Book excerpt: In order to devise a system for the sampling of copper cathodes using a mechanical punch it was first necessary to establish the distribution of impurities between individual samples and their location. To do this a cathode was divided into 171 pieces and each piece melted individually. Samples for analysis were then taken from the melt by suction through a 3.8-mm-ID glass tube and analyzed for impurities by emission spectrometry. The results obtained were summarized and studied statistically to determine the average content and standard deviation.

Book excerpt: A Scandinavian working group with members from Boliden Metall, Elektrokoppar, Gränges Metallverken, Outokumpu, and Jernkontoret has been working on problems related to copper cathode quality. One of the main initial problems was finding an accurate sampling method for cathodes. In order to investigate the distribution of impurities in a copper cathode, one representative cathode was cut into 100 pieces. Each piece was given a position number and melted to give an analyzable homogeneous sample. The results indicated that the most reasonable sample would be a vertical, 50 to 100 mm wide, strip from the center of the cathode. The method used to obtain the sample was named the Vertical Strip Method (VSM). This sampling method has been used several times when processing cathode lots to rod. Statistical calculations have shown good and significant correlation between the mean values for most of the elements. The number of cathodes taken for sampling can be as few as 4 to 6.

A better sampling plan is to collect either saw cuttings or cut sections from the cathodes which would then be melted and cast to obtain adequate impurity representation. Interest in obtaining lower impurity detection limits is leading to more support for the electrothermal and vapor generation methods of atomic absorption spectrometry. Even after the improved methods of sampling and analyzing copper cathodes have been tested and adopted, frequent interaction between the cathode producer and consumer will be important to monitor product quality compliance.

The evaluation was conducted on both in-house and supplier's cathodes. Sampled cathodes were charged into the shaft furnace to make continuous cast wire rod, and the analyses of the cathodes and the rod from the same batch were compared. Test results indicated a good correlation between the cathode analysis and the composition of the wire rod for both in-house and suppliers' cathodes. The good correlation may be attributed to the low and fairly uniform distribution of impurities in these cathodes.

Ordinary sampling procedures involving one or two cathodes are shown to be totally inadequate for obtaining true measures of the average impurity contents from a shipping lot. Suggestions for sampling frequency drawn from the experience of the study are presented.

Even with high-purity cathode lots, variation within and between cathodes in the lot is large; thus sampling accuracy requires that both primary sampling frequency and the laboratory sampled portion of whole cathodes be relatively high compared with most other metallic materials. There appears to be no low-frequency simple sampling procedure that is a reliable in-plant indicator of general quality.
