Book excerpt: ABSTRACT: Currently, there is a high demand for lightweight aerospace materials, driven by the desire to provide enhanced fuel efficiency by reducing vehicular weight. Aluminum alloys are attractive due to their excellent mechanical properties and high strength to weight ratios. Powder metallurgy (PM), which converts metal powder into a high performance product, presents an alternative to traditional forming techniques, which are often unable to provide adequate dimensional tolerances. The challenge is to determine if aluminum PM alloys and technologies can be successfully employed within aerospace applications. This research focuses on the PM processing technologies (die compaction, cold isostatic pressing (CIP), and spark plasma sintering (SPS)) of two alloys, PM2024 and PM7075. Processing parameters were assessed using attributes such as density, hardness, and tensile properties. Both powders showed comparable densities and tensile properties to their wrought equivalents. Ultimately, the groundwork was laid for future research into these alloys and their processing methods.

Book excerpt: High strength aluminum powder metallurgy mill products have been scaled up to plate, extrusions, and forgings from 1545-kg (3400-lb) billets. The scale-up process started with atomized alloy powder, which was preheated and vacuum hot pressed to fully dense billets for further production mill fabrication to plate, extrusions, and die forgings. Engineering properties of these products indicate that P/M plate duplicated property capability of small-scale lab-produced plate, developing 13% higher strength, equal toughness, 30-50% higher notched fatigue strength, and superior corrosion and stress corrosion compared to existing commercial I/M alloys. Scaled-up P/M extrusions and die forgings were weaker than earlier, lab-scale products but still developed superior stress corrosion resistance and 30 to 80% higher notched fatigue strength compared to existing commercial alloys. An Alcoa-funded follow-on study is in progress to develop billet processing and product fabrication variations leading to duplicating properties of lab-scale P/M products for all billet sizes and all products. A report on that study will be distributed when completed. (Author).

High quality, high-strength 2 in. dia. heat treatable extrusions have been produced by aluminum powder metallurgy methods. Compacts were produced either by cold compacting-hot coining or by hot pressing of preheated powders. The tensile properties of the compacts after heat treating were lower than the heat treated 2 in. dia. extrusions. The properties of duplicate specimens also lacked the uniformity which was present for the extrusions. Cold compacted and sintered material had extremely low tensile properties. Forging and hot upsetting in a closed die have resulted in the tensile strengths being increased to approximately the level of extruded stock. Sheet produced from forged material also had high properties. The working temperature of these alloys is extremely important. Although the weldability of these alloys is better than the AL-Al2O3 alloys, the porosity is still too high for commercial use. (Author).

P/M 2-in. diameter extruded rod for extrusion evaluation was fabricated from vacuum preheated and hot pressed (VAC-preheat) compacts. Camparison ingot metallurgy (I/M) 7050 extrusions were also prepared. Preliminary test results show P/M alloys MA86, MA87, MA89 and MA67 developed good transverse fracture toughness and ductility, with transverse fracture toughness comparable to that achieved in VAC-preheat MA83 alloy. This verified the reproducibility of the fracture toughness improvement previously indicated for VAC-preheat over inert-gas (FCE) preheat. P/M 4-in. diameter extruded stock for die forging was fabricated from VAC-preheated 140-lb compacts. Comparison I/M 7050 extruded rod was also prepared.

Book excerpt: Previous work has shown that refined hypereutectic aluminum-silicon alloys containing up to 45% Si can be produced by powder metallurgy techniques. Pre-alloyed powders, produced by atomizing molten alloys to which phosphorus and magnesium were added as nucleating catalysts were consolidated by cold pressing, followed by hot pressing and then extruding. This investigation examines the possibility of producing hypereutectic aluminum-silicon powder metallurgy alloys with a fine dispersion of primary silicon without addition of nucleating catalysts. The feasibilty of consolidating the resulting powders by hot pressing alone is also investigated and the effect of alloying additions of copper and magnesium on the properties of the Al-35% Si composition is determined.

Initially inspired by ceramics processing, the methodology comprising the production of a powder and its transformation to a compact solid product has attracted attention since the end of World War II. At present, many technologies are availabe for powder production (e.g., gas atomization of the melt, chemical reduction, milling, and mechanical alloying) and its consolidation (e.g., pressing and sintering, hot isostatic pressing, and spark plasma sintering). The most promising methods can achieve an ultra-fine or nano-grained powder structure, and preserve it during consolidation. Among these methods, mechanical alloying and spark plasma sintering play a key role. This book places special focus on advances in mechanical alloying, spark plasma sintering, and self-propagating high-temperature synthesis methods, as well as on the role of these processes in the development of new materials.
