alike. One of the problems in the design of Cellular Manufacturing Systems is cell formation, which is essentially the identification of part families and machine groups. The most difficult problem is the formulation of part families and the associated cells, taking into account the need to form realistic cells of manageable size and the existence of any bottle-necks. This research assesses the appropriateness of rule-based systems for the implementation of three different techniques for formulating product families and associated cells. These three techniques are OpitzClassification and Coding, Rank Order Clustering and Direct Clustering Algorithm, and Nuclear Synthesis. Rules are developed and implemented using real factory data to illustrate the validity of rule-based system for cell formation and the applicability of different procedures to overcome the cell's bottle-neck problem. Briefly, this problem can be resolved by one of the following procedures: l. Assign the bottle-neck parts to an alternative machine. 2. Devise an alternative routing for the bottle- neck parts. 3. Subcontract the bottle-neck parts internally to another cell or cells in the shop-floor. 4. Subcontract the bottle-neck parts to another factory. 5. Redesign the bottle-neck parts to utilize the available machine types. 6. Duplicate the bottle-neck machines or purchase their alternatives. As for performance measures, most chapters target a single objective whereas some others cover multiple objectives. All types of cells, namely labor-intensive cells, machine-intensive cells and robotic cells are covered in the book. In terms of operational and control issues, human skills, manpower allocation, cell size determination, dispatching rules, parallel machine scheduling, flowshop scheduling, re-entrant flowshop scheduling, flexible job shop scheduling, assembly line balancing, process planning and scheduling, multiple-resource scheduling, cell loading and cell scheduling, synchronized flow, planning concepts such as period batch control, polka, Kanban, conwip and more are discussed. Cases studies include electromechanical assembly, bicycle manufacturing, igniter assembly system, jewelry manufacturing and semi-conductor industry. This involves identification of machine groups and part families. This thesis presents a new approach for optimally grouping the original set of machines into distinct uncorrelated cells. The approach involves two phases. In the first phase, machine cells are formed by applying factor analysis to the matrix of similarity coefficients. In the second phase, integer programming is used to assign parts to the cells. Because of its mathematical basis, the approach assures an optimal cell formation through the generation of uncorrelated cell clusters and the property of variance maximization. Using data set examples, the approach was found to perform very well in terms of a number of objective criteria. Moreover, the approach compares favorably to well-known existing methods. Other advantages such as efficient computational performance, and flexibility during cell formation make this approach very powerful.

Abstract: ABSTRACT of THESIS A Holistic Approach to Designing Cellular Manufacturing Systems Submitted by Lau Ka Wing for the degree of Master of Philosophy at the University of Hong Kong in December 2004 Cellular Manufacturing Systems (CMSs), which are based on the concept of Group Technology (GT) have been recognized as an efficient and effective way of improving productivity in factories. In recent years, many researchers have tried to find ways of improving CMSs. Most of them have concentrated on distinguishing the part families and machine cells either simultaneously or individually, with the objective of minimizing total intercellular and intracellular part movements. This is known as a cell formation problem (CFP), and is a crucial process in the design of a CMS. Besides considering simple CFPs, some researchers have also focused on machine flexibility, in which parts are having alternative routings/process plans. However, it is very rare to consider the area of aggregation and disaggregation of machines during cell formation under some uncertain constraints. i The first part of this study addressed the design of a CFP holistically, taking into account machine flexibility as well as machine aggregation and disaggregation. Based on the availability of alternative routings, a method was proposed to generate an alternative solution for machine breakdown situations. The aim of this model was to form machine cells and part families so as to minimize the intercellular and intracellular part movements. In practice, as some components may not be finished within only one cell, they have to travel to other cells for further operations. Under such circumstances, intercellular part movement will occur. Different sequences of machine cells may result in different total intercellular movement units. A method was therefore proposed in the second part of the study for solving inter-cell layout problems (IECLPs) based on the results previously obtained. In this part, the impact of inter-cell layouts on minimizing intercellular movement units was studied. Parts moving within cells are called intracellular part movements. The sequences of machines within cells are very important from the point of view of reducing total intracellular part movement units. However, little research into these intra-cell layout problems (IACLPs) has been carried out. In the third part of the study, a method of handling all the sequences of machines within each existing cell and the sequence of the existing cells simultaneously was suggested. The aim of the solution to the intra-cell and inter-cell layout problem (IAECLP) ii addressed in this part of study was to minimize total intracellular and intercellular part movements. It is noted that IECLPs and IAECLPs are considered as quadratic assignment problems (QAPs). Since CFPs and QAPs have already been proved to be NP-complete, a genetic algorithm (GA) is employed through the study, as it performs better for complex optimization problems. The holistic approach proposed in this study will lead to the development of vertical integration from cell formation to intra-cell and inter-cell layouts. In other words, CMS designers will in future be able to consider IAECLPs as well as CFPs. Book excerpt: Traditionally GT problems focus on the grouping aspects and fail to integrate material handling part in facility layout design. It is necessary to consider the flow between machines while forming machine cells and evaluate grouping based on flow and operational load factors. But after forming cells, machines have to be placed inside a layout to minimize the material handling distance. There are not many approaches which consider the actual volume flow between machines while grouping and the related handling distances while placing machine cells. Typical GT based cell formation problems stop after grouping cells and evaluating the quality of the grouped cells. This thesis develops a comprehensive cell formation model, which integrates the GT philosophy with a facility layout problem using From-between flow matrix as a tool. This approach forms machine cells using a Non-Linear Integer Programming (NLIP) optimization model, assigns parts to cells using a new heuristic algorithm, evaluates cell grouping using a novel grouping efficiency measure and places machine cells in a layout space using a GA approach. Known case studies from literature are selected and tested using the developed procedure. Results obtained show a reduction in the intercell flow, high grouping efficiency and minimal material handling costs after machine placement when compared with the existing models.
