Available in PDF, EPUB and Kindle. Book excerpt: Polymer matrix composites were coated with metals, alloys and intermetallic compounds using the thermal spray coating technology. Air plasma spraying and flame spraying were the two spraying techniques primarily used during this entire study. Coatings were sprayed with two configuration; coatings with bond coating and coating without bond coating. Pilot runs were conducted to develop thermal spray process parameters for a two factor study, namely torch power and torch-substrate standoff distance, with other process parameters kept constant. Eventually a process window was established to carry out the final coating runs. Scanning electron microscopy was carried out to determine coating porosity and evaluate the microstructures and mechanical testing was performed to determine the bond strength and the erosion resistance of the coatings due to sand blasting. It is seen that the nickel aluminum intermetallic compound has better erosion resistance and bond strength than the nickel aluminum alloy. It is also seen that the process parameters, torch power and torch-substrate standoff distance do not significantly affect the coating properties.

These coatings were studied for improvement of surface properties such as erosion resistance, UV protection, hardness and electro magnetic shielding. NiAl (65%Ni,35%Al) intermetallic, NiAl (95%Ni,5%Al), Aluminum and Zinc coating were thermal-spray deposited using different procedures (plasma, flame, electric wire arc) onto polymer composite substrate. Two categories of coating were evaluated: Coatings with bond coat and coatings without bond coat. Different levels of pre-surface preparation for thermal spray coatings were also studied. The microstructures, micro-hardness and electrical conductivity of these coatings were determined. Effect of different parameters on coating properties like micro-hardness and electrical conductivity were studied.

Book excerpt: Thermal spray coatings have been increasingly used for high temperature protection against wastage in power plant boilers. In some thermal spray coating processes, metal matrix composites are deliberately produced by the addition of carbides for erosion control, whereas in other spray processes, metal matrix composites are formed due to the incorporation of oxides during spraying. This study evaluated the effect of oxide and carbide additions to thermal spray FeAl and MCr coatings in solid particle erosion environments and determined the sulfidation resistance of selected erosion resistant coatings. Also, the erosion resistance of model Ni-Al[sub 2]O[sub 3] cermet composites produced by hot isostatic pressing and electrodeposition methods was analyzed. Erosion test were conducted using erosion simulator built at Lehigh University. All the tests were done using Al[sub 2]O[sub 3] erodent with impact velocity of 40 m/s and 30[degree] and 90[degree] impingement angles. Corrosion tests were performed in the Netzsch STA 409 thermogravimetric analyzer (TGA) using sulfidizing gas mixture (Ar-3%H[sub 2]--0.1%H[sub 2]) at 600 C. It was found that additions of hard second phase particles did not improve erosion resistance of thermal spray coatings. HVOF processing of FeAl and MCr thermal spray coatings without second phase particles produced the best erosion resistance. Corrosion resistance was improved by HVOF processing over plasma spray processing and FeAl alloys were least susceptible to sulfidation. Mechanisms of erosion and corrosion wastage of thermal spray coatings were analyzed by using light optical microscopy (LOM), scanning electron microscopy (SEM), and electron probe microanalysis (EPMA) and results are presented in this report.

Book excerpt: High velocity oxy-fuel (HVOF) sprayed, functionally graded polyimide/WC-Co composite coatings on polymer matrix composites (PMC's) are being investigated for applications in turbine engine technologies. This requires that the polyimide, used as the matrix material, be fully crosslinked during deposition in order to maximize its engineering properties. The rapid heating and cooling nature of the HVOF spray process and the high heat flux through the coating into the substrate typically do not allow sufficient time at temperature for curing of the thermoset. It was hypothesized that external substrate preheating might enhance the deposition behavior and curing reaction during the thermal spraying of polyimide thermosets. A simple analytical process model for the deposition of thermosetting polyimide onto polymer matrix composites by HVOF thermal spray technology has been developed. The model incorporates various heat transfer mechanisms and enables surface temperature profiles of the coating to be simulated, primarily as a function of substrate preheating temperature. Four cases were modeled: (i) no substrate preheating; (ii) substrates electrically preheated from the rear; (iii) substrates preheated by hot air from the front face; and (iv) substrates electrically preheated from the rear and by hot air from the front.
