In order to improve the accuracy of calculation, the effect of the term (del k/del T) (del T/del Z) squared in the heat transfer equation on the outcome with steep temperature gradient is discussed. Problems such as how to treat latent heat of solidification, thermal properties at the casting/mold interface and the initial condition are also analyzed. Both finite difference and finite element methods were used to calculate the same casting under identical initial and boundary conditions with the same physical parameters. The results were compared. Book excerpt: We come to know about the world in two distinctive ways: by direct perception and by application of rational reasoning which, in its highest form, is mathematical thinking. The belief that the underlying order of the world can be expressed in mathematical form lies at the very heart of science. In other words, we only know what we can describe through mathematical models. Casting of metals has evolved first as witchcraft, to gradually become an art, then a technology, and only recently a science. Many of the processes used in metal casting are still empirical in nature, but many others are deep-rooted in mathematics. In whatever form, casting of metals is an activity fundamental to the very existence of our world, as we know it today. Foundry reports indicate that solidification modeling is not only a cost-effective investment but also a major technical asset. It helps foundries move into markets with more complcx and technically demanding work. The ability to predict internal soundness allows foundries to improve quality and deliveries, and provides the information required to make key manufacturing decisions based on accurate cost estimates before pattern construction even begins. The acceptance of computational modeling of solidification by the industry is a direct result of the gigantic strides made by solidification science in the last two decades.

Results are obtained at a gravity level of I pg. Computations are performed in two dimensions with a fixed, non-uniform grid. The simulation involves a solution of the species concentration equation (modified to account for solute rejection at the interface) and energy equation (modified to account for phase-change) for both the solid and liquid phases, in addition to the constitutive equations for describing convective flow in the melt. The effects of conductive heat transfer in the ampoule and in a capillary tube in the sample are included. To gauge the effects of including this growth capillary tube in the apparatus, simulations both with and without the capillary tube are presented and compared. Fully transient simulations have been performed; no simplifying steady-state approximations are used, however, the influence of solute on the melting temperature at the interface is not included. Both thermal and solutal convective cells are seen to form. Convective velocities are significantly damped inside the capillary, causing less segregation due to convection. As solidification proceeds beyond the capillary tube, longitudinal segregation arises as a result of the change in cross-sectional area of solidifying material. The magnitudes of the velocities in this cell increase significantly once the solid/liquid front passes beyond the end of the capillary tube; this causes a corresponding increase in the level of radial solute segregation in the solidified material.
