Book excerpt: Surface roughness is one of the most important requirements in machining process. In order to obtain better surface roughness, the proper setting of cutting parameters is crucial before the process take place. The aim of this research is to develop first order and second order prediction mathematical model for Surface roughness using response surface methodology (RSM) when machining using Wire-EDM for aluminum alloy 6061-T6 and compare both mathematical modeling to find the most effective prediction model. SODICK AQ353L machine was used to cut Aluminum Alloy 6061-T6 and PERTHOMETER to measure surface roughness. By using Response Surface Method (RSM) of experiment, first and second order models were developed with 95% confidence level. The machine parameters that had been considered in this study are ON-time, OFF-time, peak discharge current and wire speed. It was established that the surface roughness is most influenced by On-time. The percentage error of surface roughness predicted is calculated to obtain the accuracy of mathematical model build, the second order prediction model gives less percentage error which is 3.29% compare to first order prediction model 3.68%. So, the second order mathematical modeling is more suitable for prediction of surface roughness.

The objective of this thesis is to determine the relationship between the machining parameters which is Current Pulse Duration, Voltage Off-Time, Peak Discharge Current, and Wire speed with Surface roughness (Ra). This thesis use the response surface methodology techniques to turn out the equation the equation that use to predict the Ra. The machining of Titanium alloy workpiece was performs using the Wire- EDM SODICK AQ535L. Then the analysis was done using the MINITAB software. From the result, it is observed that the second order modal give more accurate prediction data for Ra and less percent of error compare to linear model. From the previous researchers found that machining parameters had a large effect on machining performance outputs. By doing the prediction for surface roughness in Wire-EDM for Titanium alloy it will aid people to estimate the surface roughness for their selected parameters and avoid using try and error method. By considering all of these parameters, the good machining condition can be performed. This result also can significantly reduce the cost of operation and cost of product.

Book excerpt: This paper produces the mathematical model for the prediction of surface roughness in Wire-EDM for copper alloy C22000. Response Surface Methodology (RSM) have been used as the Design of Experiment (DOE). The workpiece were cut using the Wire-EDM and then measure the surface roughness using Perthometer. By using Minitab software, two mathematical models have been produce, linear and quadratic model. Both models were comparing to find the most accurate model. From the selected parameters, on time and peak discharges current are significant to the surface roughness. By using Analysis of Variance (ANOVA) the lack-of-fit P-value have been compared and the second or quadratic mathematical model were selected since it have less percent of error compare to linear model. By doing the prediction for surface roughness in Wire-EDM for copper alloy C22000 it will aid people to estimate the surface roughness for their selected parameters and avoid using try and error method.

The objective of the project is to predict the surface roughness on the workpiece using different electrode such copper, aluminum and brass. There must be a different on surface roughness produce in tool steel workpiece. Results obtained from this study will be compared among each other and similar studies in the literature. The problem of this project is to predict the best electrode among copper, brass and aluminum electros that can give the smoothes surface roughness on the tool steel workpiece. The problem face in this project is to choose and set the parameters before running the experiment. The EDM parameters such as current, pulse on-time, pulse off-time, arc voltage, also can affect the Ra, surface roughness on the workpiece. This is because the parameters are different between the electrodes each electrode has their own characteristics. The tool steel workpiece is machined by EDM using copper, brass, and aluminum electrodes. After machining, the workpiece will be measured using perthometer. Data collected will be analyzed before deciding the best electrode. The best electrode for the EDM between copper, aluminum, and brass is copper electrodes.

Book excerpt: The cylindrical wire Electrical Discharge Machining (EDM) process was developed to generate precise cylindrical forms on hard, difficult-to-machine materials. A precise, flexible, and corrosion-resistant underwater rotary spindle was designed and added to a conventional two-axis wire EDM machine to enable the generation of free-form cylindrical geometries. A detailed spindle error analysis identified the major source of error at different frequencies. The mathematical models for material removal rate and surface finish were derived. Experimental results indicated that higher maximum material removal rate might be achieved in the cylindrical wire EDM than the 2D wire EDM. Effects of some key process parameters, wire feed rate, pulse on-time and part rotational speed, on the surface finish and roundness are explored. For WC-Co parts, an arithmetic average surface roughness and roundness as low as 0.68 and 1.7 mm, respectively, can be achieved. Surfaces of the cylindrical EDM parts were examined using Scanning Electron Microscopy (SEM) to identify the macro-ridges and craters on the surface. Cross-sections of the EDM parts are examined using the SEM to quantify the recast layer and heat-affected zone under various process parameters. This study also used nanoindentation to investigate the influence of cylindrical wire EDM process on the mechanical properties of WC-Co composite. Multiple indents were conducted on the cross-section of the recast layer, heat-affected zone, and bulk material. The SEM micrographs were used to correlate the individual nano-indent to the measured hardness and modulus of elasticity. The experimental results showed that the heat-affected zone had more compact microstructure less indentation cracking. The recast layer had lower hardness and modulus of elasticity than the original material and heat-affected zone. EDS X-ray and X-ray diffraction were used to analyze the material compositions of the heat-affected zone and recast layer and to unders.

