Reactive distillation is a type of process intensification in which the separation and reaction is combined in one vessel. In this work, reactive distillation (RD) process for EtAc was implemented using process simulator Aspen HYSYS by applying the data obtained from the bibliography. A sensitive analysis was performed to determine the effects of key design and operating variables on column performance and, subsequently, an optimal column configuration was obtained.

Starting from a conventional configuration, which involves feeding in a single tray, different configuration is proposed and various specifications are studied for the attainment of higher conversion and purity at the steady state. In ASPEN DYNAMICS an analysis of the column dynamics is then performed. Cascade control structure is studied for the base design.

Book excerpt: Reactive distillation is a multi-functional unit operation combining chemical reactor and distillation column in a single unit. Fatty acid esterification is increasingly realized as a reactive distillation (RD) process because of its formation being affected by the chemical equilibrium. In this work, a detailed mathematical dynamic rate-based model of reactive batch distillation column is formulated for ethyl acetate synthesis and presented as a system of differential and algebraic equations (DAEs). The developed model is then solved to obtain the detailed column dynamics. The simulation results provide the dynamics of reboiler and distillate compositions, ethyl acetate purity in the accumulated distillate and conversion of the reactants. These simulation results are compared with experimental data, and it indicates a very good agreement. The developed model is then applied to formulate dynamic optimization problem in order to derive the optimum operating policy, reflux profile.

But the dynamic behavior of process is difficult to study. In this thesis, a reactive distillation column for ethyl acetate production has been created in ASPEN user interface. Steady state simulations are done in ASPEN user interface and the effect of reflux ratio on the composition of ethyl acetate in the distillate is studied. In ASPEN DYNAMICS the composition control studies for ethyl acetate purity has been studied both in the distillate and in the bottoms.

Book excerpt: Chemical process industries deal with production which further utilizes reaction followed by separation of the reaction mixtures. Reactive distillation is a new technique of combination of both reaction and separation in a single unit beneficial for equilibrium-limited reactions and also cost-effective. This makes it a highly complex process because many parameters involved in both reaction and separation are interactive in nature. In this chapter, modeling, simulation, and optimization of reactive distillation are presented. Methyl acetate production via reactive distillation is chosen as a case study. The results are compared for both experimental and simulation studies. The synthesis of methyl acetate was carried out in a packed RDC by catalytic esterification using acetic acid and methanol as reactants in a pilot-scale experimental setup. A strong acidic ion exchange catalyst, Amberlyst-15, was used to enhance the rate of heterogeneous esterification reaction. The result obtained was observed with change in various variables including the reflux ratio (RR), distillate-to-feed (D/F) ratio, and bottom-to-feed (B/F) ratio with respect to product composition. The optimization and sensitivity analysis was carried out using Aspen Plus process simulation software.

Book excerpt: In this research, the simulations of n-butyl acetate synthesis from n-butanol and dilute acetic acid via reactive distillation, in which chemical reactions and separations occur simultaneously, were studied by ASPEN PLUS program. n-butyl acetate esterification was catalyzed by Amberlyst 15. The objective of this work is to produce n-butyl acetate with a concentration not less than 98 mol%. he studies were divided into 2 main parts of pilot and industrial scales. In the pilot scale study, it was found that the reactive distillation equipped with a decanter with total recycle of the organic phase to the column at stage 2 is a suitable column configuration. For the single reactive distillation column, when the concentration of acetic acid is lowered, higher overall energy of the system is required. Considering the case with a pretreatment of acetic acid from 35 wt% to 65 wt%, the pervaporation-reactive distillation hybrid system requires lower energy than the distillation-reactive distillation hybrid system as well as the case with the single reactive distillation. In the industrial scale study, total energy consumptions of the systems follow similar trend of the pilot scale study. However, when considering the total annual cost for the case with 35 wt% acetic acid feed, it was revealed that the single reactive distillation consisting of 0 rectifying, 7 reaction, and 2 stripping stages offers the lowest total annual cost followed by the pervaporation-reactive distillation hybrid system and the distillation-reactive distillation hybrid system,respectively.

The present research is focused on the application of a reactive distillation as a potential alternative method for dilute acetic acid recovery. The synthesis of butyl acetate, from esterification of dilute acetic acid with butanol in the reactive distillation is investigated with HYSYS commercial software. The model prediction by the HYSYS simulator is validated with experimental results reported in literature and a good agreement is observed. The effect of dilute acetic acid concentration on reactive distillation performances in terms of butyl acetate production is first studied. The influences of key operating variables on the performance of the reactive distillation are also evaluated in order to design the reactive distillation. Finally, the closed-loop control of a reactive distillation column is explored. Two alternative control structures are evaluated using 80 wt% acetic acid concentration for the production of butyl acetate. Disturbances in fresh feed flow rate and compositions are made to examine the rangeability of the control structures.
