Book excerpt: This final report presents the synthesis of the performed work concerning the slag foaming and the recycling of the dust generated by stainless steelshop by pneumatic injection into a stainless steelmaking EAF. This work was performed by Ugine-Savoie Imphy at Ugine (USI) (coordinator), Krupp Edelstahlprofile (KEP), FEhS and IRSID. The pneumatic injection conditions of dust alone, co-injected with carbon and/or with FeSi at KEP or blended with coke at USI, were optimised to allow a stable process, in particular for the slag foaming implementation at USI. The dust recycling by co-injection with carbon and/or FeSi, as reducing agents, and/or by dust and carbon blend injection were carried out at KEP and at USI. That allowed reaching a recovery ratio of Cr, Mn, Ni and Fe respectively ot 81 %, 38 %, 97 % and 93 %. In addition, this practice leads to a decrease of the chrome oxidation in the slag by at least 20 %. This zinc content in the new dust increases significantly depending on the zinc content in the recycled dust. The implementation of slag foaming by dust and carbon blend injection allows increasing the electric power efficiency by at least 20 % and increasing the arc voltage during the flat bath period. This slag foaming process contributes to decrease the electricity consumption and the power-on-time in addition to the benefit due to the dust recycling. The dust injection in the EAF, with or without slag foaming, does not modify the slag characteristics.

Book excerpt: This research primarily examined the use of waste oxide briquettes (WOB), prepared from blast furnace and basic oxygen furnace (BOF) dusts and mill scale, in BOFs and in particular, the reasons for the methods to reduce slopping in BOF when WOBs are used. Also, the recycling of EAF and stainless steelmaking dusts were examined. It is found that at a critical FeO content in the slag, metal drops emulsify increasing the reaction area and rate drastically, promoting slopping. Recommendations were made to delay the build-up of FeO in the slag to this critical value, thus reducing slopping. Although recycling of EAF dusts in the EAF increased energy use and decreased productivity, it provides Fe units, reduces dust disposal by 25-40%, and increases the Zn content of the dust to acceptable levels for the use by Zn-producers. Stainless steelmaking dusts can also be recycled as WOBs adding Cr to the melt and generating CO gas resulting in good slag foaming.

The physical and chemical properties of the dust were determined. The pelletization of dust-carbon fines was optimized in order to obtain strong pellets capable of carbothermic self-reduction. The high temperature behavior of dust-carbon pellets was investigated in a Thermogravimetric Analyzer (TGA) coupled with a Fourier-Transform Infrared Spectrometer (FTIR). The mechanisms involved in metal recovery were identified. The feasibility of direct recycling was verified by testing pellets in a scaled-down simulation of the EAF process. As a result of this research practical recommendations concerning the application of the direct recycling process at ATLAS were formulated." --