Book excerpt: This thesis presents the study of machining parameters on surface roughness in Electro Discharge Machining (EDM) of tool steel. The operation of EDM is based on removing material from the workpiece by a series of repeated electrical discharges, produced by electric pulse generators at short interval, between an electrode and workpiece that being machine in dielectric fluid medium. The Full Factorial Design of Experiment (DOE) from software STATISTICA was used to formulate the experiment layout, to analyze the effect of each parameter on the machining characteristic, and to predict the optimal choices for each EDM parameters. The selected EDM parameters were Peak Current, IP (8 and 16 A), Pulse ON-time (2 and 24 μs), Pulse OFF-time (2 and 3 μs) and Servo Voltage, SV (30 and 40 V). Machining is performed on EDM Sodick AQ55L model. The Surface Roughness Tester Series Mahrsurf XR 20 is used to measure Ra. From the analysis by Full Factorial DOE, it shows that Peak Current and Pulse ON-time have significant effect to surface roughness. The analysis also determined the optimum condition of the machining parameter. The lower values of these parameters the lower surface roughness. The confirmation tests and comparison test were performed for the optimum condition for the machining characteristic. The result of comparison tests showed that the percentage of performed is not accurate but this result can be accepted because the error percentage is below 10%.

Book excerpt: Electrical Discharge Machining (EDM) is commonly used to produce molds and dies, to drill small, burr-free holes and to make prototype quantities of contacts for the aerospace and electronics markets. Most of EDM machines are manufactured and equipped with built-in 'machining technology' for steels. Apart from steel, beryllium copper alloys are amongst essential material for mould and die making. Therefore, the present study elucidates the die-sinking EDM characteristics of beryllium copper alloys with graphite as an electrode. Experiments were conducted on EDM Die Sinking Charmilles Robofom 35P. The output responses investigated were Material Removal Rate (MRR) and Surface Roughness (Ra). Full factorial and Linear Regression analysis of Design of Experiment (DOE) module in Minitab was employed as a principal methodology to examine the effects of current, polarity, pulse duration and voltage over output responses. The significant and optimum machining parameters for each output responses was also identified and established. Experiment results indicate that the Material Removal Rate (MRR) was mainly affected by current, pulse duration, voltage and interaction between current*pulse duration. For the Surface Roughness (Ra), the significant factors were current, voltage and pulse duration. Confirmation tests were carried out and used to compare results obtained by theoretical predication with those experimentally. It was found that the error margin of factors influenced between the predicted and actual results is 5% for Material Removal Rate (MRR) and 4.2% for Surface Roughness (Ra).

Book excerpt: In the present study, optimization of chromium powder mixed EDM parameters is studied during machining of H13 tool steel. Four input parameters of powder mixed EDM, namely peak current, pulse on time, duty cycle and powder concentration, are varied, each at three levels, to get the optimum responses. Material removal rate (MRR), Tool wear rate (TWR) and Surface Roughness (Ra) are considered as performance measures. Copper electrode of 16 mm is used as the tool. Response Surface Methodology is used to correlate input and output parameters. The variation of responses due to variation in input parameters has been studied and shown in the form of surface plots and contour plots.

Book excerpt: Tool edge radius plays a significant role in affecting the surface integrity of machined products. The vast majority of existing research, however, takes no account of the effect of tool edge radius in the evaluation and modeling of machined surface roughness, an essential indicator of surface integrity. The present study fills this important research gap and has performed a total of 45 turning experiments on Unified Numbering System (UNS) A92024-T351 aluminum alloy with carefully selected cutting tools with three levels of tool edge radii. This article describes the experimental setup and measurements of tool edge radius and machined surface roughness. Machined surface roughness was evaluated using five parameters, including average roughness, root-mean-square roughness, peak roughness, maximum roughness height, and five-point average roughness. The experimental evidence presented in this article shows that the tool edge radius has a profound effect on machined surface roughness, cutting forces, and cutting vibrations. Based on the experimental data, three types of predictive models are developed, including a multiple regression model, multilayer perceptron neural network model, and radial basis function neural network model. The prediction accuracy of the three models is compared based on average mean squared errors. The results show that different models lead to different prediction accuracy for different surface roughness parameters.

Book excerpt: The Wire Electro Discharge Machining (WEDM) process is a violent thermal process where literally thousands of electrical discharges are produced in a fraction of a second in order to erode a certain volume of metal. The process is most used in situations where intricate complex shapes need to be machined in very hard materials (such as hardened tool steel). However, the process generates surface that have poor properties such as high tensile residual stresses, high surface roughness, presence of micro-cracks and micro-voids. These properties vary with different levels of the main machining parameters. The aim of this paper is to present experimental work that has been done in order to quantify the effect of some of the main WEDM parameters on the surface texture. 2D surface measurements were taken on all WEDM samples and 2D surface characterization has been carried out in order to calculate the different surface texture parameters. In this work, the surface characteristics caused by WEDM were analyzed by Scanning Electron Microscopy (SEM). An empirical model of AISI 4140 steel was proposed based on the experimental data. Surface roughness was determined with a 'Perthometer' recorder. Experimental results indicate that the WEDM process causes a ridged surface and induces machining damage in the surface layer and increases the surface roughness. The depth of micro-cracks and micro-voids increases with an increase in the amount of pulsed current and pulse-on duration. The effect of the magnitude of the pulse-on duration on the surface texture of the specimen is more significant than the pulsed current. Furthermore, the SEM reveals the two-dimensional image of surface textures of the WEDM specimen with a nanometer scale.
